We present a novel approach to determine the constitutive properties of metals under large plastic strains and strain rates that otherwise are difficult to access using conventional materials testing methods. The approach exploits large-strain plastic flow past a sharp wedge, coupled with high-speed photography and image velocimetry to capture the underlying plastic flow dynamics. The inverse problem of estimating material parameters from the flow field is solved using an iterative optimization procedure that minimizes the gap between internal and external plastic work. A major advantage of the method is that it neither makes any assumptions about the flow nor requires computational simulations. To counter the problem of non-unique parameter estimates, we propose a parameterization scheme that takes advantage of the functional form of the constitutive model and reformulates the problem into a more tractable form to identify plasticity parameters uniquely. We present studies to illustrate the principle of the method with two materials with widely different plastic flow characteristics: copper (strain hardening) and a lead-free solder alloy (rate sensitive and deformation history dependent). The results demonstrate the efficacy of the method in reliably determining the material parameters under high strain/strain rate conditions of relevance to a range of practical engineering problems. The mechanics of large-strain deformation in cutting of metals is discussed, primarily from viewpoint of recent developments in in situ analysis of plastic flow and microstructure characterization. It is shown that a broad range of deformation parameters can be accessed in chip formation--strains of 1-10, strain rates of 10-105/s, and temperatures up to 0.7Tm--and controlled. This range is far wider than achievable by any other single-stage, severe plastic deformation (SPD) process. The resulting extreme deformation conditions produce a rich variety of microstructures in the chip. Four principal types of chip formation--continuous, shear-localized, segmented, and mushroom-type--as elucidated first by Nakayama (1974, "The Formation of 'Saw-Toothed Chip' in Metal Cutting," Proceedings of International Conference on Production Engineering, Tokyo, pp. 572-577) are utilized to emphasize the diverse plastic flow phenomena, especially unsteady deformation modes that prevail in cutting. These chip types are intimately connected with the underlying flow, each arising from a distinct mode and triggered by an instability phenomenon. The role of plastic flow instabilities such as shear banding, buckling, and fracture in mediating unsteady flow modes is expounded, along with consequences of the flow modes and chip types for the cutting. Sinuous flow is shown to be the reason why gummy (highly strain-hardening) metals, although relatively soft, are so difficult to cut. Synthesizing the various observations, a hypothesis is put forth that it is the stability of flow modes that determines the mechanics of cutting. Shear banding is an important deformation and failure mechanism in metallic systems, especially at high-rate straining. Dynamic recrystallization was often reported to account for the refined microstructure of shear bands but rarely confirmed using direct quantitative measurement. Here, we employ quantitative precession electron diffraction analysis to uncover shear band microstructure in pure titanium. The results reveal that the microstructure is dominated by early stages of grain subdivision process. Dynamic recrystallization is not as prevalent as perceived conventionally. Our results offer key insights into understanding shear banding and highlight the need for quantitative analyses of shear band microstructure. A critical quantitative assessment of shear band microstructures is made using precession beam diffraction imaging. We demonstrate a novel approach to study shear banding in machining at low speeds using a low melting point alloy. In situ imaging and an image correlation method, particle image velocimetry (PIV), are used to capture shear band nucleation and quantitatively analyze the temporal evolution of the localized plastic flow around a shear band. The observations show that the shear band onset is governed by a critical shear stress criterion, while the displacement field around a freshly nucleated shear band evolves in a manner resembling the classical boundary layer formation in viscous fluids. Shear banding, a type of inhomogeneous plastic flow involving very large local strains, occurs in a variety of material systems. We study dynamics of evolution of single shear bands at strain rates of up to per second in three different polycrystalline metal systems, using a special shear deformation framework and a micro-marker technique calibrated to track localised deformation fields at micrometer resolution. Once a band is nucleated as a weak interface, localised plastic flow occurs via Bingham-type viscous sliding between material segments on either side of the interface. As a result, the evolution and magnitude of strains and material displacements in the band vicinity are well-described by a model based on momentum diffusion. The viscosity at the band interface is very small, only a few mPa·sec, and is comparable to those of liquid metals at their melting point. Based on analysis of various contributions to band viscosity at the microscopic level, a plausible explanation based on phonon drag on dislocation motion is presented for the small viscosity. The accuracy of predictions made by the momentum diffusion model for different materials and deformation rates suggests that once nucleated, a shear band evolves by a common mechanism that is relatively insensitive to microstructure details. Shear banding is a type of plastic flow instability with often adverse implications for cutting and deformation processing of metals. Here, we study the mechanics of plastic flow evolution within single shear bands in Ti- and Ni-based alloy systems. The local shear band displacement profiles are quantitatively mapped at high resolution using a special micromarker technique. The results show that shear bands, once nucleated, evolve by a universal viscous sliding mechanism that is independent of microstructural details. The evolution of local deformation around the band is accurately captured by a momentum diffusion equation based on a Bingham-type flow rule. The predicted band viscosity is very small, compared to those of liquid metals. Shear banding is a plastic flow instability with highly undesirable consequences for metals processing. While band characteristics have been well studied, general methods to control shear bands are presently lacking. Here, we use high-speed imaging and micro-marker analysis of flow in cutting to reveal the common fundamental mechanism underlying shear banding in metals. The flow unfolds in two distinct phases: an initiation phase followed by a viscous sliding phase in which most of the straining occurs. We show that the second sliding phase is well described by a simple model of two identical fluids being sheared across their interface. The equivalent shear band viscosity computed by fitting the model to experimental displacement profiles is very close in value to typical liquid metal viscosities. The observation of similar displacement profiles across different metals shows that specific microstructure details do not affect the second phase. This also suggests that the principal role of the initiation phase is to generate a weak interface that is susceptible to localized deformation. Importantly, by constraining the sliding phase, we demonstrate a material-agnostic method--passive geometric flow control--that effects complete band suppression in systems which otherwise fail via shear banding. Sheet processing of high Si-Fe alloys (up to 6.5 wt pct Si) is demonstrated by application of highly confined shear deformation in cutting-extrusion. This alloy system, of major interest to electromagnetic applications, is characterized by poor workability. By a suitable interactive combination of simple shear, high strain rates, near-adiabatic heating, and large hydrostatic pressure in the deformation zone, flow localization, and cracking inherent to this alloy system are suppressed. This enables creation of sheet and foil forms from bulk ingots, cast or wrought, in a single deformation step, unlike rolling. The sheet is characterized by strong shear textures, described by partial {110} and 〈111〉 fibers, and fine-grained microstructures (~20 µm grain size). The orientation (inclination) of these fibers, with respect to the sheet surface, can be varied over a range of 35 deg through selection of the deformation path. In contrast to rolling textures, the current shear deformation textures are negligibly influenced by recrystallization annealing. A recovery-based continuous recrystallization mechanism is proposed to explain the texture retention. Widespread application of lightweight magnesium and titanium alloys sheet is limited mainly because of their poor-workability issues, both in primary processing by rolling and secondary sheet forming. This study describes a hybrid cutting–extrusion process, large-strain extrusion machining (LSEM), for producing sheet and foil. By utilizing a constraining edge placed across from the cutting tool edge, the usual cutting process is transformed into continuous shear-deformation process, wherein the thickness of the sheet at its exit from the deformation zone is directly controlled. The confinement of the deformation field in LSEM enables near-adiabatic heating in the deformation zone. Consequently, external workpiece heating, intrinsic to sheet manufacturing by multistage rolling in alloys of poor workability (e.g., hexagonal close packed (hep) alloys and cast materials), is minimized. Furthermore, the deformation parameters, such as strain, strain rate, and strain path, can be controlled to refine the microstructure and induce sheartype crystallographic textures that enable enhanced sheet mechanical properties (strength and formability). This application of LSEM is demonstrated using magnesium alloy AZ31B as a model system. Since LSEM is a single-stage process for sheet production, it is potentially attractive in terms of production economics and energy. Constrained chip (sheet) formation by large strain extrusion machining is used to impose effective strains of ∼1 in Mg alloy AZ31B sheet in a single step of deformation. High-speed image analysis shows the deformation underlying sheet formation to be simple shear that is confined to a narrow zone. This confinement of the deformation limits the need for pre-heating of the workpiece to realize continuous sheet forms. Tilted-basal textures, wherein the basal poles are inclined from the sheet surface normal, are achieved by this processing. These textures are quite different from those prevalent in rolled sheet. By controlling the strain path, the basal pole inclination could be varied in the range 32–53°. The primary texture component is the B-fiber, indicating basal slip to be the main deformation mode over the temperature range 165–400°C. An additional C2-fiber component appears above 250°C due to the activation of pyramidal slip. In conjunction with these textures, microstructures ranging from ultrafine-grained (∼200nm) to fine-grained (∼2μm) could be obtained by controlling the deformation temperature.
