The use of hybrid materials as a combination of fibre-reinforced plastic (FRP) and metal is of great interest in order to meet the increasing demands for sustainability, efficiency, and emission reduction based on the principle of lightweight design. These two components can therefore be joined using the intrinsic joining technique, which is formed by curing the matrix of the FRP component. In this study, for the hybrid joint, unidirectionally pre-impregnated semi-finished products (prepregs) with duromer matrix resin and micro-alloyed HC340LA steel were used. In order to conduct a detailed investigation, the damage mechanisms of intrinsically produced fibre metal laminates (FMLs), a new clamping device, and a novel pressing tool were designed and put into operation. The prepregs were prestressed by applying a preloading force using a specially designed prestressing frame. Hybrid specimens were then produced and subjected to nanoindentation and a shear tensile test. In particular, the effect of the residual stress state by varying the defined prestressing force on the damage mechanisms was studied. The results showed that no fracture patterns occurred in the interface of the specimens without preloading as a result of curing at 120 °C, whereas specimens with preloading failed at the boundary layer in the tensile range. Nevertheless, all specimens cured at 160 °C failed at the boundary layer in the tensile range. Furthermore, it was proven that the force and displacement of the preloaded specimens were promisingly higher than those of the unpreloaded specimens. [ABSTRACT FROM AUTHOR]

Additive manufacturing (AM) technologies enable near-net-shape designs and demand-oriented material usage, which significantly minimizes waste. This points to a substantial opportunity for further optimization in material savings and process design. The current study delves into the advancement of sustainable manufacturing practices in the automotive industry, emphasizing the crucial role of lightweight construction concepts and AM technologies in enhancing resource efficiency and reducing greenhouse gas emissions. By exploring the integration of novel AM techniques such as selective laser melting (SLM) and laser metal deposition (LMD), the study aims to overcome existing limitations like slow build-up rates and limited component resolution. The study's core objective revolves around the development and validation of a continuous process chain that synergizes different AM routes. In the current study, the continuous process chain for DMG MORI Lasertec 65 3D's LMD system and the DMG MORI Lasertec 30 3D's was demonstrated using 316L and 1.2709 steel materials. This integrated approach is designed to significantly curtail process times and minimize component costs, thus suggesting an industry-oriented process chain for future manufacturing paradigms. Additionally, the research investigates the production and material behavior of components under varying manufacturing processes, material combinations, and boundary layer materials. The culmination of this study is the validation of the proposed process route through a technology demonstrator, assessing its scalability and setting a benchmark for resource-efficient manufacturing in the automotive sector. The corrosion behavior of a hybrid laminate consisting of laser-structured aluminum EN AW-6082 ∪ carbon fiber-reinforced polymer was investigated. Specimens were corroded in aqueous NaCl electrolyte (0.1 mol/L) over a period of up to 31 days and characterized continuously by means of scanning electron and light microscopy, supplemented by energy dispersive X-ray spectroscopy. Comparative linear sweep voltammetry was employed on the first and seventh day of the corrosion experiment. The influence of different laser morphologies and production process parameters on corrosion behavior was compared. The corrosion reaction mainly arises from the aluminum component and shows distinct differences in long-term corrosion morphology between pure EN AW-6082 and the hybrid laminate. Compared to short-term investigations, a strong influence of galvanic corrosion on the interface is assumed. No distinct influences of different laser structuring and process parameters on the corrosion behavior were detected. The transferability of structure–property relationships for laser-pretreated metal adhesive joints to laser-pretreated metal–carbon-fiber-reinforced plastic (CFRP) bonds was investigated. Single-lap shear tests were performed on hybrid AW 6082-T6–CFRP specimens pretreated with the same pulsed laser surface parameter sets on the metal surface as previously tested, AW 6082-T6–E320 metal adhesive joints. The fracture surfaces were characterized to determine the type of failure and elucidate differences and commonalities in the link between surface structures and single-lap shear strengths. Digital image analyses of the hybrid specimens' fractured surfaces were used to quantify remaining CFRP fragments on the metallic joint side. The results indicate that high surface enlargements and the presence of undercut structures lead to single-lap shear strengths exceeding 40 MPa and 35 MPa for unaged and aged hybrid specimens, respectively. Whereas for the metal–polymer joints, the trend from high strength to weakly bonded specimens is largely continuous with the degree of surface structuring, hybrid metal–CFRP joints exhibit a drastic drop in joint performance after aging if the laser-generated surface structures are less pronounced with low surface enlargements and crater depths. The development of automotive components with reduced greenhouse gas (GHG) emissions is needed to reduce overall vehicle emissions. Life Cycle Engineering (LCE) based on Life Cycle Assessment (LCA) supports this by providing holistic information and improvement potentials regarding eco-efficient products. Key factors influencing LCAs of automotive components, such as material production, will change in the future. First approaches for integrating future scenarios for these key factors into LCE already exist, but they only consider a limited number of parameters and scenarios. This work aims to develop a method that can be practically applied in the industry for integrating prospective LCAs (pLCA) into the LCE of automotive components, considering relevant parameters and consistent scenarios. Therefore, pLCA methods are further developed to investigate the influence of future scenarios on the GHG emissions of automotive components. The practical application is demonstrated for a vehicle component with different design options. This paper shows that different development paths of the foreground and background system can shift the ecological optimum of design alternatives. Therefore, future pathways of relevant parameters must be considered comprehensively to reduce GHG emissions of future vehicles. Lightweight design is a common approach to reduce energy demand in the use stage of vehicles. The production of lightweight materials is usually associated with an increase in energy demand, so the environmental impacts of lightweight structures need to be assessed holistically using a life cycle assessment. To estimate the life cycle environmental impacts of a product in its developmental stage, for example, by life cycle engineering, future changes in relevant influencing factors must be considered. Prospective life cycle assessment provides methods for integrating future scenarios into life cycle assessment studies. However, approaches for integrating prospective life cycle assessment into product development are limited. The objective of this work is to provide the methodological foundation for integrating future scenarios of relevant influencing factors in the development of lightweight structures. The applicability of the novel methodology is demonstrated by a case study of a structural component in a steel, aluminium, and hybrid design. The results show that appropriate decarbonisation measures can reduce the life cycle greenhouse gas emissions by up to 95 percent until 2050. We also found that shifts in the environmentally optimal design are possible in future scenarios. (1) This work answers the question of whether and to what extent there is a significant difference in mechanical properties when different additive manufacturing processes are applied to the material 1.2709. The Laser-Powder-Bed-Fusion (L-PBF) and Laser-Metal-Deposition (LMD) processes are considered, as they differ fundamentally in the way a part is manufactured. (2) Known process parameters for low-porosity parts were used to fabricate tensile strength specimens. Half of the specimens were heat-treated, and all specimens were tested for mechanical properties in a quasi-static tensile test. In addition, the material hardness was determined. (3) It was found that, firstly, heat treatment resulted in a sharp increase in mechanical properties such as hardness, elastic modulus, yield strength and ultimate strength. In addition to the increase in these properties, the elongation at break also decreases significantly after heat treatment. The choice of process, on the other hand, does not give either process a clear advantage in terms of mechanical properties but shows that it is necessary to consider the essential mechanical properties for a desired application. Carbon fiber reinforced plastics (CFRPs) gained high interest in industrial applications because of their excellent strength and low specific weight. The stacking sequence of the unidirectional plies forming a CFRP laminate, and their thicknesses, primarily determine the mechanical performance. However, during manufacturing, defects, e.g., pores and residual stresses, are induced, both affecting the mechanical properties. The objective of the present work is to accurately measure residual stresses in CFRPs as well as to investigate the effects of stacking sequence, overall laminate thickness, and the presence of pores on the residual stress state. Residual stresses were measured through the incremental hole-drilling method (HDM). Adequate procedures have been applied to evaluate the residual stresses for orthotropic materials, including calculating the calibration coefficients through finite element analysis (FEA) based on stacking sequence, laminate thickness and mechanical properties. Using optical microscopy (OM) and computed tomography (CT), profound insights into the cross-sectional and three-dimensional microstructure, e.g., location and shape of process-induced pores, were obtained. This microstructural information allowed for a comprehensive understanding of the experimentally determined strain and stress results, particularly at the transition zone between the individual plies. The effect of pores on residual stresses was investigated by considering pores to calculate the calibration coefficients at a depth of 0.06 mm to 0.12 mm in the model and utilizing these results for residual stress evaluation. A maximum difference of 46% in stress between defect-free and porous material sample conditions was observed at a hole depth of 0.65 mm. Lightweight materials contribute to an efficient decrease in fuel consumption in the automotive and aircraft industries. Hybrid components made of metal and carbon fiber-reinforced plastics (CFRP) have a high potential in lightweight applications due to their high strength-to-weight ratio. For cost-effective processing of hybrid materials, advanced manufacturing processes such as the prepreg-press-technology have been developed, in which the bonding between a metallic component and a fiber compound is exclusively realized in the forming process. However, upon processing of these hybrid components at elevated temperature, the difference in thermal expansion coefficients of the two materials leads to the formation of tensile residual stresses upon cooling. It is well known that these tensile residual stresses can be detrimentally effective with respect to the durability of a hybrid component. The objective of this work is to accurately measure and analyze residual stresses in hybrid components made of unidirectional CFRP and steel through the incremental hole drilling method. Within this study, the evaluation formalism for orthotropic materials is employed for measuring non-uniform residual stresses in hybrid materials. In order to improve the measurement accuracy, a customized strain gauge with eight grids is employed and a drilling increment size of only 20 μm is utilized. The influence of the angle between the strain gauge rosette and the fiber direction on the evaluation of the residual stresses is investigated. In order to evaluate the reliability of the results determined, a bending test applying a well-defined load is carried out. By direct comparison of the experimentally determined stresses and stress values calculated by the finite element method, the applicability of the hole drilling method for robust determination of residual stresses in CFRP/metal hybrid components is finally validated. Heat-assisted forming processes are becoming increasingly important in the manufacturing of sheet metal parts for body-in-white applications. However, the non-isothermal nature of these processes leads to challenges in evaluating the forming limits, since established methods such as Forming Limit Curves (FLCs) only allow the assessment of critical forming strains for steady temperatures. For this reason, a temperature-dependent extension of the well-established GISSMO (Generalized Incremental Stress State Dependent Damage Model) fracture indicator framework is developed by the authors to predict forming failures under non-isothermal conditions. In this paper, a general approach to combine several isothermal FLCs within the temperature-extended GISSMO model into a temperature-dependent forming limit surface is investigated. The general capabilities of the model are tested in a coupled thermo-mechanical FEA using the example of warm forming of an AA5182-O sheet metal cross-die cup. The obtained results are then compared with state of the art of evaluation methods. By taking the strain and temperature path into account, GISSMO predicts greater drawing depths by up to 20 % than established methods. In this way the forming and so the lightweight potential of sheet metal parts can by fully exploited. Moreover, the risk and locus of failure can be evaluated directly on the part geometry by a contour plot. An additional advantage of the GISSMO model is the applicability for low triaxialities as well as the possibility to predict the materials behavior beyond necking up to ductile fracture. Glass/carbon fiber reinforced plastic (GFRP/CFRP) and hybrid components have attracted increasing attention in lightweight applications. However, residual stresses induced in the manufacturing process of these components can result in warpage and, eventually, negatively affect the mechanical performance of the composite structures. In the present work, GFRP, CFRP, GFRP/steel and CFRP/steel hybrid components were manufactured through the prepreg-press-technology always employing the same process parameters. The residual stresses of these components were measured through the hole drilling method (HDM), based on an adequate formalism to evaluate the residual stresses for orthotropic materials including the calculation of the calibration coefficients via finite element analysis (FEA). In FEA, the real material lay-up and mechanical properties of the samples were considered. The warpage induced by residual stresses was measured after the samples were removed from the tool. The measured residual stresses and warpage of four different types of samples were compared and results were analyzed in depth. The results obtained can be extended to other hybrid materials and even could be used for designing multi-stable laminates for application in adaptive structures. Moreover, the effects of the drilling process parameters of HDM, e.g., the drilling speed, the drilling increment and the zero-depth setting, on the resulting residual stresses of GFRP were investigated. The reliability of residual stress measurements in GFRP using HDM was validated through mechanical bending tests. The conclusions concerning the choice of optimal drilling parameters for GFRP could be directly applied for other types of samples considered in the present work. [ABSTRACT FROM AUTHOR]

In this paper, fiber waviness, as one of the most frequently occurring defects in fiber reinforced composites, is numerically investigated with regard to the formation of residual stresses in fiber metal laminates. Furthermore, the prediction of the residual stress state in the thickness direction by means of the simulated hole drilling method is studied. To this regard, a global-local finite element analysis based on the submodel technique is presented. The submodel technique essentially consists of two governing steps: In the first step, a global model is first utilized to calculate and analyze the residual stress distribution and deformation in the intrinsically joined hybrid structure. Effective cure-dependent thermo–elastic properties predicted by a numerical homogenization procedure were used to simulate the curing-process and analyze the residual stresses state. However, the dimension of the intrinsically manufactured hybrid plate is large compared to the diameter of the drilled hole (2 mm), so that a local model is necessary, which provides only a geometric partial portion of the global model. The local model takes the global stress state into account and is subsequently used to simulate the incremental hole drilling method with a refined mesh discretization. The production-related fiber waviness is modeled by an element-wise orientation approximating a sinus function. In order to validate the global-local modeling approach, a comparison between numerical results and experimental data from literature is presented. The comparison between global residual stress state (global model) and the simulated hole drilling method (local model) is used to assess the applicability and reliability of the hole drilling method in case of fiber waviness. It is found that an in-plane fiber waviness leads to a rather low variance of residual stresses over thickness. In case of an out-of-plane fiber waviness, oscillating residual stress fields occur over the entire thickness along the fiber direction. Moreover, the current limits of the incremental hole drilling method could be pointed out by the presented investigations. It is seen that the simulated results of the incremental hole drilling method are sensitive to waviness, even if the amplitude-wavelength-ratio is small. Without further adjustment of the calibration coefficients the oscillating stress and strain fields lead, in particular fiber waviness in thickness direction, to unreliable predictions.
