Synthesis of low‐dimensional carbon nanomaterials such as carbon nanotubes (CNTs) is a key driver for achieving advances in energy storage, computing, and multifunctional composites, among other applications. Here, we report high‐yield thermal chemical vapor deposition (CVD) synthesis of CNTs catalyzed by reagent‐grade common sodium‐containing compounds, including NaCl, NaHCO3, Na2CO3, and NaOH, found in table salt, baking soda, and detergents, respectively. Coupled with an oxidative dehydrogenation reaction to crack acetylene at reduced temperatures, Na‐based nanoparticles have been observed to catalyze CNT growth at temperatures below 400 °C. Ex situ and in situ transmission electron microscopy (TEM) reveal unique CNT morphologies and growth characteristics, including a vaporizing Na catalyst phenomenon that we leverage to create CNTs without residual catalyst particles for applications that require metal‐free CNTs. Na is shown to synthesize CNTs on numerous substrates, and as the first alkali group metal catalyst demonstrated for CNT growth, holds great promise for expanding the understanding of nanocarbon synthesis. Advances in roll-to-roll processing of graphene and carbon nanotubes have at last led to the continuous production of high-quality coatings and filaments, ushering in a wave of applications for flexible and wearable electronics, woven fabrics, and wires. These applications often require specific electrical properties, and hence precise control over material micro- and nanostructure. While such control can be achieved, in principle, by closed-loop processing methods, there are relatively few noncontact and nondestructive options for quantifying the electrical properties of materials on a moving web at the speed required in modern nanomanufacturing. Here, we demonstrate a noncontact microwave method for measuring the dielectric constant and conductivity (or geometry for samples of known dielectric properties) of materials in a millisecond. Such measurement times are compatible with current and future industrial needs, enabling real-time materials characterization and in-line control of processing variables without disrupting production. Carbon nanotube (CNT) hierarchical composites are increasingly identified as next-generation aerospace materials, so it is vital to evaluate their long-term structural performance under aging environments. In this work, the durability of hierarchical CNT grafted aluminoborosilicate microfiber-epoxy composites (CNT composites) are compared against aluminoborosilicate composites (baseline composites), before and after immersion in water at 25 °C (hydro) and 60 °C (hydrothermal), for extended durations (90 d and 180 d). The addition of CNTs is found to reduce water diffusivities by approximately 1.5 times. The mechanical properties (bending strength and modulus) and the damage sensing capabilities (DC conductivity) of the CNT composites remain intact regardless of exposure conditions. The baseline composites show significant loss of strength (44%) after only 15 d of hydrothermal aging. This loss of mechanical strength is attributed to fiber-polymer interfacial debonding caused by accumulation of water at elevated temperatures. In situ acoustic and DC electrical measurements of hydrothermally aged CNT composites identify extensive stress-relieving micro-cracking and crack deflections that are absent in the aged baseline composites. SEM images of the failed composite cross-sections highlight secondary matrix toughening mechanisms in the form of CNT pullouts and fractures that enhance the service life of composites. Carbon nanotube (CNT) polymer nanocomposites are attractive multifunctional materials with a growing range of commercial applications. With the increasing demand for these materials, it is imperative to develop and validate methods for on-line quality control and process monitoring during production. In this work, a novel combination of characterization techniques is utilized, that facilitates the non-invasive assessment of CNT dispersion in epoxy produced by the scalable process of calendering. First, the structural parameters of these nanocomposites are evaluated across multiple length scales (10 −10 m to 10− 3 m) using scanning gallium-ion microscopy, transmission electron microscopy and small-angle neutron scattering. Then, a non-contact resonant microwave cavity perturbation (RCP) technique is employed to accurately measure the AC electrical conductivity of the nanocomposites. Quantitative correlations between the conductivity and structural parameters find the RCP measurements to be sensitive to CNT mass fraction, spatial organization and, therefore, the processing parameters. These results, and the non-contact nature and speed of RCP measurements identify this technique as being ideally suited for quality control of CNT nanocomposites in a nanomanufacturing environment. When validated by the multiscale characterization suite, RCP may be broadly applicable in the production of hybrid functional materials, such as graphene, gold nanorod, and carbon black nanocomposites. Carbon nanotube (CNT) nanocomposites are enticing materials that enable engineers to tailor structural and electrical properties for applications in the automotive and aerospace industries. CNT mass fraction and the matrix cure temperature are two ways to tune the direct and alternating current electrical properties of these nanocomposites; yet, how mass fraction and cure temperature affect electrical properties remains unclear. In many cases, nanofillers such as carbon nanotubes appear in concentrated domains within the nanocomposite. Recent insights into nanoparticle-rich domain formation and its influence on electrical properties raise questions about which processing variables might optimally tune a material's functionality. Utilizing recently developed, nondestructive measurement techniques such as scanning lithium ion microscopy and microwave cavity perturbation spectroscopy, new insights are presented into the role of mass fraction and cure temperature in multiwall carbon nanotube – bisphenol A diglycidyl ether epoxy composites. Here, it is found that both mass fraction and cure temperature affect the electrical properties. Specifically, beyond the electrical percolation threshold, the DC conductivity is an order of magnitude higher for composites prepared at elevated cure temperatures for a given CNT mass fraction. Direct observations of the microdomain morphology do not show substantial differences due to cure temperature. Weobserve a resonant transition in the microwave absorption ofthin thermally deposited Au nanoparticle films near the geometricalpercolation transition pcwhere the filmsexhibit a ‘fractal’ heterogeneous geometry. Absorptionof incident microwave radiation increases sharply near pc, consistent with effective medium theory predictions.Both the theory and our experiments indicate that the hierarchicalstructure of these films makes their absorption insensitive to themicrowave radiation wavelength ?, so that this singular absorptionof microwave radiation is observed over a broad frequency range between100 MHz and 20 GHz. The interaction of electromagnetic radiation withrandomly distributed conductive scattering particles gives rise tolocalized resonant modes, and our measurements indicate that thisadsorption process is significantly enhanced for microwaves in comparisonto ordinary light. In particular, above the percolation transitiona portion of the injected microwave power is stored within the filmuntil dissipated. Finally, we find that the measured surface conductivitycan be quantitatively described at all Au concentrations by generalizedeffective medium theory, where the fitted conductivity percolationexponents and pcitself are consistentwith known two-dimensional estimates. Our results demonstrate thatmicrowave measurements provide a powerful means of remotely measuringthe electromagnetic properties of highly heterogeneous conductingfilms, enabling purposeful engineering of the electromagnetic propertiesof thin films in the microwave frequency range through fabricationof ‘disordered’ films of conducting particles such asmetal nanoparticles or carbon nanotubes.
