This work deals with the investigation and characterization of Ti6Al4V parts produced with an intriguing manufacturing process belonging to the Wire Arc Additive Manufacturing (WAAM) family: the Cold Metal Transfer technology (CMT). Wall‐shaped parts were produced according to different process parameters, namely the wire feed speed and voltage–current combinations, leading to different energy inputs. The parts were characterized in terms of surface morphology, microhardness, microstructure, tensile properties, and fatigue crack growth. The results suggested that the investigated deposition parameters led to similar results. Moreover, the mechanical and fatigue crack growth behavior was in line with parts of the same alloy produced through other manufacturing routes, whereas the microstructure type was the result of the fast cooling of the molten material. Finally, considering the simple system adopted to avoid oxidation during the deposition stage, the results suggested that CMT is a promising manufacturing technique for titanium alloy semifinished parts. The "Electro-mechanical Landing gear system Integration for Small Aircraft" (E-LISA) research project has the objective of developing an innovative "iron bird", a testing facility dedicated to executing tests on an innovative landing gear of a small aircraft. This document presents the structural analyses of this complex testing machine performed with the Finite Element Method (FEM). Key purposes of these numerical simulations were the quantifications of the stress and displacement fields under the loading conditions foreseen for the machine. A modal analysis was performed with the aim of calculating eigenvalues and eigenvectors useful to provide an assessment of the structural dynamic response. The most critical mode shapes and the related frequencies were calculated, and the potentially critical rotational speeds were quantified. Finally, the Peak Stress Method (PSM) was adopted to quantify the fatigue resistance of the most critical weldments and an infinite fatigue life was assessed for the most critical one. Three different finite element method (FEM) modelling approaches of bolt connections of a four-stroke, four-cylinder petrol engine are presented, and the related results compared in terms of preprocessing time and accuracy. A full 3D modelling of the bolt connections was preliminarily validated through a comparison with experimental test data available for the whole engine. Two further modelling approaches, a 1D approach and a contact-based (0D) approach, were benchmarked considering their influence on the accuracy for the dynamic analysis of an engine. This paper presents a novel numerical model, based on the finite element (FE) method, for the simulation of a welding process aimed to make a two‐pass V‐groove butt joint, paying attention on the prediction of residual stresses and distortions. The 'element birth and death' technique for the simulation of the weld filler supply has been considered within this paper. The main advancements with respect to the state of the art herein proposed concern: (i) the development of a modelling technique able to simulate the plates interaction during the welding operation when an only plate is modelled. This phenomenon is usually neglected in literature; (ii) the heat amount is supplied to the FEs as volumetric generation of the internal energy, allowing overcoming the time‐consuming calibration phase needed to use the Goldak's model, commonly adopted in literature. In this work laser‐welded tube‐tube specimens made of aluminium alloys AlMg3.5Mn and AlSi1MgMn T6 were experimentally tested under constant and variable amplitude loading, under pure axial and pure torsion loading. In order to evaluate the influence on fatigue behaviour of the residual stresses, because of the welding process, some specimens were subjected to postweld heat treatment and then were tested. The numerical analyses, using finite element (FE), were carried out to obtain a reliable estimation of the residual stress in the specimen. The numerical results were in a good agreement with experimental ones obtained by means of hole‐drilling method. Finally, the residual stress distribution was superimposed to stress distribution because of fatigue loads obtained by FE analyses applying local concept, to calculate the stresses in the crack initiation zone and to understand the different types of failure that occurred in as‐welded and relieved specimens. This research deals with the fatigue behavior of 200 small single lap multiple-riveted joint specimens, widely used for aeronautic structures. The tests were performed with three different levels of stress with stress ratio R = 0.05; three levels were set: 90 MPa, 120 MPa and 160 MPa. The fatigue life and critical crack size for all tested specimens were analyzed. According to the results' analysis, two types of fracture, through-hole and in proximity of the hole, were observed, depending on the level of stress: the higher the applied stress, the more through-hole cracking. Indeed, under the fatigue load with a stress level of 90 MPa, less than 30% of specimens showed cracks propagating through the hole, while, at the stress level of 120 MPa, the percentage reaches 36.3%. At the stress level of 160 MPa, 100% of specimens failed through the hole. Moreover, aimed to use experimental data for probabilistic methods, a statistical analysis was performed according to the Anderson–Darling test. This method allowed the analysis of the datasets, in terms of both fatigue life and critical crack size, providing information about the best distribution function able to fit experimental results. The present research is concerned with the elastic–plastic responses of functionally graded material (FGM) pipe, undergoing two types of loading conditions. For the first case, the FGM is subjected to sustained internal pressure combined with a cyclic bending moment whereas, in the second case, sustained internal pressure is applied simultaneously with a cyclic through-thickness temperature gradient. The properties of the studied FGM are considered to be variable through shell thickness according to a power-law function. Two different designs of the FGM pipe are adopted in the present research, where the inner surface in one case and the outer surface in the other are made from pure 1026 carbon steel. The constitutive relations are developed based on the Chaboche nonlinear kinematic hardening model, classical normality rule and von Mises yield function. The backward Euler alongside the return mapping algorithm (RMA) is employed to perform the numerical simulation. The results of the proposed integration procedure were implemented in ABAQUS using a UMAT user subroutine and validated by a comparison between experiments and finite element (FE) simulation. Various cyclic responses of the two prescribed models of FGM pipe for the two considered loading conditions are classified and brought together in one diagram known as Bree's diagram. Three‐dimensional numerical analyses, using the finite element method (FEM), have been adopted to simulate fatigue crack propagation in a hollow cylindrical specimen, under pure axial or combined axial‐torsion loading conditions. Specimens, made of Al alloys B95AT and D16T, have been experimentally tested under pure axial load and combined in‐phase constant amplitude axial and torsional loadings. The stress intensity factors (SIFs) have been calculated, according to the J‐integral approach, along the front of a part through crack, initiated in correspondence of the outer surface of a hollow cylindrical specimen. The crack path is evaluated by using the maximum energy release rate (MERR) criterion, whereas the Paris law is used to calculate crack growth rates. In this work, a vibro-acoustic numerical and experimental analysis was carried out for the chain cover of a low powered four-cylinder four-stroke diesel engine, belonging to the FPT (FCA Power Train) family called SDE (Small Diesel Engine). By applying a methodology used in the acoustic optimization of new FPT engine components, firstly a finite element model (FEM) of the engine was defined, then a vibration analysis was performed for the whole engine (modal analysis), and finally a forced response analysis was developed for the only chain cover (separated from the overall engine). The boundary conditions applied to the chain cover were the accelerations experimentally measured by accelerometers located at the points of connection among chain cover, head cover, and crankcase. Subsequently, a boundary element (BE) model of the only chain cover was realized to determine the chain cover noise emission, starting from the previously calculated structural vibrations. The numerical vibro-acoustic outcomes were compared with those experimentally observed, obtaining a good correlation. A fatigue test on a full scale panel with complex loading condition and geometry configuration has been carried out using a triaxial test machine. The demonstrator is made up of two skins which are linked by a transversal butt-joint, parallel to the stringer direction. A fatigue load was applied in the direction normal to the longitudinal joint, while a constant load was applied in the longitudinal joint direction. The test panel was instrumented with strain gages and previously quasi-static tests were conducted to ensure a proper load transferring to the panel. In order to support the tests, geometric nonlinear shell finite element analyses were conducted to predict strain and stress distributions. The demonstrator broke up after about 177000 cycles. Subsequently, a finite element analysis (FEA) was carried out in order to correlate failure events; due to the biaxial nature of the fatigue loads, Sines criterion was used. The analysis was performed taking into account the different materials by which the panel is composed. Numerical analyses by finite element method and experimental tests are used to determine static and dynamic behaviour of railway vehicles. Experimental measurements are very time consuming and expensive, so they cannot be used at all stages of design. Numerical simulations do not have the disadvantages of experimental methods, but it is necessary to verify them by experiments to obtain realistic results. Full-width/full-length, half-width/full-length and half-width/half-length modeling approaches can be used to determine static and vibrational behaviours of railway vehicles depending or not on the symmetry of roof structure and applied load. Different static loading cases defined in standards such as EN 12663, UIC CODE OR 577 and ERRI B12/RP17 have to be considered in FE analyses. Evaluation of stress states, buckling and vibrational behaviours for a roof structure of a railway freight refrigerated car are presented. To highlight the vibrational behaviour of the structure normal mode (free vibration) analyses are performed. This paper concerns the numerical simulations, by a commercial FEM code, related to notched specimens experimentally tested by neutron diffraction and synchrotron radiation diffraction, in order to correlate the deformation states around the crack tip. Two cracked specimens were analyzed. In one case a long crack has been induced into the specimen, which has been investigated subsequently by neutron diffraction technique. In the other case a smaller crack was induced, which has been investigated by synchrotron radiation diffraction technique. The numerical and experimental results are substantially in good agreement. However some differences can be observed; the reason can be found in the microscopic structure and particular history of the material under load. [ABSTRACT FROM AUTHOR]

Fatigue crack growth experimental tests and numerical analyses on Friction Stir Welding (FSW) welded flat stiffened panels were performed in order to assess their fracture resistance capability. Panels and stiffeners are made of aluminum alloy 2024-T3. Residual stresses induced by the welding processes may, in some cases, result in significant warping and distortions that can endanger the integrity of the welded structures. This document reports an investigation of the welding process to make a dissimilar T-joint through an advanced Finite Element (FE) modelling and a dedicated laboratory test. The T-joint consisted of two plates of dissimilar materials, AISI304 and S275JR steels, both having a thickness of 5 mm, welded through a Shielded Metal Arc Welding (SMAW). Thermocouples were used to acquire the temperature variations during welding. In parallel, an FE model was built and the welding process was simulated through the "element birth and death" technique. Numerical and experimental outcomes were compared in terms of temperature distributions during welding and in terms of distortion at the end of the final cooling, showing that the FE model was able to provide a high level of accuracy.
