Cone crushers have a central role in the processing of quarry rocks, besides coarser ore preparation in several mineral processing plants. This is particularly true in the case of Itabirite iron ore preparation plants in Brazil, so optimizing their performance is of central importance for reaching maximum productivity of the circuit. The work presents results of modeling the HP500 cone crusher in operation in an industrial plant in Brazil (Minas Rio), from surveys carried out over a few years with different feeds and crushing conditions. A version of the Andersen–Whiten cone crusher model was implemented in the Integrated Extraction Simulator featuring a non-normalizable breakage response and a fit-for-purpose throughput model. Advances in high-pressure grinding roll (HGPR) technology since its first commercial application in the cement industry include new roll wear protection techniques and new confinement systems. The latter contribute to reductions in the edge effects in an attempt to reach a more homogenous product size along the rolls. Additional advances in this technology have been made in recent years, while modeling and simulation tools are also reaching maturity and can now be used to subject such novel developments to detailed scrutiny. This work applies a hybrid approach combining advanced simulations using the discrete element method, the particle replacement model and multibody dynamics to a phenomenological population balance model to critically assess two recent advances in HPGR technology: spring-loaded cheek plates and the offset roller press. Force and torque controllers, included in the EDEM 2022.1 software, were used to describe the responses of the geometries in contact with the granular material processed. Simulations showed that while the former successfully reduced the lateral bypass of the material by as much as 65% when cheek plates became severely worn, the latter demonstrated lower throughput and higher potential wear but an ability to generate a finer product than the traditional design. Since the start-up of the Sossego copper concentrator, located in the Carajás Mineral Province in the southeast of Para State, Brazil, the low-grade ore (~0.34% Cu) has been stockpiled, as defined in the long-term mine plan, to be reclaimed at the end of the mine life. Given this imminent need to process around 40 Mt of this low-grade ore, questions have been raised related to the extent of oxidation that might have occurred in this stockpiled ore. In this context, a study was designed to characterize the stockpiled ore and assess the effect of the ore oxidation on its flotation response. A sampling campaign of the stockpiled ore was carried out to analyze the main variables that could influence the level of oxidation, and, consequently, copper recovery, such as stockpiling time, depth, and particle size. The results showed that there are two main factors negatively impacting the copper recovery of the low-grade stockpiled ore: the surface oxidation and the level of liberation of the copper mineral. Depth and period of stockpiling were not found to influence the level of oxidation, nor the flotation response. An empirical model was proposed for the copper recovery in the rougher stage, which resulted in a predicted value of 90.7%, which was lower than that for the fresh (and higher copper content) ore fed to the plant (93%). Comminution is an essential step in processing itabirite ores, given the need to liberate silica and other contaminants from the iron minerals for downstream concentration and then pellet feed production. In general, these ores in Brazil are not particularly hard to crush and grind, but both capital (CAPEx) and operating (OPEx) expenditures in this stage of preparation can be critical for the project, in particular due to uncertainties in iron ore prices. Several circuits have been designed and are in operation for this type of ore in Brazil; however, it is not yet clear which technologies are more cost-effective and in which configuration they should be applied. This work critically analyzes four comminution circuits for an undisclosed case study. For these circuits, CAPEx, OPEx, and some environmental sustainability indices, as well as qualitative technical criteria, were used in the comparisons. This work concludes that two of these process routes, especially those based on more energy-efficient technologies (and one of these still rarely explored even at bench-scale), have demonstrated to be very attractive from multiple standpoints. It has been known that the performance of high-pressure grinding rolls (HPGR) varies as a function of the method used to laterally confine the rolls, their diameter/length (aspect) ratio as well as their condition, if new or worn. However, quantifying these effects through direct experimentation in machines with reasonably large dimensions is not straightforward, given the challenge, among others, of guaranteeing that the feed material remains unchanged. The present work couples the discrete element method (DEM) to multibody dynamics (MBD) and a novel particle replacement model (PRM) to simulate the performance of a pilot-scale HPGR grinding pellet feed. It shows that rotating side plates, in particular when fitted with studs, will result in more uniform forces along the bed, which also translates in a more constant product size along the rolls as well as higher throughput. It also shows that the edge effect is not affected by roll length, leading to substantially larger proportional edge regions for high-aspect ratio rolls. On the other hand, the product from the center region of such rolls was found to be finer when pressed at identical specific forces. Finally, rolls were found to have higher throughput, but generate a coarser product when worn following the commonly observed trapezoidal profile. The approach often used in industry to compensate for roller wear is to increase the specific force and roll speed. Concrete mixing can lead to mechanical degradation of aggregates, particularly when dealing with recycled concrete aggregates. In this work, the attrition of such materials during mixing is studied by means of experiments and simulations. The effect of the presence of fines, water addition, flow configuration of the mixer (co- or counter-current) and impeller frequency is discussed. Experiments were performed in a laboratory Eirich mixer. Discrete element numerical simulations (DEM) were performed on the same geometry by mimicking the behaviour of the material and, in particular, the cohesion induced by water and the cement paste using either Hertz–Mindlin or Hertz–Mindlin with Johnson–Kendall–Roberts (JKR) contact laws. The combination of the collision energy spectra extracted from the DEM simulations and an attrition model allowed the prediction of the mass loss due to attrition in 1-min experiments. Semi-quantitative agreement was observed between experiments and simulations, with a mean relative error of 26.4%. These showed that higher mass losses resulted from operation at the highest impeller speeds, co-current operation, and also with the wet aggregate. Mixing of the agglomerate in the concrete mix resulted in a significant reduction in attrition when compared to mixing aggregates alone. With further validation, the proposed simulation approach can become a valuable tool in the optimization of mixing by allowing the effects of material, machine and process variables to be studied on the mass loss due to attrition. Quartz is one of the most common gangue minerals in several ores, occasionally being an ore mineral for glass production. Ore samples were characterized through thin section observation and SEM analyses for estimating grain sizes and examining texture features, while X-ray powder diffraction analyses were performed for the definition of target mineral concentrations of comminuted product samples. The Discrete Element Method (DEM) is a numerical method that is able to simulate the mechanical behavior of bulk solids flow using spheres or polyhedral elements, offering a powerful tool for equipment design and optimization through modeling and simulation. The present work uses a Particle Replacement Model (PRM) embedded in the software EDEM® to model and simulate operation of a laboratory-scale jaw crusher. The PRM was calibrated using data from single particle slow compression tests, whereas simulations of the jaw crusher were validated on the basis of experiments, with very good agreement. DEM simulations described the performance of the crusher in terms of throughput, product size distribution, compressive force on the jaws surface, reduction ratio, and energy consumption as a function of closed side setting and frequency. High-pressure grinding rolls (HPGR) have gained great popularity in the mining industry in the last 25 years or so. One of the first successful applications of the technology has been in iron ore pressing prior to pelletization. Piston-and-die tests can provide good insights on the material response in an HPGR. This work analyzed confined bed breakage of four iron ore concentrates under different conditions. Saturation in breakage of particles contained in the top size in the tests was observed to occur at specific energies of about 2 kWh/t, whereas full saturation in breakage, with no additional increase in specific surface area of the material, occurred at energies above about 6 kWh/t. An expression was proposed to characterize the propensity of a material to break under confined bed conditions. Sustainability science has received progressively greater attention worldwide, given the growing environmental concerns and socioeconomic inequity, both largely resulting from a prevailing global economic model that has prioritized profits. It is now widely recognized that mankind needs to adopt measures to change the currently unsustainable production and consumption patterns. The minerals industry plays a fundamental role in this context, having received attention through various initiatives over the last decades. Several of these have been, however, questioned in practice. Indeed, a consensus on the implications of sustainability in the minerals industry has not yet been reached. The present work aims to deepen the discussion on how the mineral sector can improve its sustainability. An exhaustive literature review of peer-reviewed academic articles published on the topic in English over the last 25 years, as well as complementary references, has been carried out. From this, it became clear that there is a need to build a better definition of sustainability for the mineral sector, which has been proposed here from a more holistic viewpoint. Finally, and in light of this new perspective, several of the trade-offs and synergies related to sustainability of the minerals industry are discussed in a cross-sectional manner.
