Non‐Waste‐Wax Formwork for customized precast concrete construction – Practical example of the digital manufacturing process for small series of large‐format bollards At the Institute for Structural Design, ITE, fundamental research work has been carried out to develop the non‐waste wax formwork technology, which minimizes formwork waste in the production of freely formed concrete components. This is intended to meet the needs of the precast concrete component industry for technologies to reduce production waste and build low‐emission production lines. The current Eurostars‐funded research project "Robocrete" at ITE together with ODICO Construction Roboctics, Odense, Denmark, and BNB, Beton und Naturstein Babelsberg, is investigating, among other things, processes for the production of large‐format wax block blanks for industrial integration into production lines for small series. The aim is to combine the research results in a digitalized robotic production unit for wax formwork for concrete casting. In previous research, it was not possible to efficiently produce crack‐ and stress‐free wax blocks with a volume of more than 1 m3. For this purpose, optimized methods for the production of wax block are being researched and developed further into a fully digital manufacturing process. In a case study under real conditions of the precast concrete industry with the company Rinn, the wax formwork technology for casting of a geometrically complex concrete bollard 1.2 t of weight was successfully tested. Non-Waste wax formwork-technology Today's possibilities to realize complex free-form reinforced concrete shapes, curved walls and filigree details require a formwork technology which meets these challenges. High precision with maximum freedom of form is therefore an essential requirement for the formwork of this new, so-called freeform architectures. Preconditions for this are the 3D digital design and manufacturing technologies, with their help formwork can be designed and manufactured in high precision and with many degrees of freedom in form. This paper describes a research approach using industrial waxes as formwork materials. Due to the nearly 100 % recyclability of the wax, this approach is an economical and ecological manufacturing process for customized free-form-members made of concrete. [ABSTRACT FROM AUTHOR]

Trotz der enormen Entwicklungen in der digitalen Planung und Fertigung wird unser Denken im Bauwesen immer noch vom Standard der industriellen Fertigung geprägt. Die aus Stahl und Holz produzierten Profile und Halbzeuge, ebenso wie die marktüblichen Schalungssysteme für Betonbauteile, implizieren eine möglichst einfache Geometrie und Fügung. Demzufolge sind heutige Tragkonstruktionen meistens aus biegebeanspruchten, masseintensiven Bauteilen zusammengesetzt. Leichte formaktive Tragwerke, wie beispielsweise die 1972 erbaute Lufthansa Wartungshalle V am Frankfurter Flughafen, sind dagegen kaum noch zu finden. In Zukunft wird dem effizienten Einsatz von Material und Energie eine entscheidende Bedeutung für die Umsetzung einer nachhaltigen Bauwirtschaft zukommen. Statt Komplexität auf Kosten erhöhter Massen zu vermeiden, wird es zukünftig vielmehr darum gehen, Material durch strukturelle Effizienz einzusparen. Die Chance hierzu liegt in der Zusammenführung der neuesten Entwicklungen im Bereich der Materialtechnologie mit denen der digitalen Planung und Fertigung. Ziel muss es sein, für high-tech-Werkstoffe - wie ultrahochfestem Stahlfaserbeton (UHPFRC) - dem Material angemessene Non-Standard Fügeprinzipien zu entwickeln, die trotz gestiegener Komplexität wirtschaftlich zu fertigen sind. Hier setzt der vorliegende Beitrag an und zeigt aktuelle Forschungsergebnisse zu innovativen Fügeprinzipien für leichte Bauteile aus UHPFRC. Non-standard principles for joining lightweight members made from UHPFRC Despite the enormous developments in digital design and fabrication methods our thinking in the construction industry is still dominated by the standard of industrial production. The profiles and semi-manufactured parts made from steel and wood as well as the on the market available formwork systems for concrete structures imply the simplest possible geometry and addition. Consequently, today's load-bearing structures are usually composed of bending stress mass-intensive components. Lightweight form-active structures such as built in 1972 Lufthansa Maintenance Hall V at Frankfurt airport, however, are hard to find. In the future, the efficient use of materials and energy will have a crucial importance for the implementation of sustainable construction. Instead of avoiding complexity at the cost of increased masses, the goal for the future will be to save mass by using structural efficiency. The opportunity for this lies in the combination of the latest developments in material technology with the digital planning and production. The aim for high-tech materials such as ultra high performance fibre reinforced concrete (UHPFRC) must be to develop material appropriate non-standard joint principles that are produced economically despite increased complexity.
