Fatigue-induced damage is still one of the most uncertain failures in structural systems. Prognostic health monitoring together with surrogate models can help to predict the fatigue life of a structure. This paper demonstrates how to combine data from previously observed crack evolutions with data from the currently observed structure in order to predict crack growth and the total fatigue life. We show the application of one physics-based model, which is based on Paris' law, and four mathematical surrogate models: recurrent neural networks, Gaussian process regression, k-nearest neighbors, and support vector regression. For a coupon test, we predict the time to failure and the crack growth with confidence intervals. Moreover, we compare the performance of all proposed models by the mean absolute error, coefficient of determination, mean of log-likelihood, and their confidence intervals. The results show that the best mathematical surrogate models are Gaussian process regression and recurrent neural networks. Furthermore, this paper shows that the mathematical surrogate models tend to have conservative confidence intervals, whereas the physics-based model exhibits overly optimistic (too small) confidence intervals., Comment: The document is being completely revised to clear up any misunderstandings

For the future design of smart aerospace structures, the development and application of a reliable, real-time and automatic monitoring and diagnostic technique is essential. Thus, with distributed sensor networks, a real-time automatic structural health monitoring (SHM) technique is designed and investigated to monitor and predict the locations and force magnitudes of unforeseen foreign impacts on composite structures and to estimate in real time mode the structural state when impacts occur. The proposed smart impact visualization inspection (IVI) technique mainly consists of five functional modules, which are the signal data preprocessing (SDP), the forward model generator (FMG), the impact positioning calculator (IPC), the inverse model operator (IMO) and structural state estimator (SSE). With regard to the verification of the practicality of the proposed IVI technique, various structure configurations are considered, which are a normal CFRP panel and another CFRP panel with “orange peel” surfaces and a cutout hole. Additionally, since robustness against several background disturbances is also an essential criterion for practical engineering demands, investigations and experimental tests are carried out under random vibration interfering noise (RVIN) conditions. The accuracy of the predictions for unknown impact events on composite structures using the IVI technique is validated under various structure configurations and under changing environmental conditions. The evaluated errors all fall well within a satisfactory limit range. Furthermore, it is concluded that the IVI technique is applicable for impact monitoring, diagnosis and assessment of aerospace composite structures in complex practical engineering environments.

In the development process of automotive pedestrian protection (PedPro) for upper- and lower leg impact, the failure of polymer components plays an important role. To influence impact kinematics, fractures can either be advantageous or undesirable. Simulation based design is a challenge for material modeling and hence characterization, particularly for failure of polymer components. An application-oriented concept for failure modeling in FEM simulations of polymer components in pedestrian protection is presented. The boundary conditions for polymer failure in PedPro are investigated. Failure models are evaluated and selected by referring to special component tests, scanning-electron microscopy (SEM) of failure areas and simulative analysis of continuum mechanical parameters. The approach of capturing the material’s behavior and consecutive modeling including parametrization is presented as well. Here a polymer blend (PC-PET) is exemplarily characterized in the highly dynamic domain. This is mainly done by using innovative pendulum tests. The parametrization of a modified Bai-Wierzbicki failure approach is performed by a numerical optimization process. The model validation is done with more complex test samples by pendulum testing..

International audience; An investigation was performed to develop a real-time automatic health monitoring technique for the identification and prediction of the location and the force magnitude of foreign object impact on composite structures with distributed sensor network. In the smart ensemble impact identification (EII) technique proposed, it consists of four sequential procedures, which are the sensor signal preprocessing (SSP), the forward system modeling (FSM), the inverse model operator (IMO) and the impact positioning. Subsequently, in our experimental cases, we considered the disturbed factor ― random interfering noises, and added the cantilever support condition into our experimental tests of a CFRP plate structure, meanwhile, we also used the small balls with the different materials and masses as the impactors. However under the various impact situations and external noise environment, the predictions for the accuracy of impact forces and locations using the EII technique were validated, and the evaluated errors all fell well within the satisfactory limited range, and also interpreted the EII technique that is competent to reconstruct precisely the input-force signal due to stochastic impact event and estimate the impact location effectively in complex practical environment.

Nowadays space missions such as Earth observation, telecommunication and science require large antenna reflectors in the diameter range up to 20 meters or even larger for high performances. The antenna reflector structure has to satisfy strict requirements like high surface accuracy, low mass, high packaging efficiency, high reliability/stability in hazardous space environments for a long service life among others. These requirements lead to great challenges in developing large space deployable reflector (LDR) structures. One of the challenges is related to providing the parabolic high accurate (sub-millimeter range) shape with a minimum mass. Most of the flown reflectors known use cable networks suspended circumferentially or radially over a deployable framework. The cable networks approximate a parabolic surface with flat triangular facets, creating support for reflective material, e.g. extremely flexible knitted metal mesh. In some specific missions LDR of about 6 m shall operate in high radio-frequency band (e.g. up to 30 GHz) [2]. This indicates a need of a fine facet size of the cable network of about 100 mm with a large number of cables and a strict surface error tolerance (around 0.1 mm). Moreover, manufacturing and assembling of such complex cable network with high accurate positioning and proper tensioning in cables is a quite challenging task as well. All above mentioned aspects lead the cable network design to be a form finding and design optimization problem with large number of variables, strict goal definition and multiple complex constraints.

The Brazilian-German MAPSAR (Multi-Application Purpose SAR) mission is a proposal for a light and innovative L-band SAR sensor, based on INPE´s Multi-Mission Platform (500 kg class spacecraft). The main mission objectives are the assessment, management and monitoring of natural resources.

The functionality of high precision composite parts might be affected by distortions caused by residual curing stresses. In order to compensate these distortions actuator patches consisting of shape memory polymers can be used for a post manufacturing shape adjustment. For the determination of necessary actuation properties an experimental method is developed. Methods for the shape sensing are introduced. Finite element models are used to investigate the structure-actuator interface for these soft actuator materials. An optimization process to determine optimal actuator configurations for the shape error minimization is developed. Obtained simulation results are verified with experiments in which significant shape error reductions are achieved. Die Funktionalität von hochpräzisen Faserverbundbauteilen kann durch fertigungsbedingte Verzüge eingeschränkt sein. Die Verzüge können nach der Fertigung mit Hilfe von Aktor-Patches aus Formgedächtnispolymeren reduziert werden. Für die Bestimmung der dafür erforderlichen Aktoreigenschaften wird eine experimentelle Methode entwickelt. Verfahren zur Oberflächenvermessung werden vorgestellt. Mit Hilfe von Finite Elemente Modellen wird die mechanische Schnittstelle für diese weichen Aktorwerkstoffe untersucht. Ein Optimierungsprozess zur Formfehlerminimierung wird entwickelt. Die gewonnenen Simulationsergebnisse werden mit Experimenten verifiziert. Dabei werden deutliche Verzügereduktionen erreicht.

Simulation of the preforming process can support the development of new composite parts but requires time-consuming material characterizations. In this work, preforming processes with dry non-crimp fabrics are simulated at the macroscopic scale to derive the optimal deformation behavior of textiles. In addition, a detailed description of the textile is implemented at the scale of the filaments to predict its shear behavior. This multiscale approach can identify suitable textile architectures for the manufacture of composite parts with reduced experimental effort. Eine virtuelle Abbildung von Preforming-Prozessen kann die Entwicklung neuer Verbundbauteile unterstützen, erfordert jedoch zeitaufwändige Materialcharakterisierungen. In dieser Arbeit werden diese Prozesse mit trockenen Gelegen auf der makroskopischen Skala simuliert, um daraus das optimale Verformungsverhalten von Textilien abzuleiten. Zudem wird eine detaillierte Beschreibung des Textils auf der Skala der Filamente implementiert, um dessen Scherverhalten vorherzusagen. Mit diesem Multiskalenansatz können so geeignete Textilarchitekturen für die Herstellung von Verbundbauteilen mit reduziertem experimentellem Aufwand identifiziert werden.

This work deals with the application potential of natural fiber composites in aviation structures as the overriding goal, and in helicopter structures in particular. This goal will be approached using various empirical investigations with flax composites. Tests for the analysis of structural mechanics are carried out and evaluated where existing material models were combined and applied within the framework of a finite element method. Furthermore, several critical aspects of flax, such as hydrophilicity and stiffness nonlinearity, as well as beneficial aspects, such as eco-efficiency and damping, were analyzed and evaluated regarding aviation needs. Die Arbeit befasst sich mit dem Anwendungspotenzial von Naturfaserverbundwerkstoffen in Luftfahrtstrukturen als übergeordnetes Ziel. Dieses Ziel wird anhand verschiedener empirischer Untersuchungen mit Flachsfaserverbunden untersucht. Dabei wurden Versuche zur Analyse der Strukturmechanik durchgeführt und bewertet, wobei bestehende Materialmodelle kombiniert und im Rahmen einer Finite Elemente Methode angewandt wurden. Weiterhin wurden kritische Eigenschaften, wie Hydrophilie und Steifigkeitsnichtlinearitäten, sowie positive Aspekte, wie hohe Dämpfung und Ökoeffizienz, untersucht und hinsichtlich Luftfahrttauglichkeit bewertet.

This dissertation analyses a novel composite to metal joining technology called pinning, by utilizing mechanical testing and numerical simulation on coupon level. Special focus is given to the investigation of fiber undulations and their impact on the mechanical performance of the pinned joint. Fiber undulations around pins lead to a more homogeneous strain and stress distribution within the composite when compared to conventional mechanically fastened joints with drilled holes. Diese Dissertation beschäftigt sich mit der Untersuchung einer neuartigen Verbindungstechnologie zwischen Faserverbundwerkstoffen und Metallen, dem Pinning. Die Grundlage hierfür bilden mechanische Prüfungen und numerische Berechnungen. Ein besonderer Fokus liegt auf der Erforschung des Einflusses von Faserondulationen auf die mechanischen Eigenschaften der Verbindung. Diese Ondulationen führen, im Vergleich zu konventionellen mechanischen Verbindungen mit gebohrten Löchern, zu einer Homogenisierung des Dehnungs- und Spannungsfeldes im Faserverbundfügepartner.

Integral fiber reinforced hinges (IFRH) represent a promising solution for the existent conflict of shape adaptive lightweight structures: shape adaptability versus load carrying ability. However, limited information on manufacturing processes capable of integrating multiple matrix materials into one composite part, suitable matrix materials and hinge performance exist. The presented thesis focuses on the investigation of a hybrid-matrix injection process, material properties of carbon fiber reinforced elastomers and the experimental bending characterization of IFRH. Integrale Faserverbundgelenke (IFVG) stellen eine vielversprechende Leichtbaulösung für den existierenden Konflikt bei formvariablen Strukturen dar: Formvariabilität im Gegensatz zu Lastaufnahmevermögen. In der Literatur existieren nur wenige Informationen bzgl. geeigneten Herstellungsprozessen für die Integration mehrere Matrixmaterialien in ein Faserverbundlaminat, geeigneten Matrixmaterialien sowie die Eigenschaften dieser Festkörpergelenke. Die vorliegende Arbeit zielt auf die Untersuchung eines Hybrid-Matrix Injektionsprozesses, der Materialeigenschaften von kohlenstofffaserverstärkten Elastomeren sowie die experimentelle Biegecharakterisierung von IFVG ab.

A novel autopilot architecture is developed based on modern, nonlinear control methodologies with the purpose of fully exploiting the missile airframe's performance capabilities across the entire flight envelope. The autopilot architecture is subdivided in three elements: a nonlinear reference, a baseline control law, and an adaptive augmentation. In contrast to classic, holistic autopilot approaches, the herein developed modular architecture allows an unique assignment of each element with respect to certain system's performance and robustness requirements. Auf Basis moderner, nichtlinearer Regelungsmethoden wird eine neuartige Autopilotenarchitektur mit dem Ziel entwickelt die volle physikalische Leistungsfähigkeit der Flugkörperkonfiguration über den gesamten Flugbereich auszunutzen. Die Architektur ist in drei Elemente unterteilt: ein nichtlineares Referenzmodell, einen Basisregler und eine adaptive Erweiterung. Im Gegensatz zu klassischen, ganzheitlichen Autopilotenansätzen, erlaubt die hier vorgestellte modulare Architektur eine eindeutige Zuordnung der einzelnen Autopilotelemente zu den Leistungs- und Robustheitsanforderungen des Systems.

Modellordnungsreduktionsmethoden werden im Kontext der mechanischen Strukturoptimierung untersucht und ein Verfahren entwickelt, das bei evolutionären Optimierungsstrategien zu Effizienzsteigerungen führt. Die Berücksichtigung von Restriktionen der additiven Fertigung in der Topologieoptimierung wird betrachtet und mehrere Penalisierungsverfahren implementiert. Für die Entwicklung eines Elektrofahrzeugrahmens wird eine sukzessive Optimierungsstrategie verwirklicht, wodurch das mechanische Strukturverhalten verbessert wird. Model order reduction methods are investigated in combination with the optimization of mechanical structures and a procedure is developed, that leads to higher efficiency of evolutionary optimization strategies. Further the consideration of restrictions of the additive manufacturing process is examined for topology optimization and several penalization methods are assessed. For the development of a vehicle's spaceframe a successive optimization strategy is implemented, which leads to a better mechanical behavior of the structure.

CFRP disks with a diameter of up to 1 m and rotational speeds aimed for up to 500 Hz are studied for their vibration behavior. Membrane stiffening caused by centrifugal forces is quantified. An improved design is achieved by numerical design optimization methods, which additionally take into account strength and manufacturing constraints. The computed results are validated by experimental testing. The maximum rotational speed could be increased by 25 %. CFK Scheiben mit einem Durchmesser von bis zu einem Meter und Drehzahlen von bis zu 500 Hz werden auf ihr Vibrationsverhalten hin untersucht. Die Membranversteifung durch die Zentrifugalkraft wird quantifiziert. Ein verbessertes Design wird mittels numerischer Strukturoptimierungsmethoden erreicht, welche Festigkeits- und Fertigungsrestriktionen berücksichtigen. Die berechneten Ergebnisse werden durch experimentelle Tests validiert. Die maximale Drehzahl konnte um 25 % gesteigert werden.

Anhand eines CFK-Hochdruckgasspeichers wurde der Einfluss von kryogenen Betriebstemperaturen auf die Materialeigenschaften mittels verschiedener Prüfkörper und -verfahren untersucht, das konstitutive, thermo- und bruchmechanische Verhalten mathematisch modelliert und das Bauteil per Finite-Elemente-Analyse simuliert. Im virtuellen Berstversuch zeigte sich CFK über das gesamte Temperaturspektrum tauglich. Die simulative Sensitivitätsanalyse per vollfaktorieller Parametervariation spezifischer geometrischer und werkstofflicher Merkmale von Wickellaminaten zeigte unter anderem signifikanten Einfluss der detaillierten Geometrieabbildung des Lagenendenquerschnitts auf den Berstdruck. Through a high-pressure vessel, the effect of cryogenic operating temperatures on cfrc material properties was studied via a variety of test specimens und methods, the mathematical modelling of constitutive, thermo- and fracture-mechanical behavior as well as a Finite-Element component analysis. By use of a virtual burst test cfrc proved itself as suitable within the whole temperature spectrum. The simulated sensitivity analysis via a full fractional parameter variation of the special geometrical and material characteristics of wrapped laminates showed, among others, a significant effect from the detailed modelling of the cross-section geometry of the layer end caps on burst pressure.

Steered-fiber laminates can be optimized to improve various structural performances. As stability is one of the most critical design criteria in aerostructures, an innovative optimization method able to efficiently account for nonlinear postbuckling is sought after. In order to facilitate a conventional gradient-based optimization, postbuckling responses are handled via Equivalent Static Loads Method (ESLM). Mass saving benefited from steered-fiber laminates as well as from postbuckling allowance is demonstrated through fuselage panels. Influence of ESLM parameters is studied in details. Comparison of the proposed method to other techniques is also conducted. Kurvenförmiges Faserlaminat kann, um verschidene strukturelle Leistungen zu verbessern, optimiert werden. Eine der kritischsten Konstruktionsanforderungen im Bereich der Lufts- und Raumfahrtskonstruktion ist die Stabilität. Ein innovatives Optimierungsmethod, durch die mann wirksam nichtlineares Nachbeulenverhalten einschließen kann, wird in der folgenden Arbeit gesucht. Um eine herkömmliche gradientenbasierte Optimierung zu ermöglichen, werden Nachbeulverhalten über Equivalent Static Load Method (ESLM) bearbeitet. Durch die Laminate mit kurvenförmigen Fasern, sowie die Erlaubnis des Nachbeulens ermöglicht eine Gewicht-Einsparungseffekt. Die wird durch verstärkte Rumpfschale demonstriert. Der Einfluss die Belastungsbedingungen und die ESLM-Parameter werden im Detail dieser Arbeit untersucht. Darüber hinaus wird ein Vergleich des vorgeschlagenen Verfahrens mit andern anwenbaren Optimierungstechniken durchgeführt.

A robust health monitoring and identification (HMI) technique for determination of impact positions and forces and the assessment of impulse energies for damage assessment is developed with configurable distributed sensor networks. Its functional modules are primarily based on advanced data processing and imaging techniques, as well as on model computations and dynamic response evaluators. Correlations with test results indicate that this HMI technique is an effective tool of online diagnosis and assessment, which is possibly applicable for large scale fiber composite structures. Basierend auf Sensornetzwerke wird eine robuste Health Monitoring Methode zur Bestimmung von Aufprallpositionen und Kräften bei Partikelaufprall sowie der Ermittlung von Impulsenergien zur Schadensbewertung bei CFK Bauteilen entwickelt. Die methodischen Bausteine basieren auf fortschrittlichen Datenverarbeitungs- und Bildverarbeitungstechniken sowie auf Dynamiksimulationen. Korrelationen mit experimentell ermittelten Daten zeigen, dass diese Technik ein effektives Werkzeug der Online-Diagnose ist und hohes paktisches Potenzial bietet.

This work presents a generic method for the modeling and assessment of unconventional aircraft configurations in conceptual design. The analysis specifically focuses on flight dynamics and handling qualities considering aeroelasticity, as well as the couplings of flight dynamics and aeroelasticity. In particular certification requirements with respect to handling qualities are evaluated, allowing a preliminary statement on the certifiability of a new aircraft concept. Diese Arbeit präsentiert eine generische Methodik zur Modellierung und Bewertung von ungewöhnlichen Flugzeugkonfigurationen auf Vorentwurfslevel. Die Analyse legt den Schwerpunkt speziell auf die Flugdynamik und Flugeigenschaften unter Berücksichtigung der Aeroelastik, sowie der Kopplung zwischen Flugdynamik und Aeroelastik. Insbesondere werden Zulassungsanforderungen bezüglich Flugeigenschaften berücksichtigt und ausgewertet, was eine Aussage zur Zertifizierbarkeit eines neuen Flugzeugkonzeptes ermöglicht.

An active shape-adaptive wing leading edge enables the requirements of a smooth, continuous surface for a laminar wing. For the actuation light and robust pneumatic actuators were designed, which work area-wide. For these a special material was developed. Large area contact and non-linear behavior were considered in the development of the overall simulation model, which was validated through component testing. The novel design was assessed and compared positively with existing leading edge systems. Eine aktiv-formadaptive Flügelvorderkante erfüllt die Anforderung eines Laminarflügels nach einer glatten, stetigen Oberfläche. Zur Verformung wurden leichte, robuste und flächig-wirkende pneumatische Aktuatoren entworfen und für diese ein eigenes Material entwickelt. Großflächige Kontakte und nicht-lineares Verhalten wurden bei der Entwicklung des Simulationsmodels berücksichtigt und mit Versuchen an Labormodellen validiert. Das neuartige System wurde mit bestehenden Systemen verglichen und erwies sich als mindestens gleichwertig.

Verbundwerkstoffe akkumulieren über ihre Lebensdauer oft eine hohe Zahl thermisch-zyklischer Lastwechsel. Untersuchungen an CFK-Proben zeigen, dass dadurch die Materialkennwerte infolge von Mikrorissbildung degradieren, wobei nach 3000 Zyklen Änderungen von bis zu 30 Prozent auftreten. Zur Charakterisierung dimensionsstabiler Strukturen werden hochpräzise Messsysteme entwickelt, die diese Degradationseffekte auf Proben- und Strukturebene unter Laborbedingungen auflösen. Die Messsysteme auf Basis von Laserinterferometrie, faseroptischer Sensorik, Stereokorrelation und Photogrammetrie werden an repräsentativen Material- und Strukturbeispielen validiert. CFRP materials often accumulate high numbers of thermal load cycles within their lifetime. Tests with CFRP samples show degradation of the material properties due to matrix microcracking, with changes of up to 30 percent after 3000 thermal cycles. For characterizing dimensionally stable structures, high-precision measurement systems capable of detecting these degradation effects on specimen and structural level are developed. The systems are suitable for use in laboratory conditions and are based on interferometry, fiber optic sensors, digital image correlation and photogrammetry and are validated by measurements on representative specimens and structures.

A process for multidisciplinary shape and sizing optimization of aircraft wing structures focusing on aeroelastic analysis and induced drag is developed. An optimization architecture is devised employing gradient based optimization and analysis methods of suitable fidelity and computational effort. The required shape parametrization is realized through a central parametric geometry model relying on the CPACS data format developed by the DLR. A robust optimization approach is derived covering aspects of different design variable combinations and objective functions. The findings of this are confirmed through application to a large simulation model of a commercial aircraft. Ein Prozess zur multidisziplinären Form- und Dickenoptimierung von Flugzeugflügelstrukturen mit Fokus auf aeroelastischer Analyse und induziertem Widerstand wird entwickelt. Die konzipierte Optimierungsarchitektur verwendet gradientenbasierte Algorithmen sowie Analysemethoden von geeigneter Genauigkeit. Die erforderliche Formparametrisierung wird durch ein zentrales parametrisches Geometriemodell basierend auf dem CPACS Format des DLRs realisiert. Eine robuste Herangehensweise wird abgeleitet, wobei Kombinationen unterschiedlicher Entwurfsvariablen und Zielfunktionen untersucht werden. Die gewonnenen Erkenntnisse werden an einem größeren Simulationsmodell eines Verkehrsflugzeugs bestätigt.

Herein, methods for the multicriteria structural design optimization of composite structures are developed. The structural-mechanical analysis is elaborated upon a homogenization. Models capturing manufacturing effort are based on quantified expert knowledge. The design cases handled here, are of multiobjective nature and Pareto fronts are constructed efficiently via gradient-based optimization algorithms yielding equidistantly spaced Pareto efficient solutions. The resulting holistic method is first introduced on an academic problem and then on a large-scale engineering design problems. Simultaneous consideration of mechanics and manufacturing effort increase the technical significance of the designs. Es werden Methoden zur multikriteriellen Strukturoptimierung von Faserverbunden entwickelt. Die strukturmechanische Faserverbundberechnung ruht auf einer Homogenisierung. Modelle zur Erfassung des Fertigungsaufwands werden durch die Quantifizierung von Expertenwissen realisiert. Die Mehrzieloptimierungen werden hierin derart effizient gelöst, dass durch die verwendeten Algorithmen äquidistant approximierte Pareto-Fronten ermittelt werden. Die erarbeiteten ganzheitlichen Methoden werden an akademischen Beispielen sowie große Strukturproblem aufgezeigt. Hierbei hebt die simultane Berücksichtigung der Strukturmechanik und Fertigungsaspekte die technische Signifikanz.

Hybrid and fiber reinforced materials are increasingly applied in modern vehicles and advance lightweight design. This work investigates on a composite material composed of an aluminum matrix reinforced with steel wires. In order to assess its structural-mechanical behavior, the material is characterized, material models are parametrized and experimentally verified. Simulation models for the analysis of the structural behavior are validated using highly dynamic impact tests and prospective progress in the material technology is evaluated by numerical simulation. Hybride Werkstoffe und Faserverbundwerkstoffe kommen vermehrt bei Verkehrsmitteln zum Einsatz und treiben den strukturellen Leichtbau voran. In dieser Arbeit wird ein Verbundwerkstoff aus einer Aluminiummatrix untersucht, welche mit Stahldrähten verstärkt ist. Um dessen strukturmechanisches Verhalten zu erörtern wird eine Materialcharakterisierung durchgeführt, Modelle parametrisiert und experimentell verifiziert. Mit hochdynamischen Impaktversuchen werden Simulationsmodelle validiert und das Strukturverhalten auf Bauteilebene analysiert. Zukünftig zu erwartende Fortschritte in der Werkstoffgestaltung werden simuliert und bewertet.

This thesis considers the combination of structural optimization and the topic of adaptive structures. For this purpose, mechanisms providing a most efficient deformation of thin shell structures are discussed. These mechanisms are generated by parameter free shape optimization. Furthermore an extended concept of design control is presented, meeting the concerns and additional challenges of optimizing an actuated structure. In the last chapter, the usability of structural optimization for generating bistable structures is discussed. Diese Arbeit befasst sich mit dem Zusammenführen der Strukturoptimierung mit dem Thema adaptiver Strukturen. Dazu werden Mechanismen diskutiert, die eine möglichst effiziente Deformation dünner Schalenstrukturen gewährleisten. Diese werden durch parameterfreie Formoptimierung erzeugt. Zudem wird ein erweitertes Konzept zur Design-Kontrolle vorgestellt, welches den zusätzlichen Herausforderungen der Optimierung einer aktuierten Struktur Rechnung trägt. Im letzten Abschnitt werden die Einsatzmöglichkeiten der Strukturoptimierung zur Generierung bistabiler Strukturen betrachtet.

Morphing structures are able to adjust their configurations according to the current application enviroment to enhance performance. To solve the task of morphing skin design with the opposing requirements of compliance and stiffness, a method is presented for tailoring material compositions and the relevant design parameters. The developed approaches are demonstrated and validated on two engineering applications. Formvariable Strukturen können ihre Konfigurationen entsprechend den aktuellen Anwendungsumgebungen anpassen, um besseres Verhalten zu erzielen. Um die Aufgaben des Entwurfs einer formvariablen Haut mit entgegengesetzten Anforderungen Nachgiebigkeit und Steifigkeit zu lösen, wird eine Methode präsentiert, in der die Bestimmung von Werkstoffzusammensetzungen und den weiteren Parameter erfolgt. Die entwickelten Ansätze werden anhand zweier Anwendungsbeispiele demonstriert und validiert.

The present work proposes a hierarchical process chain for the desing of pressurized aircraft components. These thin-walled structures are built using fiber reinforced composites covering big areas, which allows the generation of innovative optimal shapes. The formfinding method, which solves the minimal surfaces problem, is used to create the starting configuration to be optimized under stability and strength restrictions. The shape optimal design is controlled by the geometrical parameters of a single NURBS patch modeling the whole structure. A geometrical non-linear analysis verifies the performance of the final optimum. Es wird eine hierarchische Prozesskette für das Design von druckbeanspruchten Flugzeug-Komponenten vorgestellt. Diese aus faserverstärkten Kunststoffen gefertigten, dünnwandigen Strukturen müssen große Flächen abdecken und sollen gleichzeitig eine innovative, optimale Form darstellen. Mit Hilfe der Formfindungsmethode, die ein Minimalflächenproblem löst, wird eine Startkonfiguration erzeugt, die als Basis für eine Formoptimierung unter Berücksichtigung von Stabilitäts- und Festigkeitsrestriktionen herangezogen wird. Die Steuerung des Formoptimierungsprozesses erfolgt dabei über die geometrische Parameter eines einzigen NURBS-Patches. Die Ergebnisse werden durch geometrisch nicht-lineare Berechnungen überprüft.

An werkstoffhybriden Fügeverbindungen an Mischbaustrukturen aus Metallen und faserverstärkten Kunststoffen entstehen auch bei thermischer Belastung Spannungsspitzen infolge unterschiedlicher Wärmeausdehnung. Die Ursachen und Einflussgrößen auf die thermo-mechanische Schädigungsausbreitung im direkten Umfeld der Fügeverbindung werden auf experimenteller und rechnerischer Ebene charakterisiert. Ferner wird ein statistisches Abschätzungsmodell zur Bestimmung der Resttragfähigkeit geschädigter Verbindungen abgeleitet und validiert. Thermo-mechanical loading of carbon fiber reinforced plastic (CFRP), as applied within the process chain painted body, influences the load-bearing capacity of mechanical joints. The damage of the CFRP in the vicinity of the joints is comprehensively characterized experimentally as well as numerically for a pin and a blind rivet. The influencing geometrical, mechanical and process related factors are assessed for damage propagation. Moreover a statistical model for estimating the residual strength of damaged joints is presented.

Gegenstand der vorliegenden Arbeit ist die Untersuchung eines neu entwickelten kontinuierlichen Verbundgießverfahrens zur Erzeugung von zweischichtigen Aluminiumverbundbändern. Durch die Variation der Gieß- und Anlagenparameter wird das Prozessfenster des Verfahrens für die Werkstoffkombination AlSn6Cu und Al99,5 ermittelt. Die Wirkzusammenhänge zwischen den Prozessparametern und der Prozessrobustheit sowie der Verbundqualität werden aufgezeigt. Abschließend wird die umformende Weiterverarbeitbarkeit der Verbunde nachgewiesen. The subject of this thesis is the investigation of a newly developed continuous composite casting process. The process window for the production of bilayer aluminium strips consisting of the alloy AlSn6Cu and pure aluminium Al99.5 is identified by varying the procedural and plant-specific parameters. Process parameter influence with respect to the stability of the casting process and compound quality is derived and analyzed. The subsequent processability of the compounds by cold rolling is shown.

Die Arbeit beschreibt die Entwicklung von Manipulatoren für den Einsatz zur Ernte von Paprika, Äpfeln und Trauben, sowie dem präzisen Aufbringen von Pflanzenschutzmitteln. Dabei wird insbesondere auf die Konzeptionierung, die Konstruktion und die Versuche im Labor und realer Umgebung mit den drei Prototypen eingegangen. Als Erweiterung der Sensorik des aktuellsten Manipulators wurde eine taktile Hülle entworfen. Ein erster Prototyp dieser Hülle wurde an einem Element des Manipulators getestet. This thesis covers the development of a modular manipulator that has been designed for harvesting sweet peppers, apples and grapes and the precise application of pesticides. The focus of the work is on the conceptualization, construction and conduction of field and laboratory experiments for three prototypes. In order to further the sensor technology of the most recently developed prototype a tactile cover has been developed, applied and tested on one segment.

Höchstfeste warmumgeformte Mangan-Bor-Stähle werden mit der Zielsetzung des Leichtbaus vor allem als Karosseriebauteile in der Automobilindustrie zunehmend eingesetzt. Aufgrund der sehr hohen Festigkeit der Bauteile kann in der Regel der Beschnitt bei Raumtemperatur nach der Warmumformung nicht mechanisch durch Scherschneiden erfolgen, da in den Schneidwerkzeugen zu hoher Werkzeugverschleiß und zu geringe Prozessstabilität auftreten. In der vorliegenden Arbeit wurden erfolgreich Prozessparameter für ein Verfahren erarbeitet, mit dem der Scherschneidprozess in das Warmumformwerkzeug integriert werden kann. Dabei erfolgt der Bauteilbeschnitt im noch warmen Zustand bei geringer Festigkeit der Mangan-Bor Stähle. Hot stamping with quenchable boron-manganese steels is becoming more common in automotive industries, in order to manufacture lightweight vehicle components with high strength. However, the high strength of the hardened component causes severe tool wear and low process stability during conventional blanking process. In this research, process parameters have been successfully investigated for a process by which the hot cutting process can be integrated into the hot stamping tool. Finally, the hot stamped components can be blanked with lower strength at warm temperature.

Deutsch: Durch die gezeigte Verknüpfung von Methoden zur multidisziplinären Entwurfsoptimierung mit Methoden zur präzisen Bestimmung von Membranverformungen wird das Potenzial von Membranstrukturen für funktionalen Leichtbau besonders herausgearbeitet. An Beispielen aus der Luft- und Raumfahrt werden die Interaktion der Membranverformungen mit den Systemleistungen und der Einfluss auf die Systemmasse herausgestellt sowie Methoden zur Reduktion dieser Interaktion vorgestellt. Weiterhin wird der Einfluss von ungenauen Werkstoffkennwerten auf die Membranverformungen untersucht. Es werden Methoden und ein speziell entwickelter zweiachsiger Prüfstand gezeigt, mit denen die Werkstoffkennwerte präzise ermittelt werden können. Dies wird zusätzlich an komplexen Labormodellen mit fotogrammmetrischen Oberflächen- und Verformungsmessungen verifiziert. English: By combining methods of multidisciplinary design optimization with methods of precise modeling of membranes the potential of membrane structures for saving weight is enhanced. Using examples from aerospace, the interaction between membrane deformations and the system performance as well as the influence on the system mass is investigated. Furthermore, methods for the reduction of this influence are presented. Secondly, the influence of inaccurate material properties on membrane deformations is studied. Based on these studies, methods which are capable of determining precise material properties are introduced and implemented on a newly developed test bed. Moreover, these methods are verified on complex laboratory models using photogrammetric methods for surface and deformation measurements.

An advanced numerical procedure based on imaging of the material microstructure (Image- Based Finite Element Method or Image-Based FEM ) was extended and applied to model the thermomechanical behaviour of novel materials for fusion applications. Two tungsten based heterogeneous materials with different random morphologies have been chosen as challeng- ing case studies: 1) a two-phase mixed ductile-brittle W/CuCr1Zr composite and 2) vacuum plasma-sprayed tungsten (VPS-W 75 vol.%), a porous coating system with complex dual-scale microstructure. Both materials are designed for the future fusion reactor DEMO: W/CuCr1Zr as main constituent of a layered functionally graded joint between plasma-facing armor and heat sink whereas VPS-W for covering the first wall of the reactor vessel in direct contact with the plasma. The primary focus of this work was to investigate the mesoscopic material behaviour and the linkage to the macroscopic response in modeling failure and heat-transfer. Particular care was taken in validating and integrating simulation findings with experimental inputs. The solution of the local thermomechanical behaviour directly on the real material microstructure enabled meaningful insights into the complex failure mechanism of both materials. For W/CuCr1Zr full macroscopic stress-strain curves including the softening and failure part could be simulated and compared with experimental ones at different temperatures, finding an overall good agreement. The comparison of simulated and experimental macroscopic behaviour of plastic deformation and rupture also showed the possibility to indirectly estimate micro- and mesoscale material parameters. Both heat conduction and elastic behaviour of VPS-W have been extensively investigated. New capabilities of the Image-Based FEM could be shown: decomposition of the heat transfer reduction as due to the individual morphological phases and back-fitting of the reduced stiffness at interlamellar boundaries. The microstructure of VPS-W was included in planar as well as in three-dimensional models. In order to image the three-dimensional microstructure of the coating a synchrotron microto- mography was necessary. Because of the strong X-rays absorption from W, the measurement was a technical challenge. The tomographic reconstruction of a heterogeneous material where W has the main volume fraction required the design of a special sample geometry and the op- timization of several beam parameters at a high-energy beamline of the European Synchrotron Radiation Facility in Grenoble. Ein fortgeschrittenes numerisches Verfahren, basierend auf der Abbildung der Mikrostruktur (Image-Based Finite Element Method, Abk. Image-Based FEM ), wurde für die Modellierung des thermo-mechanischen Materialverhaltens neuer Fusionswerkstoffe weiterentwickelt. Zwei auf Wolfram als Hauptbestandteil basierende heterogene Materialien mit unterschiedlichen, zufälligen Morphologien auf mehreren Längenskalen wurden als Fallstudien ausgewählt: 1) gemischte duktil-spröde W/CuCr1Zr-Verbundwerkstoffe und 2) vacuum plasma-sprayed tung- sten (VPS-W 75 vol.%), ein plasmagespritztes poröses Beschichtungssystem mit einer zwei- skaligen Mikrostruktur. Beide Materialien sind für den Einsatz in dem zukünftigen Fusionsreak- tor DEMO geplant: W/CuCr1Zr-Verbundwerkstoff als Hauptbestandteil eines Gradienten- Übergangs und VPS-W als mögliche Lösung für die Beschichtung der ersten Reaktorwand mit unmittelbarem Plasmakontakt. Hauptziel der vorliegenden Arbeit war die numerische Modellierung von Materialversagen und Wärmetransport in Werkstoffen mit zufälliger Mikrostruktur durch Untersuchung des mesoskopischen und makroskopischen Werkstoffverhaltens. Besondere Beachtung wurde dabei der experimentellen Validierung von Simulationsergebnissen geschenkt. Direkte Simulation auf der realen Mikrostruktur ergab wichtige Erkenntnisse über den komplexen Versagensmecha- nismus beider Materialien. Für den W/CuCr1Zr Werkstoff wurde die gesamte Spannungs- Dehnungs-Kurve (inklusiv des Entfestigungs- und Versagensteils) bei unterschiedlichen Tem- peraturen berechnet und dabei eine gute Übereinstimmung mit experimentellen Daten gefun- den. Darüber hinaus konnten neue Möglichkeiten zur Bestimmung von meso- und mikroskaligen Material-Parametern aus dem experimentell ermittelten makroskopischen Verhalten hinsichtlich plastischer Verformung bzw. Versagen aufgezeigt werden. Sowohl die Wärmeleitung als auch das elastische Verhalten von VPS-W wurden umfassend untersucht. Neue mögliche Anwendungen des Image-Based FEM wurden hier damit gezeigt:quantitative Dekomposition des Beitrages der einzelnen morphologischen Phasen zur Behin- derung der Wärmeübertragung und Abschätzung der reduzierten Steifigkeit an den interlamel- laren Grenzflächen. Die Mikrostruktur realer VPS-W-Proben wurde sowohl bei der Entwicklung der planaren als auch der dreidimensionalen Modelle berücksichtigt. Um Zugang zu der realen dreidimensionalen Mikrostruktur zu gewinnen war eine Synchrotron-Mikrotomographie des Beschichtungssystems erforderlich. Wegen der starken Absorption von Röntgenstrahlung durch Wolfram war die to- mographische Messung eine technische Herausforderung. Die Tomographie eines heterogenen Materials mit Wolfram als Hauptanteil erforderte die Entwicklung einer speziellen Probenge- ometrie sowie die Optimierung mehrerer experimenteller Parameter an einer Hochenergetischen Beamline des European Synchrotron Radiation Facility in Grenoble.

Numerical simulation methods and MDO techniques have been applied to analyse and optimally design an extraction system for ELISE , a new test facility for a large negative ion source. Relationships between physical and technical aspects, such as electromagnetic fields and thermo-mechanical behaviour of the extraction grids, have been taken into account. Several parametric models for magnetic field, electric field, ion beam, electron trajectories, fluid dynamics, thermal and mechanical stress field have been established in an integrated optimal design approach. Results show that a considerable improvement of the operational parameters could be achieved. Multidisziplinäre Optimierungsmethoden wurden für die Auslegung des Extraktionssystems von ELISE, eines neuen Teststandes für eine große Negative-Ionen-Quelle betrachtet und eingesetzt. Dazu wurden Beziehungen zwischen physikalischen und technischen Aspekten, wie elektromagnetische Felder und thermomechanisches Verhalten der Extraktionsgitter, berücksichtigt. In einem integrierten numerischen Designverfahren wurden parametrische Modelle für magnetische und elektrische Felder, Ionen- und Elektronenbahnen, Strömungsmechanik, thermische und mechanische Belastungen aufgestellt und verwendet. Die Ergebnisse zeigen, dass erhebliche Verbesserungen der operativen Parameter erzielt werden können.

Es werden Methoden zur Quantifizierung qualitativen Wissens in der Modellbildung zur multidisziplinären Strukturoptimierung untersucht, erweitert und an praktischen Beispielen umgesetzt. Insbesondere das Wissen über Fertigungsaufwände bei werkstoffhybriden Rahmenstrukturen wird damit in regelbasierten Typ-2-Fuzzy-Modellen abgebildet. Dadurch wird die Formulierung der Optimierungsaufgabe erweitert und vervollständigt sowie das zugehörige Vorgehen zur Behandlung unscharfer Ziel- und Restriktionsinformationen vorgestellt. Aus diesem ganzheitlichen Prozess der Entwurfsoptimierung werden optimale Kompromisse und Hinweise bezüglich der strukturmechanischen und fertigungstechnischen Aspekte gewonnen. An innovative method for quantification of qualitative information within the framework of multidisciplinary structural optimization is presented in this thesis. The focus is on manufacturing aspects which are described by fuzzy data and expert knowledge. The method is applied to optimization of lightweight space frame parts. Manufacturing aspects change the optimal profile cross sections of extruded profiles and allow for trade-offs with respect to mass and manufacturability. The method is able to integrate otherwise neglected information into structural optimization, expand the problem formulation and finally gain additional insight into the optimal design.

Die aktive Schwingungsdämpfung von Raumfahrtstrukturen wird am Beispiel eines Solarpaneels und eines optischen Instrumentes untersucht. Hierzu werden piezoelektrische Aktormodelle für die typischen Umgebungsbedingungen im Weltall aus Messdaten entwickelt. Sie bilden die Grundlage zur Verifikation der induzierten Dehnungen und Kräfte der aktiven Struktur. Es wird gezeigt, dass selbst für extreme Leichtbaustrukturen eine klassische Aktorapplikation zur Realisierung der aktiven Bauweise genutzt werden kann. Durch die integrierte Modellierung werden mit Hilfe der Eigenvektoren die zulässigen Stellgrößen der Aktoren bereits bei der Aktorplatzierung als auch bei der Reglereinstellung geprüft. Der Fokus der Arbeit liegt auf der Realisierbarkeit der aktiven Dämpfung unter Berücksichtigung verschiedener äußerer Lasten. Deshalb kommen mit der Acceleration Feedback und Linear Quadratischen Regelung zwei bewährte Reglerkonzepte zum Einsatz, mit denen für beide ausgewählte Strukturbeispiele ein deutlicher Dämpfungszuwachs erreicht wird. The active vibration damping of space structures is investigated. For this purpose, a solar array panel and an optical instrument are used as example structures. A piezoelectric model is developed from measurements with respect to typical environmental conditions for space applications. Based on this model, the verification of induced strain and forces is shown for typical lightweight constructions. The results show that classical actuator concepts can be used for those structures without loss of actuation performance. The necessary actuator power with respect to disturbances is calculated from eigenvectors after the integrated modeling of the structure. It is shown, how the limitations for the actuator input signal can be considered for the actuator placement and control gain determination. The focus of this thesis lies on the realization of the active damping with respect to the different disturbances. Hence, the acceleration feedback and linear quadratic control are two common control concepts which are used within this work. Thanks to both, the damping of the selected structures can be significantly increased.

Mechanical structures undergoing crashworthiness loads can behave very sensitive with respect to uncertainty of loading, geometry and material parameters. In this work, techniques are presented and investigated for design optimization of lightweight space-frame structures considering structural mechanics, including crashworthiness and uncertainty using fuzzy methods. Complementary to the developed optimization approaches, shadow uncertainties and shadow uncertainty prices—based on the idea of Lagrangian multipliers as shadow prices—are derived and applied to post-process results of both uncertainty analyses and optimizations under uncertainty. Mechanische Strukturen unter Aufpralllasten können sich sehr empfindlich gegenüber Unsicherheiten von Last-, Geometrie-, und Werkstoffparametern verhalten. Im Rahmen dieser Arbeit werden Techniken zur Entwurfsoptimierung leichter Rohrrahmenstrukturen unter Betrachtung von Strukturmechanik einschließlich Aufprallsicherheit und Unsicherheiten mittels unscharfer Methoden vorgestellt und untersucht. Ergänzend zu den entwickelten Optimierungsansätzen werden Schattenunsicherheiten und -unsicherheitspreise – basierend auf der Idee der Lagrange'schen Multiplikatoren als Schattenpreise – hergeleitet und auf Ergebnisse aus Unsicherheitsanalysen und aus Optimierungen unter Unsicherheit angewandt.

Zur antimikrobiellen Ausstattung von Kunststoffen wird nanoskaliges, photokatalytisch aktives Titandioxid in verschiedene Polymermatrices eingearbeitet. Das Ziel der Arbeit ist die Identifizierung einer Matrix-Füllstoff-Kombination, die sowohl einen hohen antimikrobiellen Effekt als auch eine Langzeitbeständigkeit gegenüber Alterungseffekten aufweist. Zur Optimierung der Wirksamkeit werden des Weiteren die Verarbeitungsparameter, die Aktivierungsdauer, die UV-Quelle und die Obeflächenstrukturen variiert. In light of the photocatalytic properties of titanium dioxide (TiO2) in this study TiO2 nano particles are incorporated into various polymers in order to investigate an optimal matrix-filler combination that shows both, a high antimicrobial effect and a a long term stability against ageing. To futher optimize the antimicrobial surface effect vaious paraemters such as in processing, irradiation time, UV-source and surface structures were experimentally varied.

Aufgrund der inhärenten Komplexität luftfahrttechnischer Produkte besteht die Entwicklung von Flugzeugsystemen aus einer Vielzahl von anspruchsvollen Aktivitäten, die ein koordiniertes Zusammenwirken zahlreicher Spezialisten verschiedener Fachdisziplinen erfordern. Die domänenspezifischen Tätigkeiten im Entwicklungsprozess werden durch dedizierte Modellierungswerkzeuge unterstützt, woraus eine komplexe und äußerst heterogene IT- Landschaft resultiert. Für die Effizienzsteigerung von Entwicklungsprozessen diskutiert diese Arbeit Ansätze zur Prozess- und Werkzeugintegration und erarbeitet eine modellbasierte Methode als Grundlage für eine integrierte Entwicklungsumgebung im Bereich des Vorentwurfs von Flugzeugsystemen. Due to the intrinsic complexity of aerospace products, their development is a coordinated effort of demanding activities of various specialists from different technical domains. The domain specific activities are today very well supported by dedicated tools that create a highly complex and heterogeneous software infrastructure. For the augmentation of process efficiency this thesis discusses different approaches for the integration of processes and tools and develops a model based methodology that enables the integrated design of aerospace systems.

Using the model outlined in this thesis, matrix dominated effects on the structural performance of wind turbine blades are highlighted. After studying the influence of the matrix system on the global structure, the matrix dominated effects on a local level taking fabrication effects such as ply waviness are studied. Results show that the failure mechanisms for compression loads are mainly driven by the matrix properties. The outcomes presented here provide a valuable exposure to the development of matrix systems that are damage tolerant to common fabrication defects. Die Einflüsse von Harzsystemen auf das Strukturverhalten der Blattstruktur werden anhand des in der Arbeit entwickelten Models diskutiert. Neben Untersuchungen auf Strukturebene werden die mechanischen Auswirkungen von Harzsystemen auf lokaler Ebene betrachtet. Faserwelligkeiten stellen dabei einen häufig auftretenden Fertigungsdefekt dar, wobei das Festigkeitsverhalten wesentlich von den mechanischen Kennwerten der Harzsysteme bestimmt wird. Die Ergebnisse geben Aufschluss zur Entwicklung von schadenstoleranten Harzsystemen.

Several procedures are developed and investigated to solve structural nonlinear optimization problems with integer and mixed-integer design variables. The aim is to obtain high quality solutions with significantly reduced number of function evaluations compared to available algorithms. The efficiencies of the developed methods are demonstrated through three practical engineering problems. These are optimal parts allocation problems, a laminate stacking sequence optimization in fiber composite design and the simultaneous material and size optimization in truss and plate structures. Es werden Methoden entwickelt und untersucht, um nichtlineare Strukturoptimierungen mit ganzzahligen und gemischt-ganzzahligen Optimierungsvariablen zu lösen. Ziel ist die Ermittlung hochwertiger Lösungen mit einer gegenüber dem Stand der Technik deutlich reduzierter Anzahl von Funktionsauswertungen. Die Effizienz der entwickelten Algorithmen wird an drei praktischen Beispielen gezeigt. Diese sind eine optimale Teileallokation, die Reihenfolgeoptimierung der Schichten in Faserverbundlaminaten und die gleichzeitige Material- und Geometrieoptimierung bei Fachwerk- und Plattenstrukturen.

Hybrid-Electric propulsion systems combine the capabilities of silent electric flight and energy-intensive conventional flight. This work introduces a design method for small unmanned hybrid-electric aircraft. The method’s core is the propulsion system design. In the development of the integrated models, the focus is on high accuracy, computational efficiency and generic applicability. In the analysis of hybrid-electric aircraft, their takeoff mass exceeds conventional internal combustion aircraft, but hybrid-electric aircraft are more energy and fuel efficient for short flight times. Hybridantriebe ermöglichen die Kombination von leisen und energieintensiven Flugphasen. Diese Arbeit führt eine Entwurfsmethode für kleine unbemannte hybride Fluggeräte ein, deren Kern die Auslegung des Antriebssystems ist. Bei der Entwicklung der einzelnen Modelle liegt das Augenmerk auf hoher Genauigkeit, generischer Anwendbarkeit sowie auf effizienter Umsetzbarkeit. In der Analyse hybrider unbemannter Fluggeräte zeigt sich ein höheres Abfluggewicht als für konventionelle Fluggeräte mit Verbrennungsmotor. Für kurze Flugzeiten sind Energie- und Kraftstoffverbrauch im Vergleich geringer.
