In this work, the effect of multi-walled carbon nanotubes (MWCNT1, MWCNT2, and MWCNT3) with different outer diameters and specific surface areas on the mechanical and electrical properties of cement mortar have been investigated. Various concentrations of MWCNTs were used (0.05, 0.10, and 0.15%), the effective dispersion of which was carried out by an Ultrasonic machine (for 40 min with 160 W power and a 24 kHz frequency) using a surfactant. Composites have been processed with a biosilica content of 10% by weight of cement and without it. Compressive strength tests were carried out on days 7 and 28 of curing. The 7-day compressive strength of samples prepared without biosilica increased compared to the result of the control sample (6.4% for MWCNT1, 7.4% for MWCNT2, and 10.8% for MWCNT3), as did those using biosilica (6.7% in the case of MWCNT1, 29.2% for MWCNT2, and 2.1% for MWCNT3). Compressive strength tests of 28-day specimens yielded the following results: 21.7% for MWCNT1, 3.8% for MWCNT2, and 4.2% for MWCNT3 in the absence of biosilica and 8.5%, 12.6%, and 6.3% with biosilica, respectively. The maximum increase in compressive strength was observed in the composites treated with a 0.1% MWCNT concentration, while in the case of 0.05 and 0.15% concentrations, the compressive strengths were relatively low. The MWCNT-reinforced cement matrix obtained electrical properties due to the high electrical conductivity of these particles. The effect of MWCNT concentrations of 0.05, 0.10, and 0.15 wt% on the electrical properties of cement mortar, especially the bulk electrical resistivity and piezoresistive characteristics of cement mortar, was studied in this work. At a concentration of 0.05%, the lowest value of resistivity was obtained, and then it started to increase. Nomex honeycomb composites are widely recognized for their advanced structural applications in the aerospace, automotive and defense industries. These materials are distinguished by exceptional characteristics such as thin cell walls and a hexagonal structure, as well as layers made of phenolic resins and aramid fibers. However, complex machining and the maintenance of high quality at a large scale presents considerable challenges. This study provides a comprehensive review of the literature on the processing of Nomex composites, highlighting the design challenges related to processing technologies, the impact of conventional and ultrasonic processing methods, and the associated mechanical properties and microstructural topographies. Moreover, it reviews research advances in machining techniques, current challenges, and future perspectives, thereby providing valuable guidance to ensure the optimal cutting of Nomex honeycomb composite structures (NHCs). Ultrasonic vibration-assisted machining is a promising technique for improving the removability of materials, especially for difficult-to-machine materials, but the material removal mechanism under ultrasonic vibration status is still far from clear. Scratch testing is generally employed to study the material removal mechanism, but currently, there is a lack of instruments capable of performing scratch testing under ultrasonic vibration. To address this gap, this study developed an ultrasonic vibration scratch tester that can perform quantitative ultrasonic vibration-assisted scratch (UVAS) testing of materials. A prototype was designed and fabricated, followed by characterizing its performance parameters. Comparative experiments of conventional scratch (CS) testing and UVAS testing were performed on AL1050 to investigate the effects of ultrasonic vibration on scratch characteristics, such as the scratch depth and coefficient of friction. It was found that compared to CS testing, UVAS testing, with an amplitude of 1.45 µm and a frequency of 20 kHz, achieved a maximum reduction in the coefficient of friction of approximately 22.5% and a maximum increase in the depth of the residual scratch of approximately 175%. These findings confirm the superiority of ultrasonic vibration-assisted machining and demonstrate the requirement for the development of ultrasonic vibration scratch testers. [ABSTRACT FROM AUTHOR]

High-volume fraction silicon carbide particle-reinforced aluminum (SiCp/Al) has a promising application for its high specific strength, wear resistance, and thermal conductivity. However, SiCp/Al components with a high-volume fraction are prone to poor surface quality and defects such as fractures, cracks, and micro-pits. It has been reported that ultrasonic-assisted grinding machining (UAG) helps to improve the quality of SiCp/Al machined surfaces. However, the differences between SiCp/Al with different volume fractions obtained by UAG machining are not clear. Therefore, a comparative study of surface roughness, morphology, and cutting force was carried out by UAG machining on SiCp/Al samples with volume fractions of 45% and 60%. Compared to the 45% volume fraction SiCp/Al, the 60% volume fraction SiCp/Al has a higher cutting force and roughness under the same machining parameters. In addition, experiments have shown that cutting forces and surface roughness can be reduced by increasing the tool speed or decreasing the feed rate. UAG machining with an ultrasonic amplitude within 4 μm can also reduce cutting forces and surface roughness. However, more than 6 μm ultrasonic amplitude may lead to an increase in roughness. Nomex honeycomb composites (NHCs) are commonly used in various industrial sectors such as aerospace and automotive sectors due to their excellent material properties. However, when machining this type of structure, problems can arise due to significant cutting forces and unwanted cell vibrations. In order to remedy these shortcomings, this study proposes to integrate RUM (rotary ultrasonic machining) technology, which consists of applying ultrasonic vibrations along the axis of rotation of the cutter. To fully understand the milling process by ultrasonic vibrations of the NHC structure, a 3D numerical finite element model is developed using Abaqus/Explicit software. The results of the comparative analysis between the components of the simulated cutting forces and those from the experiment indicate a close agreement between the developed model and the experimental results. Based on the developed numerical model, this study comprehensively analyzes the influence of the ultrasonic vibration amplitude on various aspects, such as stress distribution in the cutting zone, chip size, the quality of the machined surface and the components of the cutting force. Ultimately, the results demonstrate that the application of ultrasonic vibrations leads to a reduction of up to 50% in the components of the cutting force, as well as an improvement in the quality of the machined surface and a reduction in the size of chips. Nomex honeycomb composite (NHC) cores have seen significant growth in recent years, particularly in the aeronautics, aerospace, naval and automotive industries. This development presents significant challenges in terms of improving machining quality, requiring the use of specialized cutting tools and favorable cutting techniques. In this context, experimental studies have been carried out to highlight the characteristics of the milling of NHCs by rotary ultrasonic machining (RUM). However, the rapid motion of the cutting tool and the inaccessibility of the tool/part interface prevent the visualization of the chip formation process. For this purpose, a three-dimensional numerical model for milling the NHC structure using RUM technology was developed by Abaqus Explicit software. On the basis of this model, the components of the cutting force, the quality of the machined surface and the chip accumulation in front of the cutting tool were analyzed. The numerical results agree with the experimental tests, demonstrating that the use of RUM technology effectively reduces the cutting force components. An in-depth analysis of the influence of feed component Fy on the quality of the generated surface was carried out, revealing that the surface quality improved with low values of feed component Fy. Rotary Ultrasonic Machining (RUM) stands as a crucial method for machining hard and brittle materials. However, for machining hard-to-machine metal, it continues to face many challenges due to the complex vibration of the milling tool. Flank milling is an efficient method for machining complex parts, such as blisks and impellers, which have been widely used in aerospace field. However, current research is more focused on rotary ultrasonic end milling. In this context, we will study the surface integrity of rotary ultrasonic flank milling 40Cr steel using a self-developed RUM system. We delve into exploring the impacts of tool vibration on surface morphology, residual stress, and micro-hardness of the workpiece under various process parameters. The experimental findings reveal that rotary ultrasonic flank milling, in contrast to traditional flank milling techniques, significantly diminishes the surface roughness by about 40%. The reasons for the reduction of surface roughness are analyzed from the point of view of the cutting force. The surface roughness appears to be notably linked to both the average cutting force and the frequency domain characteristics. To investigate the machining effect of ultrasonic honing microjets on a titanium–tantalum alloy surface, a cavitation microjet flow impingement model was established using the smoothed particle hydrodynamics–finite element method (SPH–FEM) coupling method including the effects of wall elastic–plastic deformation, the ultrasonic field and the honing pressure field. Simulation analysis was conducted on a single impact with different initial speeds and a continuous impact at a constant initial speed. The results showed that the initial speed of the microjet needed to reach at least 580 to 610 m/s in order to obtain an obvious effect of the single impact. The single impact had almost no effect at low speeds. However, when the microjet continuously impacted the same position, obvious pits were produced via a cumulative effect. These pits were similar to that obtained by the single impact, and they had the maximum depth at the edge rather than the center. With the increase in the microjet's initial speed, the total number of shocks required to reach the same depth gradually decreases. When the number of impacts is large, with the increase in the number of impacts, the growth rate of the maximum pit depth gradually slows down, and even shows no growth or negative growth at some times. Using the continuous impacts of the microjet by prolonging the processing time can enhance titanium–tantalum alloy machining with ultrasonic honing for material removal. [ABSTRACT FROM AUTHOR]

Cutting force is an important factor that affects the surface quality of machining carbon fiber-reinforced polymer (CFRP). High cutting force can lead to surface damage such as the burrs and the delamination in the machining process of CFRP. Ultrasonic vibration-assisted machining (UVAM) can reduce the cutting force in the machining process. This work is focused on the relationship between the duty cycle and the cutting force in UVAM of CFRP. Based on the kinematics of UVAM, the movement of the cutting tool edge and the tool–workpiece separation in UVAM were analyzed, and a calculation formula for the duty cycle was obtained. The milling experiment of CFRP was conducted to compare the cutting force between UVAM and conventional machining (CM), and the relationship between the reduction in the cutting force in UVAM and the duty cycle was determined. The experimental results showed that when the duty cycle was 0.2916, the cutting force of UVAM was reduced by 7.4% to 27% compared with that of CM. When the duty cycle was 1, the cutting force of UVAM was reduced by −4.5% to 7.5% compared with that of CM. Therefore, the effect of reducing the cutting force of UVAM can be enhanced by adjusting the process parameters to reduce the duty cycle of UVAM, and a lower cutting force can be obtained. Several studies have explored the biological activities of Citrus aurantium flowers, fruits, and seeds, but the bioactivity of C. aurantium leaves, which are treated as waste, remains unclear. Thus, this study developed a pilot-scale ultrasonic-assisted extraction process using the Box–Behnken design (BBD) for the optimized extraction of active compounds from C. aurantium leaves, and their antityrosinase, antioxidant, antiaging, and antimicrobial activities were evaluated. Under optimal conditions in a 150× scaleup configuration (a 30 L ultrasonic machine) of a pilot plant, the total phenolic content was 69.09 mg gallic acid equivalent/g dry weight, which was slightly lower (3.17%) than the theoretical value. The half maximal inhibitory concentration of C. aurantium leaf extract (CALE) for 2,2-diphenyl-1-picrylhydrazyl–scavenging, 2,2′-azino-bis(3-ethylbenzothiazoline-6-sulfonic acid)–scavenging, antityrosinase, anticollagenase, antielastase and anti-matrix metalloprotein-1 activities were 123.5, 58.5, 181.3, 196.4, 216.3, and 326.4 mg/L, respectively. Moreover, the minimal inhibitory concentrations for bacteria and fungi were 150–350 and 500 mg/L, respectively. In total, 17 active compounds were detected in CALE—with linalool, linalyl acetate, limonene, and α-terpineol having the highest concentrations. Finally, the overall transdermal absorption and permeation efficiency of CALE was 95.9%. In conclusion, our CALE demonstrated potential whitening, antioxidant, antiaging, and antimicrobial activities; it was also nontoxic and easily absorbed into the skin as well as inexpensive to produce. Minimum quantity lubrication (MQL) is a potential technology for reducing the consumption of cutting fluids in machining processes. However, there is a need for further improvement in its lubrication and cooling properties. Nanofluid MQL (NMQL) and ultrasonic vibration-assisted machining are both effective methods of enhancing MQL. To achieve an optimal result, this work presents a new method of combining nanofluid MQL with ultrasonic vibration assistance in a turning process. Comparative experimental studies were conducted for two types of turning processes of aluminum alloy 6061, including conventional turning (CT) and ultrasonic vibration-assisted turning (UVAT). For each turning process, five types of lubricating methods were applied, including dry, MQL, nanofluid MQL with graphene nanosheets (GN-MQL), nanofluid MQL with diamond nanoparticles (DN-MQL), and nanofluid MQL with a diamond/graphene hybrid (GN+DN-MQL). A specific cutting energy and areal surface roughness were adopted to evaluate the machinability. The results show that the new method can further improve the machining performance by reducing the specific cutting energy and areal surface roughness, compared with the NMQL turning process and UVAT process. The diamond nanoparticles are easy to embed on the workpiece surface under the UVAT process, which can increase the specific cutting energy and Sa as compared to the MQL method. The graphene nanosheets can produce the interlayer shear effect and be squeezed into the workpiece, thus reducing the specific cutting energy. The work is new due to the type of process used—ultrasonic precision machining—to determine the possible effect of spindle heating (long-term machining) on the precision of the flat surface. It was carried out on a precise ultrasonic machining machine, and the material of workpiece was ceramic Al2O3. A flat surface was machined. Such an experiment has not been feasible until now. The experiment was divided into two days. On the first day, the machining time was 4 h. It is a long enough time to create a temperature-steady state. On the second day, with a cold tool and cold machine tool, we continued where we left off on the first day. This is how we monitored the accuracy of the dimensions of the workpiece on the plane surface. We have achieved the following: The average interface depth achieved values of 0.007089 mm and 0.003667 mm for cold and heated spindles, respectively. It means that when the spindle is not heated, the depth of the interface is higher by 93% (almost double the depth). The average standard deviation of the interface depth is 0.001683 mm and 0.000997 mm for cold and heated spindles, respectively. Machining Nomex honeycomb composites (NHCs), which are widely-used materials in the aerospace industry, is an imperative process to obtain desired profiles. However, when machining NHCs to obtain a thin-edged surface, some problems can arise due to large cutting forces. To avoid these defects, a method of ultrasonic vibration machining with variable angles of the down milling disc cutter was proposed in this study. The processing principles and motion characteristics of this method were elaborated. A theoretical model of its cutting process was established. The principle of cutting force reduction was qualitatively analyzed based on the model, and an experimental validation was conducted. The results demonstrated that, due to a smaller swing angle in each pass, the proposed method could reduce the fractal dimension of the machined surface by 6.01% compared to 1° with 10° of angle in each pass. And severe machining defects were decreased. Additionally, comparing the process of the fixed 10° angle of ultrasonic vibration machining with the process of a 1° angle in a pass, cutting force can be significantly reduced by 33.5%, demonstrating the effectiveness of the proposed method which improved surface quality by reducing cutting forces. Silicon carbide (SiC) ceramic material has become the most promising third-generation semiconductor material for its excellent mechanical properties at room temperature and high temperature. However, SiC ceramic machining has serious tool wear, low machining efficiency, poor machining quality and other disadvantages due to its high hardness and high wear resistance, which limits the promotion and application of such materials. In this paper, comparison experiments of longitudinal torsional ultrasonic vibration grinding (LTUVG) and common grinding (CG) of SiC ceramics were conducted, and the longitudinal torsional ultrasonic vibration grinding SiC ceramics cutting force model was developed. In addition, the effects of ultrasonic machining parameters on cutting forces, machining quality and subsurface cracking were investigated, and the main factors and optimal parameters affecting the cutting force improvement rate were obtained by orthogonal tests. The results showed that the maximum improvement of cutting force, surface roughness and subsurface crack fracture depth by longitudinal torsional ultrasonic vibrations were 82.59%, 22.78% and 30.75%, respectively. A longitudinal torsional ultrasonic vibrations cutting force prediction model containing the parameters of tool, material properties and ultrasound was established by the removal characteristics of SiC ceramic material, ultrasonic grinding principle and brittle fracture theory. And the predicted results were in good agreement with the experimental results, and the maximum error was less than 15%. The optimum process parameters for cutting force reduction were a spindle speed of 22,000 rpm, a feed rate of 600 mm/min and a depth of cut of 0.011 mm. [ABSTRACT FROM AUTHOR]

Micro-hole is widely used in various fields, and common machining methods of micro-hole in factories are drilling and electrical discharge machining (EDM), but because of low machining efficiency, these methods cannot meet requirements. Therefore, it is urgent to investigate a high efficient micro-hole machining technology to meet the demands of micro-hole machining in factory. Over past few decades, ultrasonic machining technology has developed rapidly and achieved good results in solving many critical machining problems in field of difficult-to-cut materials. Therefore, this paper builds an ultrasonic vibration-assisted drilling (UAD) experiments platform to combine micro-fine small hole drilling with ultrasonic machining technology for micro-hole multi-factor experimental research. Results show that UAD machining of micro-hole below diameter 0.5 mm is comparable to conventional drilling machining because of its high-frequency pulse intermittent cutting process, stable change in machining diameter, good stability of parameters such as shape tolerance roundness and cylindricity, small cutting force during cutting, small tool wear, and small surface roughness of inner wall of micro-hole. Compared with EDM, UAD has high efficiency and good stability of parameters such as diameter and roundness of shape tolerance. Comprehensive analysis of UAD can be used as an alternative technology solution for machining small holes in non-special requirements of metal materials in factory and has technical feasibility of stable batch production. Aiming at the problems of low machining accuracy and more serious tool wear in the traditional diamond grinding machining (DGM) microstructure of hard and brittle materials, this paper proposes high-speed rotary ultrasonic machining (HRUM) technology and develops a HRUM machine tool. The hardware part of the machine tool mainly includes the spindle module, micro-motion system module, ultrasonic machining tank module, and data acquisition (DAQ) system module. The LabView-based controlled machining control system, including motion selection, initialization, coarse tool setting, constant force tool setting, control machining, and coordinate display module, is developed. Comparative experimental research of the HRUM and DGM of small holes in Al2O3 ceramics is carried out in the developed HRUM machine tool. The results demonstrate that HRUM effectively reduces axial cutting forces, reduces binder adhesion, and suppresses slippage while improving tool-cutting ability and extending tool life compared to DGM under the same machining parameters. Giant magnetostrictive transducer can be widely used in active vibration control, micro-positioning mechanism, energy harvesting system, and ultrasonic machining. Hysteresis and coupling effects are present in transducer behavior. The accurate prediction of output characteristics is critical for a transducer. A dynamic characteristic model of a transducer is proposed, by providing a modeling methodology capable of characterizing the nonlinearities. To attain this objective, the output displacement, acceleration, and force are discussed, the effects of operating conditions on the performance of Terfenol-D are studied, and a magneto-mechanical model for the behavior of transducer is proposed. A prototype of the transducer is fabricated and tested to verify the proposed model. The output displacement, acceleration, and force have been theoretically and experimentally studied at different working conditions. The results show that, the displacement amplitude, acceleration amplitude, and force amplitude are about 49 μm, 1943 m/s2, and 20 N. The error between the model and experimental results are 3 μm, 57 m/s2, and 0.2 N. Calculation results and experimental results show a good agreement. [ABSTRACT FROM AUTHOR]

In this study, an ultrasonic-assisted electrochemical grinding (UAECG) system was designed to improve the low efficiency and tool wear in conventional grinding of hard and tough materials. In this system, multiple-field energy consisting of ultrasonic, electrochemical and mechanical grinding was used. The processing mechanism was investigated to determine the interaction mechanism between ultrasonic, grinding and electrochemical processing. The established theoretical model showed that the processing efficiency was affected by the ultrasonic amplitude, ultrasonic frequency, electrolyte conductivity and other parameters. In verifying the feasibility of UAECG machining and the effect of machining elements on machining, a series of corresponding machining experiments was conducted. Experiments showed that the machining efficiency can be improved by machining through the UAECG system. The material removal rate of W18Cr4V machining was 2.7 times higher than that of conventional grinding and 1.7 times higher than UAG. The processing efficiency of YT15 was increased by 3.2 times when the processing voltage increased from 2 to 6 V. The surface shape and roughness were also affected by these parameters. The surface roughness of the SiCp/Al workpiece reached the best level at 4 V as the machining voltage increased from 2 to 6 V. However, the surface roughness increased significantly when the voltage increased to 6 V. Thus, parameters such as machining voltage must be optimised for efficient and precise machining in practice. To achieve high precision, stability, and good surface quality when producing micro-dimple arrays on cylindrical surfaces, we propose a new processing method known as radial ultrasonic rolling electrochemical micromachining (RUREMM) in this study. This method is based on the electrochemical micromachining (EMM) and ultrasonic machining principle. The relevant simulation model was created, and ANSYS researched the flow field characteristics of the electrolyte between the array electrodes and the workpiece. Micro-dimple arrays were created on a SS304 cylindrical surface with the consideration of the effects of the machining parameters, including ultrasonic amplitude and applied pulse voltage. Compared with the EMM, the average width of the micro-dimples is reduced by 24.5%, the aspect ratio of the dimple is increased by 108.0%, and the surface roughness of micro-dimples is decreased by 59.7%. Machinability, along with its associated facets, is a critical parameter that ultimately determines the cost of machining. Its optimization, however, is inherently limited by the current technology. To surmount such limitations, novel alternative machining technologies, such as Ultrasonic Assisted Machining (UAM), have emerged. The present study introduces UAM, the technology's underlying principles, and general considerations for vibration application (harmonic waves, eigenfrequencies, resonance). The influence of ultrasonic application on the key parameters of conventional machining processes is studied and relevant research data are presented to support UAM benefits. Following, a comprehensive kinematic examination of vibration application to the milling process is conducted, accounting for various possible vibration modes. A detailed analysis of the requisite system components and their technical specifications is presented, followed by identifying common issues within such systems. Solutions for the identified limitations are proposed, acting as design guidelines for future technological advancements. An ultrasonic sonar-based ranging technique is introduced for measuring full-field railroad crosstie (sleeper) deflections. Tie deflection measurements have numerous applications, such as detecting degrading ballast support conditions and evaluating sleeper or track stiffness. The proposed technique utilizes an array of air-coupled ultrasonic transducers oriented parallel to the tie, capable of "in-motion" contactless inspections. The transducers are used in pulse-echo mode, and the distance between the transducer and the tie surface is computed by tracking the time-of-flight of the reflected waveforms from the tie surface. An adaptive, reference-based cross-correlation operation is used to compute the relative tie deflections. Multiple measurements along the width of the tie allow the measurement of twisting deformations and longitudinal deflections (3D deflections). Computer vision-based image classification techniques are also utilized for demarcating tie boundaries and tracking the spatial location of measurements along the direction of train movement. Results from field tests, conducted at walking speed at a BNSF train yard in San Diego, CA, with a loaded train car are presented. The tie deflection accuracy and repeatability analyses indicate the potential of the technique to extract full-field tie deflections in a non-contact manner. Piezoelectric actuators are characterized by high positioning accuracy, high stiffness and a fast response and are widely used in ultra-precision machining technologies such as fast tool servo technology and ultrasonic machining. The rapid response characteristics of piezoelectric actuators often determine the overall quality of machining. However, there has been little research on the fast response characteristics of piezoelectric actuators, and this knowledge gap will lead to low precision and poor quality of the final machining. The fast response characteristics of a piezoelectric actuator were studied in this work. Firstly, the piezoelectric actuator was divided into a no-load state and a load state according to the working state. A fast response analysis and output characteristic analysis were carried out, the corresponding dynamic model was established, and then the model was simulated. Finally, an experimental system was established to verify the dynamic model of the piezoelectric actuator's fast response by conducting an experiment in which the piezoelectric actuator bounces a steel ball. The experimental results verify the correctness of the model and show that the greater the cross-sectional area and height of the piezoelectric actuator, the higher the bouncing height of the ball, and the better the dynamic performance of the piezoelectric actuator. To improve the ultrasonic energy and realize far-field ultrasonic abrasive machining of complex surfaces, a spherical-array-focused ultrasonic abrasive machining system was established. By combining ultrasonic field simulation, detection and a single-factor experiment, the influences of the ultrasonic generator current, abrasive concentration, and particle size on the material removal properties and surface quality evolution of quartz glass were investigated. When the current was less than 0.4 A, the material removal showed plastic removal at the nanoscale. When the current was more than 0.5 A, the cavitation phenomenon formed micron-scale impact removal traces on the workpiece surface. The increase in abrasive concentration increased the impact density and material removal rate, while excessive abrasive concentration increased the impeding effect between abrasive particles and reduced the material removal rate. Moreover, the increase in abrasive particle concentration enhanced heterogeneous cavitation nucleation, promoted the removal of abrasive impact materials under the action of a cavitation jet, and inhibited the removal of direct surface cavitation. The abrasive particle size affects the heterogeneous cavitation nucleation and the acceleration of the cavitation jet on abrasive particles, which affects the material removal rate and surface quality. By controlling the energy of the focused ultrasound and abrasive parameters, the plastic or brittle domain removal of quartz glass can be achieved at the micro- and nanoscales. Ultrahigh-temperature ceramic matrix composites are currently among the most promising high-temperature-resistant materials, owing to their high-temperature strength, high-toughness and excellent corrosion resistance; they are widely used in national defense and aerospace fields. However, it is a difficult material to machine, and high precision is difficult to achieve using traditional machining methods. Nontraditional machining methods are not constrained by material physical and mechanical properties, and good surface quality is easily obtained, which is an important direction in the field of ultrahigh-temperature ceramic matrix composites. This paper summarizes the recent nontraditional machining methods utilized in the fabrication of ultrahigh-temperature ceramic matrix composites. Firstly, various nontraditional machining methods for ultrahigh-temperature ceramic matrix composites based on borides, carbides and nitrides are reviewed, and the machining performances under different machining conditions are compared. Subsequently, the problems and challenges of ultrahigh-temperature ceramic matrix composite nontraditional machining are summarized and discussed. Nomex honeycomb composites are used extensively in aerospace, automotive, and other industries due to their superior material properties. However, the tool wear during their machining can compromise the processing accuracy and the stability of the whole machining process, thus studies on the tool wear and strengthening method are urgently needed. This study presents a radial difference calculation method (RDC) to evaluate the tool wear of the disc cutter quantitatively in both conventional cutting and ultrasonic assisted cutting. The morphology of the tool wear process and its characteristics were analyzed. Two different heat treatments (salt bath quenching and vacuum quenching) were carried out to strengthen the tool performance. The research results demonstrated that ultrasonic vibration could significantly reduce the tool wear of the disc cutter, by up to 36%, after the same machining time. Salt bath quenching and vacuum quenching can both strengthen the tool performance. Particularly, after vacuum quenching treatment, the disc cutter's metallographic grains were refined, and the tool wear could be reduced by 64%, compared to the as-received disc cutter. The findings in this study could be instructive to obtain further understanding of the machining mechanism and to improve methods in ultrasonic assisted cutting of Nomex honeycomb composites. A non-contact ultrasonic abrasive machining approach provides a potential solution to overcome the challenges of machining efficiency in the high-precision polishing of optical components. Accurately modeling the material removal distribution (removal function (RF)) and surface morphology is very important in establishing this new computer-controlled deterministic polishing technique. However, it is a challenging task due to the absence of an in-depth understanding of the evolution mechanism of the material removal distribution and the knowledge of the evolution law of the microscopic surface morphology under the complex action of ultrasonic polishing while submerged in liquid. In this study, the formation of the RF and the surface morphology were modeled by investigating the cavitation density distribution and conducting experiments. The research results showed that the material removal caused by cavitation bubble explosions was uniformly distributed across the entire working surface and had a 0.25 mm edge influence range. The flow scour removal was mainly concentrated in the high-velocity flow zone around the machining area. The roughness of the machined surface increased linearly with an increase in the amplitude and gap. Increasing the particle concentration significantly improved the material removal rate, and the generated surface exhibited better removal uniformity and lower surface roughness. This study investigated the applicability of using ultrasonic wave signals in detecting early fire damage in concrete. This study analyzed the reliability of using the linear (wave velocity) and nonlinear (coherence) parameters from ultrasonic pulse measurements and the applicability of machine learning in assessing the thermal damage of concrete cylinders. While machine learning has been used in some damage detections for concrete, its feasibility has not been fully investigated in classifying thermal damage. Data was collected from laboratory experiments using concrete specimens with three different water-to-binder ratios (0.54, 0.46, and 0.35). The specimens were subjected to different target temperatures (100 °C, 200 °C, 300 °C, 400 °C, and 600 °C) and another set of cylinders was subjected to room temperature (20 °C) to represent the normal temperature condition. It was observed that P-wave velocities increased by 0.1% to 10.44% when the concretes were heated to 100 °C, and then decreased continuously until 600 °C by 48.46% to 65.80%. Conversely, coherence showed a significant decrease after exposure to 100 °C but had fluctuating values in the range of 0.110 to 0.223 thereafter. In terms of classifying the thermal damage of concrete, machine learning yielded an accuracy of 76.0% while the use of P-wave velocity and coherence yielded accuracies of 30.26% and 32.31%, respectively. This research focuses on the load characteristics of piezoelectric transducers in the process of longitudinal vibration ultrasonic welding. We are primarily interested in the impedance characteristics of the piezoelectric transducer during loading, which is studied by leveraging the equivalent circuit theory of piezoelectric transducers. Specifically, we propose a cross-value mapping method. This method can well map the load change in ultrasonic welding to the impedance change, aiming to obtain an equivalent model of impedance and load. The least-squares strategy is used for parameter identification during data fitting. Extensive simulations and physical experiments are conducted to verify the proposed model. As a result, we can empirically find that the result from our model agrees with the impedance characteristics from the real-life data measured by the impedance meter, indicating its potential for real practice in controller research and transducer design. The core of the ultrasonic machining system is the acoustic vibration component. Due to the inconsistency of the assembly conditions between the junction surfaces of the acoustic vibration component, the resonant frequency of the ultrasonic acoustic vibration component after the size adjustment of the ultrasonic horn is low, and the Impedance mismatch occurs in the ultrasonic system. In this paper, considering the influence of assembly conditions, the optimal assembly parameters were studied to reduce the junction surface's influence on the ultra-sonic horn's performance parameters. The paper analyzed the assembly structure, assembly parameters, and static and dynamic performance parameters of the acoustic vibration components and established a static and dynamic performance parameter measurement system. The assembly parameters of the ultrasonic acoustic vibration components were analyzed and determined. The static performance parameters of the ultrasonic acoustic components were measured and analyzed for the assembly parameters of the junction surface at the ultrasonic horn and the straight-edged knife. The optimal assembly parameters were preliminarily determined based on the analysis of the static performance parameters. The optimal assembly parameters of the junction surface of the ultrasonic horn and the straight-edged knife were determined through the measurement and analysis of the dynamic performance parameters of the two junction surfaces. The work is the basis for the adjustment of the ultrasonic horn. It also provides a basis for improving the working performance, manufacturing precision, and production efficiency of the ultrasonic horn while further popularizing the application of ultrasonic processing. The welding of foils, textiles, and textile composites made of thermoplastic polymer materials using machines with an ultrasonic rotary sonotrode is a high-tech welding technique. Many authors have dealt with only a few parameters in earlier papers, mainly mentioning the speed, i.e., the welding time, and the power of the ultrasonic generator. In this paper, the acoustic model of ultrasonic welding is defined. Based on the model, a group of 44 different parameters important for ultrasonic welding of polymer materials has been summarised, namely 12 parameters of the polymer material, 11 general acoustic and electroacoustic parameters, and 21 technical parameters depending on the ultrasonic machine. Based on this, a comprehensive mathematical derivation was carried out, linking parameter groups with other findings from acoustics, thermodynamics of polymers, and technical and technological parameters of welding polymer materials. The most important parameters are the power of the ultrasonic generator and the welding time, which in practice are adjusted to produce a solid weld. The method of measuring the amplitude of the sonotrode using a photonic sensor is presented in this paper. For 42 groups of welds done at various welding speeds and ultrasonic generator powers, the breaking forces of ultrasonic welds were measured. There are illustrations of power dependence and breaking forces. This paper is focused on the issue of preparing the cutting edge microgeometry of cutting inserts made of cubic boron nitride (CBN). The aim of this research was to investigate the possibilities of rotary ultrasonic machining (RUM) for preparing asymmetric cutting edge microgeometries of various shapes (chamfers, circular, and elliptical rounding and their combinations) on a CBN cutting tool. In this article, a new type of advanced cutting edge preparation method is presented. CBN is relatively resistant to the most often used (abrasive) methods of cutting-edge preparation, due to its very high hardness (which is a prerequisite property for machining difficult-to-cut materials). Such hard materials could be processed using advanced manufacturing methods, and rotary ultrasonic machining (RUM) is one such method. Experiments have shown that RUM can be used for machining CBN. However, high hardness is not the only challenge here. For cutting edge preparation, it is necessary to achieve an adequate accuracy of size and dimensions. The presented paper analyzes the suitability of the RUM process for processing CBN inserts. Due to the variety of properties of the composites produced, determining the choice of the appropriate cutting technique is demanding. Therefore, it is necessary to know the problems associated with cutting operations, i.e., mechanical cutting (blanking), plasma cutting plasma, water jet cutting, abrasive water jet cutting, laser cutting and electrical discharge machining (EDM). The criterion for choosing the right cutting technique for a specific application depends not only on the expected cutting speed and material thickness, but it is also related to the physico-mechanical properties of the material being processed. In other words, the large variety of composite properties necessitates an individual approach determining the possibility of cutting a composite material with a specific method. This paper presents the achievements gained over the last ten years in the field of non-conventional cutting of metal-based and polymer-based composite materials. The greatest attention is paid to the methods of electrical discharge machining and ultrasonic cutting. The methods of high-energy cutting and water jet cutting are also considered and discussed. Although it is well-known that plasma cutting is not widely used in cutting composites, the authors also took into account this type of cutting treatment. The volume of each chapter depends on the dissemination of a given metal-based and polymer-based composite material cutting technique. For each cutting technique, the paper presents the phenomena that have a direct impact on the quality of the resulting surface and on the formation of the most important defects encountered. Honeycomb composites (HCs) are diversely employed in aerospace, national defense and other fields owing to their remarkable spatial geometry and excellent mechanical properties. Their complex hexagonal cell structure and heterogeneous material properties cause major problems when implementing high-quality processing. Surface defects generated by processing will reduce the capability and service lifespan of the honeycomb sandwich structure. Therefore, the high quality of HCs is a topic of close attention for researchers. In this paper, the consequences of different cutting parameters of rotary ultrasonic machining (RUM) on surface quality with an ultrasonic circular knife (UCK) were studied through multiple groups of single-factor and orthogonal experiments with two-factors/four-levels and one-factor/three-levels. The single factor experiment was used to explain the effect that the degree of cutting parameters has on surface quality, and the orthogonal experiments were applied to explain the interaction between the processing parameters and the influence law of each factor on surface quality. Therefore, the reasonable cutting parameters of HCs were determined through experimental results to provide guidance for the realization of the precise and efficient machining of HCs. To achieve high-quality machining of the 2195 aluminum-lithium alloy, this paper presents an experimental study on the effect of milling processing parameters on milling forces and surface topography, during which conventional milling and longitudinal-torsional ultrasonic vibration milling of the 2195 Al-Li alloy were performed. The characterization of the tool tip trajectory illustrates some of the advantages of ultrasonic machining, which include variable depth of cut and tool chip pulling. The differences in milling forces between conventional milling and longitudinal-torsional ultrasonic vibration machining were compared using orthogonal tests, and the effect of ultrasonic vibration on milling forces was investigated in detail. The maximum reduction of milling force Fy in the feed direction under the influence of torsional vibration is 62% and 54% for larger feed per tooth and cutting depth, respectively. The high-frequency impact generated by the longitudinal vibration not only reduces the chip accumulation on the surface, but also smooths out the tool-tooth scratches and creates a regular surface profile. In addition, the characteristics of the milling force signals of the two machining methods were analyzed, and the analysis of the spectrum of the collected milling forces revealed that the ultrasonic vibration caused the high-frequency components of the milling forces Fy and Fz. The orthogonal result analysis and single-factor result analysis verified the superiority of ultrasonic machining, provided parameter selection for subsequent aluminum-lithium alloy machining, and bridged the gap of longitudinal torsional ultrasonic vibration machining of 2195 aluminum-lithium alloy in the study of milling force. This article presents a design method of Longitudinal-Bending Coupled Horn (L-BCH) of a giant magnetostrictive transducer utilized in spinning ultrasonic machining. The structural parameters are initially determined by the design theory of the horn and thick disc. Then, the effect of the structural parameters of the rotating wheel on the vibration characteristics of the L-BCH are explored by the model and harmonic response analysis through the finite element method. Through continuous modification of the geometrical parameters of the rotary wheel, the L-BCH meeting the requirements of a giant magnetostrictive transducer is designed. Finally, the frequency and amplitude measurements are performed on the prototype by the impedance analyzer and the laser vibrometer. The finite element analysis and experimental results show that: the large diameter, small diameter, thickness, and fillet radius of the rotating wheel have different impacts on the dynamic characteristics of the L-BCH. Among them, the thickness of the rotary wheel has the most significant influence on the natural frequency and amplitude. In addition, the rotating wheel has a pitch circle when the longitudinal-bending coupled vibration occurs, and the structure itself also has the characteristic of amplifying amplitude. Beer fermentation is typically monitored by periodic sampling and off-line analysis. Inline sensors would remove the need for time-consuming manual operation and provide real-time evaluation of the fermenting media. This work uses a low-cost ultrasonic sensor combined with machine learning to predict the alcohol concentration during beer fermentation. The highest accuracy model (R² = 0.952, mean absolute error (MAE) = 0.265, mean squared error (MSE) = 0.136) used a transmission-based ultrasonic sensing technique along with the measured temperature. However, the second most accurate model (R² = 0.948, MAE = 0.283, MSE = 0.146) used a reflection-based technique without the temperature. Both the reflection-based technique and the omission of the temperature data are novel to this research and demonstrate the potential for a non-invasive sensor to monitor beer fermentation. The disc-cutter is a finishing tool for the ultrasonic-cutting of paper honeycomb-core material. The cutting state directly affects the machining accuracy and surface quality of the workpiece. The cutting force is an important physical quantity and the cause of ultrasonic cutting defects of the honeycomb-core material. Due to differences in the mechanical properties and cutting performance of honeycomb-core materials and commonly used metal materials, existing metal-cutting-force models cannot be applied to the calculation of ultrasonic cutting forces in the processing of honeycomb-core materials. In response to this problem—combined with actual working conditions using the ABAQUS finite element analysis software—a finite element simulation model of the ultrasonic vibration-assisted cutting force of the disc-cutter on the honeycomb-core material was established, and the cutting curves and values were obtained. The experiment of ultrasonic vibration cutting of the disc-cutter proves that from the surface morphology of the honeycomb core, the milling-width has the greatest influence on the cutting force, and the cutting-depth has the smallest influence on the cutting force. The maximum error between the cutting force experimental results and the finite element simulation results under the same cutting conditions was 13.2%, which means that the established cutting-force finite element model is more accurate and can be used to predict the cutting in honeycomb ultrasonic vibration-assisted cutting-force value. Finally, based on the response surface method, a three-dimensional cutting force prediction model of the ultrasonic cutting honeycomb core of the disc-cutter was established by using the simulation model data. Pocket milling has been regarded as one of the most widely used operations in machining. The surface quality of the machined pockets is an essential aspect of any engineering and medical applications. In the current study, rotary ultrasonic machining (RUM) was applied for milling micro-pockets on alumina (Al2O3) ceramic. The objective of this research was to analyze the effect of the tool overlapping parameters on the surface roughness, surface morphology and the profiles of the machined pockets. Subsequently, the effect of different tool path strategies was analyzed on the surface quality and the material removal rate (MRR) of the machined pockets. A scanning electron microscope is used for analyzing the tool wear mechanisms. The experimental results provide evidence that the surface roughness, surface morphology and the MRR have been significantly affected by the considered tool overlapping and the tool path strategies. Furthermore, among the selected tool overlapping parameters (5–25%) and the tool path strategies, the best surface roughness (Ra = 0.155 μm and Rt = 1.432 µm) of the machined pockets can be found at 20% of the tool overlapping with a mix of uni-directional and zigzag tool path strategy. An algorithm for measurement of the cutting blade of the ultrasonic vibration cutting machine used in an automation machine is proposed in this paper. The proposed algorithm, which is based upon a multi-step detection method, is developed for the accurate measurement of the cutting blade by exactly determining its rotation angle, length, and thickness. Instead of the commonly used Otsu method, we propose a new curvature-based adaptive binarization method, which provides more accurate details about the dimensions of the cutting blade. A region of interest containing the cutting blade from the acquired image is first extracted in the multi-step detection method, which is further processed to remove the noise, which increases the measurement reliability. An important feature of the proposed process is the restoration of the cutting blade's tip data, which used to be lost during the fine noise-filtering process. The rotation angle and length are measured using the minimum rotated rectangle while the line fitting based upon the least square method is applied to increase the reliability of the thickness measurement. To realize high efficiency, low/no damage and high precision machining of tungsten carbide used for lens mold, a high frequency ultrasonic vibration cutting system was developed at first. Then, tungsten carbide was precisely machined with a polycrystalline diamond (PCD) tool assisted by the self-developed high frequency ultrasonic vibration cutting system. Tool wear mechanism was investigated in ductile regime machining of tungsten carbide. The cutter back-off phenomenon in the process was analyzed. The subsequent experimental results of ultra-precision machining with a single crystal diamond tool showed that: under the condition of high frequency ultrasonic vibration cutting, nano-scale surface roughness can be obtained by the diamond tool with smaller tip radius and no defects like those of ground surface were found on the machined surface. Tool wear mechanisms of the single crystal diamond tool are mainly abrasive wear and micro-chipping. To solve the problem, a method of inclined ultrasonic vibration cutting with negative rake angle was put forward according to force analysis, which can further reduce tool wear and roughness of the machined surface. The present study proposes a back propagation artificial neural network (BPANN) to provide improved precision for predicting the material removal rate (MRR) in ultrasonic machining. The BPANN benefits from the advantage of artificial neural networks (ANNs) in dealing with complex input-output relationships without explicit mathematical functions. In our previous study, a conventional linear regression model and improved nonlinear regression model were established for modelling the MRR in ultrasonic machining to reflect the influence of machining parameters on process response. In the present work, we quantitatively compare the prediction precision obtained by the previously proposed regression models and the presently proposed BPANN model. The results of detailed analyses indicate that the BPANN model provided the highest prediction precision of the three models considered. The paper presents a new method for determining the machine-hand welding times of synthetic polymer materials using ultrasonic welding machines with rotary sonotrode. The method is based on the claims and observations of W. Möller intended for the clothing industry in the 1990s, according to which there is a spontaneous drop in sewing speed when strongly curved seams are joined, which is due to the possibility of human reactions. The method for determining machine-hand sewing times of curved seams was well accepted in garment production processes. It is used to standardize production time. Using ultrasonic welding machines with rotary sonotrode, the problem of determining the time of ultrasonic joining of curved seams on clothing or technical textiles remained unsolved. That is why is completely new and original model was created, which combines eight technical parameters of ultrasonic welds, eight technological parameters of the production process and seven ergonomic parameters depending on the psychophysical conditions of the workers. The systematic development of the mathematical relationship of all 23 parameters mentioned and the corresponding mathematical expressions for determining and calculating these parameters are presented. These results were also verified by experimental measurements, which show a favourable correlation between the calculated and measured machine hand times. The relationships between the recommended welding speeds, the critical radii of curvature and the number of reactions required according to Möller and the new model are also presented. A polycrystalline diamond (PCD) tool is employed in cutting various titanium alloys because of its excellent properties. However, improving the cutting performance of titanium alloys is still a challenge. Here, an experimental investigation on the influence of ultrasonic vibration-assisted machining (UVAM) of Ti6Al4V titanium alloy on the cutting performance and action mechanism was studied using a PCD tool. Cutting force, machined surface, surface adhesion, and wear morphology were analyzed. The results indicated that UVAM can effectively improve cutting performance. It was found that there was serious adhesion and wear of slight fragments close to the cutting edge after ultrasonic-assisted dry milling. When the water droplets are on some superhydrophobic surfaces, the surface only needs to be inclined at a very small angle to make the water droplets roll off. Hence, building a superhydrophobic surface on the material substrate, especially the metal substrate, can effectively alleviate the problems of its inability to resist corrosion and easy icing during use, and it can also give it special functions such as self-cleaning, lubrication, and drag reduction. Therefore, this study reviews and summarizes the development trends in the fabrication of superhydrophobic surface materials by non-traditional processing techniques. First, the principle of the superhydrophobic surfaces fabricated by laser beam machining (LBM) is introduced, and the machining performances of the LBM process, such as femtosecond laser, picosecond laser, and nanosecond laser, for fabricating the surfaces are compared and summarized. Second, the principle and the machining performances of the electrical discharge machining (EDM), for fabricating the superhydrophobic surfaces, are reviewed and compared, respectively. Third, the machining performances to fabricate the superhydrophobic surfaces by the electrochemical machining (ECM), including electrochemical oxidation process and electrochemical reduction process, are reviewed and grouped by materials fabricated. Lastly, other non-traditional machining processes for fabricating superhydrophobic surfaces, such as ultrasonic machining (USM), water jet machining (WJM), and plasma spraying machining (PSM), are compared and summarized. Moreover, the advantage and disadvantage of the above mentioned non-traditional machining processes are discussed. This paper uses an ultrasonic vibration-integrated array electrode for 301 stainless steel micro-hole drilling. The influence of machining parameters such as ultrasonic vibration amplitude, working voltage, pulse-off time and electrode feed rate on different processing characteristics are discussed. The experimental results show that the ultrasonic-assisted electrode array vibrating generates a periodic pressure difference for the electrolyte. The periodic pressure difference forms a pumping effect and a cavitation effect. The two effects can effectively renew the electrolyte in the machining gap and discharge the reaction product, gas and reaction heat from the gap. Machining speed can be increased by over 500% when the ultrasonic amplitude increases from 0.94 μm to 2.87 μm. Micro-hole drilling with the optimum experimental parameter combination of ultrasonic amplitude 2.87 μm, working voltage 11 V, pulse-off time 50 μs and electrode feed rate 5 μm/s can result in a minimum average diagonal length and a smaller amount of variation in diagonal length. The paper deals with the behavior of the rotary ultrasonic machining process at different cutting speeds of ceramic materials. This process is relatively new; therefore, there are gaps in information about its behavior at near-critical parameters. We adjusted cutting speeds 10 times lower and 10 times higher than the recommended one. The observed parameters were machine load, tool wear, and surface roughness. Microfluidic devices offer the potential to automate a wide variety of chemical and biological operations that are applicable for diagnostic and therapeutic operations with higher efficiency as well as higher repeatability and reproducibility. Polymer based microfluidic devices offer particular advantages including those of cost and biocompatibility. Here, we describe direct and replication approaches for manufacturing of polymer microfluidic devices. Replications approaches require fabrication of mould or master and we describe different methods of mould manufacture, including mechanical (micro-cutting; ultrasonic machining), energy-assisted methods (electrodischarge machining, micro-electrochemical machining, laser ablation, electron beam machining, focused ion beam (FIB) machining), traditional micro-electromechanical systems (MEMS) processes, as well as mould fabrication approaches for curved surfaces. The approaches for microfluidic device fabrications are described in terms of low volume production (casting, lamination, laser ablation, 3D printing) and high-volume production (hot embossing, injection moulding, and film or sheet operations). The machining of ceramic materials is challenging and often impossible to realize with conventional machining tools. In various manufacturing applications, rotary ultrasonic milling (RUM) shows strengths, in particular for the development of high-quality micro-features in ceramic materials. The main variables that influence the performance and price of the product are surface roughness, edge chipping (EC), and material removal rate (MRR) during the processing of ceramics. RUM has been considered in this research for the milling of micro-pockets in bioceramic alumina (Al2O3). Response surface methodology in the context of a central composite design (CCD) is being used to plan the experiments. The impacts of important RUM input parameters concerning cutting speed, feed rate, depth of cut, frequency, and amplitude have been explored on the surface roughness in terms of arithmetic mean value (Ra), the EC, and the MRR of the machined pockets. The main effect and the interaction effect of the implemented RUM parameters show that by providing a lower feed rate and cutting depth levels and elevated frequency and cutting speed, the Ra and the EC can be minimized. At greater levels of feed rate and cutting depth, higher MRR can be obtained. The influence of RUM input parameters on the surface morphology was also recorded and analyzed using scanning electron microscopic (SEM) images. The study of the energy dispersive spectroscopy (EDS) shows that there is no modification in the alumina bioceramic material. Additionally, a multi-response optimization method has been applied by employing a desirability approach with the core objectives of minimizing the EC and Ra and maximizing the MRR of the milled pockets. The obtained experimental values for Ra, EC, and MRR at an optimized parametric setting were 0.301 µm, 12.45 µm, and 0.873 mm3/min respectively with a combined desirability index value of 0.73. Hybrid transparent contacts based on combinations of a transparent conductive oxide and a few graphene monolayers were developed in order to evaluate their optical and electrical performance with the main aim to use them as front contacts in optoelectronic devices. The assessment of the most suitable strategies for their fabrication was performed by testing different protocols addressing such issues as the protection of the device structure underneath, the limitation of sample temperature during the graphene-monolayer transfer process and the determination of the most suitable stacking structure. Suitable metal ohmic electrodes were also evaluated. Among a number of options tested, the metal contact based on Ti + Ag showed the highest reproducibility and the lowest contact resistivity. Finally, with the objective of extracting the current generated from optoelectronic devices to the output pins of an external package, focusing on a near future commercial application, the electrical properties of the connections made with an ultrasonic bonding machine (sonic welding) between the optimized Ti + Ag metal contacts and Al or Au micro-wires were also evaluated. All these results have an enormous potential as hybrid electrodes based on graphene to be used in novel designs of a future generation of optoelectronic devices, such as solar cells.
