The microstructural development of 316L stainless steel (SS) was investigated over a wide range of systematically varied laser powder bed fusion (LPBF) parameters, such as laser power, scan speed, hatch spacing and volumetric energy density. Relative density, melt pool width and depth, and the size of sub-grain cellular structure were quantified and related to the temperature field estimated by Rosenthal solution. Use of volumetric energy density between 46 and 127 J/mm3 produced nearly fully dense (≥99.8%) samples, and this included the best parameter set: power = 200 W; scan speed = 800 mm/s; hatch spacing = 0.12 mm; slice thickness = 0.03; energy density = 69 J/mm3). Cooling rate of 105 to 107 K/s was estimated base on the size of cellular structure within melt pools. Using the optimized LPBF parameters, the as-built 316L SS had, on average, yield strength of 563 MPa, Young’s modulus of 179 GPa, tensile strength of 710 MPa, and 48% strain at failure.

The Laser Beam Melting (LBM) Additive Manufacturing technology for metal processing is based on the local application of an intense laser beam, causing a characteristic microstructure, which can achieve higher mechanical properties than conventionally manufactured equivalents. The material is created incrementally in sections that are processed with different manufacturing parameters. This paper proposes the creation of Designed Materials by varying the manufacturing parameters and exposure strategy in order to induce a gradient or a local change of properties by designing the microstructure. Such materials could also be created by changing the material topology on a micro-, meso-, or macro-scale, or on multiple scales at once. This enables systematic creation of material types like Functionally Graded Materials (FGMs), Metamaterials, or other Designed Materials, in which characteristics can be varied locally in order to create a customized material. To produce such materials by LBM, it is necessary to gain a detailed understanding about the influence of the manufacturing parameters. Experimental studies have been carried out to investigate the melt pool geometry and microstructure resulting from the exposure parameters. Based on the results, parameter sheets have been derived, which support the process of finding optimized parameter sets for a specific purpose. General methods and their ability to influence the material structure and properties were tested and evaluated. Furthermore, the resulting change of the microstructure was analyzed and a first Graded Material was generated and analyzed to show the potential and possibilities for Designed Materials on multiple scales by Laser Beam Melting.

• A simple analytical approach assesses LPBF melt pool dimension of INCONEL718. • A 4 × 4 parametric matrix was designed to build 16 INCONEL718 samples. • Melt pool dimensions and the structures of as-built samples were examined. • Analytical calculations are applicable to establish the optimal parametric space. During the designing stage of the laser powder bed fusion (LPBF) process for the production from a new material system, the operating variables form a large experimental parametric space. An efficient method to find the optimal parametric window of the variables is needed to enhance the essential advantage of the additive manufacturing technology – rapid prototyping. This article presents a simple analytical method to generate an optimal parametric window by estimating the melt pool dimension during the process of LPBF. By treating the well-studied INCONEL™ 718 as a new system, the phase diagram, thermodynamic and thermophysical properties of the material were derived from the information available to the general public. Based on these data, a 4 × 4 parametric matrix was designed for a laser with focal diameter of 0.085 mm and 16 samples were built. The metallographic examinations of these as-built samples were performed to study the melt pool dimensions and microstructures of the samples. From the initial assessments on the structural quality of the as-built samples manufactured by the parametric matrix, it is proposed that the laser energy ranging from 45 mJ to 60 mJ, or the linear energy density from 0.53 J/mm to 0.71 J/mm, on an 85 µm × 85 µm area was the optimal operating window. From the study, it was concluded that the results of analytical calculations on the INCONEL™ 718 material system agreed reasonably well with the experimental findings and the method can be applied to other new material systems to establish the optimal parametric window.
