Mit Blick auf Leichtbauanwendungen ist der Bedarf an thermoplastischen Strukturbauteilen sowohl in der Automobil- als auch in der Luftfahrtindustrie in den letzten Jahren deutlich angestiegen. Das quasi-simultane Laser-Durchstrahlschweißen ist ein etabliertes Kunststoffschweißverfahren, welches jedoch zur Herstellung von tragenden und sicherheitsrelevanten Bauteilen bislang kaum in Betracht gezogen wird. In der vorliegenden Arbeit wird die Korrelation zwischen dem Prozessablauf und der Schweißnahtfestigkeit beim quasi-simultanen Laser-Durchstrahlschweißen von Polyamid 6 (Ultramid B3s) erstmalig untersucht. Zur Prozessanalyse wird ein 3D-Scanner mit integriertem Pyrometer realisiert und für die Messaufgabe kalibriert. Es wird gezeigt, dass die detektierte Wärmestrahlung dem Kern der Schweißnaht zuzuordnen ist. Die Kerntemperatur in der quasi-stationären Prozessphase steht in direkter Korrelation mit der Schweißnahtfestigkeit. Mit steigender Kerntemperatur bzw. Molekülbeweglichkeit erhöht sich die Wahrscheinlichkeit der Bildung von Molekül-Verschlaufungen in der Fügeebene. Zur Ermittlung der Kerntemperatur ist sowohl die in dieser Arbeit entwickelte Temperaturmesstechnik als auch die realisierte numerische Prozesssimulation nutzbar. Die Erkenntnisse in dieser Arbeit sind für eine festigkeits- und zeitoptimierten Prozessführung des quasi-simultanen Laser-Durchstrahlschweißens nutzbar., The demand on thermoplastic components for lightweight constructions is continuously rising in the automotive as well as in the aerospace industry. The quasi-simultaneous laser transmission welding is an established joining technique in industry, but so far, it is usually not used for high strength applications as well as for safety-relevant components. This is caused by the lack of process understanding in case of producing high strength joints. Especially the temperature in the joining zone is a crucial process characteristic. Up to now, it was not measured in the needed precision. The quasi-simultaneous laser transmission welding of polyamide 6, especially the correlation between process characteristics and the joint strength is analyzed in this work. Therefore, a 3D-scanner with integrated pyrometer was realized and calibrated for the measurement task. It is shown, that the detected heat radiation is mainly coming from the core of the weld seam. The core temperature in the quasi-stationary process state is in direct correlation with the joint strength. The core temperature represents the mobility of the macromolecules in the polymer. An increased mobility leads to a better diffusion, relaxation or retardation of the macromolecules across the joining interface. A process window is defined on basis of the core temperature. The process setting which leads to a high joint strength as well as to the shortest irradiation time is found on the upper corner of the process window. The temperature can be measured with the needed precision by using the herein shown 3D-scanner with integrated pyrometer as well as by using the developed numerical process model. Das additive Fertigungsverfahren Laserstrahl-Schmelzen von Metallen im Pulverbett bietet aufgrund von Freiheitsgraden im Design, vorteilhafter Materialeigenschaften, Umsetzungs-Geschwindigkeit und Flexibilit��t in der Produktion ein breites Anwendungsspektrum f��r die Herstellung von Metall-Erzeugnissen. Zur Industrialisierung sind die Handlungsfelder Gesamtanlageneffizienz, Erweiterung der Werkstoffpalette, Simulationsmethoden, fachliche Ausbildung bez��glich Anlagentechnik und Design sowie die Prozess-��berwachung und -Regelung im Fokus aktueller Forschungsarbeiten. Die in dieser Arbeit gezeigten Untersuchungen zur Prozesscharakterisierung und Erweiterung eines ��berwachungssystems identifizieren typische Prozessfehler und zeigen das Potential von lateralen und koaxialen Prozess��berwachungs-Systemen. Bei der Betrachtung des koaxialen Schmelzbad-��berwachungssystems wurden hierf��r mittels Grundlagenversuchen Erkenntnisse zur Signalverarbeitung erarbeitet. As a result, prototypes can be produced quickly and cost-effectively with material properties equivalent to those conventionally manufactured [2]. The resulting accelerated development process significantly improves competitiveness, especially for complex products [3]. In mold and tool making, near-contour cooling increases the possible yield rate and the life-time of tools [4] and new applications in medical technology enable a highly individualized manufacturing of implants [5]. There are currently numerous fields of activity [6] for the technology laser powder bed fusion (LPBF) of metals. These concern the insufficient training opportunities for personnel [7], the reproducibility of component quality [8], the lack of design guidelines and the inadequate communication of these guidelines [9], scientifically based application research [10] and strict framework conditions for occupational safety [P1], as well as legal issues [6].Despite intensive research in the simulation of laser-based additive manufacturing processes, the understanding of the physical interaction processes has not yet been sufficiently developed. Therefore, real-time monitoring systems are required to generate new knowledge [11]. To monitor the interaction zone of laser beam and powder, coaxial setups have been sold since 2016. These allow a high temporal and spatial resolution of the entire manufacturing process and thus theoretically enable a component data set comparable to an ex-situ computed tomography. Coaxial melt pool monitoring (CMPM) systems are still insufficiently investigated and underrepresented in research institutions. Montagesysteme sind integraler Bestandteil des verarbeitenden Gewerbes, vor allem im deutschen Fahrzeug- und Maschinenbau. Im Fokus dieser Arbeit stehen komplexe Montageprozessketten (MPK) in der Großserienfertigung, die in jedem Prozessschritt mit mehreren Parametern in engen Prozessfenstern definiert sind und dort robust liegen. Dennoch treten Serienfehler auf, die nur sehr schwer zu entdecken sind. Einerseits liegen alle Parameter entlang der MPK innerhalb der Grenzen und weisen einen guten bis sehr guten Cp-Wert auf. Andererseits existieren Ereignisse in MPK, die zu Ausschuss führen, obwohl jeder Einzelprozess und deren Kennwerte hervorragend innerhalb der Toleranzgrenzen liegen. Der Fokus dieser Arbeit liegt auf der prozessschritt-übergreifenden, datengetriebenen Auswertung von MPK. Im Rahmen von E|ASY-Class und E|ASY-Pat ist die Entdeckung von Wissen in Prozesskurven adressiert und die Prozessvisualisierung E|ASY-Heat erlaubt eine laufende Änderungsanalyse des Prozessverhaltens. Für die Analyse von MPK visualisiert E|ASY-Inter komplexe Wechselwirkungen zwischen Montageprozessen und den geprüft defekten Erzeugnissen in der Funktionserfüllung, um Fehlerursachen zu identifizieren. Spontane Änderungen mit schadhafter Auswirkung auf die Funktionserfüllung des montierten Erzeugnisses erkennt E|ASY-Event anhand der Signalausbreitung entlang komplexer Montagesysteme. Für die Detailanalyse unterstützt E|ASY-Curves mittels 3D-Darstellung die visuelle Auswertung von Prozesskurven. Assembly systems are an integral part of the manufacturing industry, especially in the German automotive and mechanical engineering sectors. The focus of this work is on complex assembly process chains (MPK) in large-scale production. In these systems every single process step is defined with several parameters in narrow process windows and they are robustly located there. Nevertheless, serial defects occur which are very difficult to detect. On the one hand, all parameters along the MPK are within the limits and have a good to very good Cp value. On the other hand, there are events in MPK that lead to rejects, although each individual process and its parameters are excellently located within the tolerance limits. The focus of this work is on the cross-process, data-driven analysis of MPK. In the context of E|ASY-Class and E|ASY-Pat, the discovery of knowledge in process curves is addressed and the process visualization E|ASY-Heat allows for a continuous change analysis of the process behavior. For the analysis of MPK, E|ASY-Inter visualizes complex interactions between assembly processes and the tested defective products in function fulfillment to identify the causes of faults. E|ASY[1]Event recognizes spontaneous changes with a damaging effect on the functional fulfillment of the assembled product by means of signal propagation along complex assembly systems. For detailed analysis, E|ASY-Curves supports the visual evaluation of process curves by means of 3D representation.

Das übergeordnete Forschungsziel der vorliegenden Dissertationsschrift liegt in einer umfangreichen Untersuchung des Funktionalisierungsprozesses von aerosolbasierten Drucktechnologien und kann in zwei zentrale Themenkomplexe untergliedert werden. Der erste Forschungsschwerpunkt behandelt die Evaluierung der Druckqualität applizierter Strukturen auf technischen Oberflächen. Hierfür wurde eine Methodik erarbeitet, die die aktuellen Verfahren erweitert und dadurch nicht nur Wechselwirkungen zwischen Qualitätsparametern berücksichtigt, sondern vor allem auch die Substratqualität als Einflussfaktor in die Analysen mit aufnimmt. Im zweiten Forschungsschwerpunkt wurde ein Laser‐Transmissions‐Messsystem für eine Echtzeit‐Charakterisierung des Aerosolstrahls entwickelt. Dies ermöglicht für aerosolbasierte Drucktechnologien eine in situ Prozessüberwachung des Massenstroms. Das verwendete Aerosol‐Jet‐Drucksystem ist den funktionalen Drucktechnologien zuzuordnen und wurde für die Applikation von Leiterbahnen eingesetzt. Mit der Zielstellung zur partiellen Substitution des Kabelbaums in der Luftfahrt soll dabei die Signal‐ und Leistungsvernetzung im Bereich der Flugzeugkabine durch eine Funktionalisierung der Verkleidungselemente realisiert werden. Hierzu wurde untersucht, inwieweit der Druck von Leiterbahnen auf Sandwichbauteilen in Leichtbauweise möglich ist. The primary objective of the presented thesis is an extensive investigation of aerosol‐based printing technologies and can be divided into two main topics. Within the first research topic, the printing quality of applied structures on technical surfaces is evaluated. For this purpose, a methodology for analyzing the printing quality was developed which not only considers interdependencies between quality parameters but also includes the substrate quality as an influencing factor. The focus of the second research topic is on the development of a laser transmission measuring system for characterizing the aerosol beam in real‐time. This novel approach enables an in situ process monitoring of the mass flow for aerosol‐based printing technologies. The utilized aerosol‐jet printing system can be assigned to the functional printing technologies and was used for the application of electroconductive paths. With the aim of partially substituting the cable harness in aerospace applications the presented concept examines if cabin interior components can be functionalized by directly printing conductive tracks on lightweight sandwich structures.

In der additiven Fertigung fehlen aufgrund unzureichender Standards zur prozessbegleitenden Fertigungs- und Qualitätskontrolle derzeit entscheidende Voraussetzungen, die für eine industrielle Serienproduktion erforderlich sind. Neben zahlreichen Bemühungen verschiedener Normungsgremien den additiven Fertigungsprozess schrittweise zu standardisieren, beschäftigt sich auch die vorliegende Arbeit mit grundlagenwissenschaftlichen Methoden zur referenzierten in-Prozess Überwachung sowie daraus abgeleiteten Ansätzen zur Analyse geometrischer Fertigungs- und Messabweichungen. Dadurch soll ein Beitrag für ein einheitliches Vorgehen bei der Prozessüberwachung zur Sicherstellung der Konformität geometrischer Produktspezifikationen in der additiven Fertigung geleistet werden. Um die erfassten geometrischen Abweichungen prozessbegleitend mit entsprechenden Regelstrategien zu korrigieren, bedarf es neben einer ausreichenden Steuerbarkeit der Fertigungsanlage einer exakten Zuordenbarkeit der Messdaten zu jedem Zeitpunkt des Fertigungsprozesses. Um diese geforderte Beobachtbarkeit der Messgrößen besser beurteilen zu können, wird ein neuartiges Referenzierungskonzept zur exakten Lagebestimmung der Schmelzbadkonturen am Beispiel eines pulverbettbasierten selektiven Laserstrahlschmelzprozesses bereitgestellt. Durch die Erfassung von vier im Pulverbett integrierten Referenzierungsrohren kann mit einer Verkürzung des Messkreises die Genauigkeit der Messdatenerfassung erhöht werden. Dadurch ist eine bessere Zuordenbarkeit der Entstehungsursachen von Fertigungs- und Messabweichungen möglich. Basierend auf der referenzierten Konturanalyse des Schmelzbades und der Erfassung der durchschimmernden Wärmestrahlung der Bauteilkonturen nach dem Pulverauftrag, werden messtechnische Nachweise lateraler Konturverlagerungen erbracht. Due to insufficient standards for in-process manufacturing and quality control, decisive prerequisites are still missing in additive manufacturing that are necessary for industrial series production. In addition to numerous efforts of various standardisation committees to standardise the additive manufacturing process gradually, the present work also deals with basic scientific methods for referenced in-process monitoring as well as derived approaches for the analysis of geometric manufacturing and measurement deviations. The aim is to contribute to a consistent procedure for process monitoring to ensure the conformity of geometric product specifications in additive manufacturing. In order to correct the detected geometric deviations during the process with appropriate control strategies, an exact allocation is necessary to be able to assign the measurement data precisely at any time of the manufacturing process in addition to a sufficient controllability. For a better assessment of the required comprehensive observability of the measured variables, a novel referencing concept for the position determination of the melt pool contours is provided, based on a powder bed based selective laser beam melting process. The acquisition of four referencing pipes, integrated in the powder bed, cause a shortening of the measuring circuit and increase the accuracy of the measurement data acquisition. This allows a better allocation of the causes of manufacturing and measurement deviations. Based on the referenced contour analysis of the melt pool and the detection of the shining heat radiation of the component contours after powder application, a metrological verification of lateral contour displacements is provided.

In der vorliegenden Arbeit wurde ein kamerabasiertes System zur Prozessbeobachtung erprobt und zur detaillierten Untersuchung des Laserstrahlschweißens verzinkter Stahlbleche im Überlappstoß genutzt. Das System erlaubt nicht nur die direkte Beobachtung der Schmelze- und Gasströmungen im Inneren der Dampfkapillare, sondern, durch die Nutzung von Tracerpartikeln, auch erstmals die Messung der Verdampfung der Beschichtung verzinkter Bleche im Überlappstoß. Mithilfe moderner Bildverarbeitungsalgorithmen, welche bisher nicht zur Analyse von Lasermaterialbearbeitungsprozessen genutzt wurden, konnten die Verdampfung des Blech- und des Beschichtungsmaterials und die Schmelzeströmungen beim Laserstrahlschweißen verzinkter Bleche quantifiziert werden. Aus den gemessenen Daten konnte darüber hinaus ein analytisches Prozessmodell des Laserstrahlschweißens verzinkter Bleche im Überlappstoß aufgebaut werden. Mithilfe des durch die Messungen gestützten Modells konnte gezeigt werden, dass die Zinkbeschichtung und der Fügespalt zwischen den Blechen einen Einfluss auf die Schmelze- und Gasströmungen haben und sich dieser Einfluss in einer Änderung der Kapillaröffnungsgeometrie äußert. Diese Erkenntnisse wurden zur Konzeptionierung, dem Aufbau und der Erprobung einer, auf der Beobachtung der Kapillaröffnung beruhenden, Prozesssteuerung zur adaptiven Einstellung des Fügespalts während des Prozesses genutzt. In the present work a camera-based process observation system was evaluated and used for analyzing the welding of zinc-coated steel sheets in overlap configuration. Using this system, the melt and vapor flow around the interaction zone between laser and material could be monitored. Moreover, a measurement of the zinc evaporation inside the keyhole could be obtained using tracer particles. For quantifying the melt flow, the evaporation of the sheet material and the evaporation of the zinc coating image processing algorithms have been used. The resulting data was then used for the development of an analytical process model of the welding process of zinc-coated steel sheets in overlap configuration. By using this model, it could be shown that the zinc coating and the joining gap between the sheets have an influence on the pressures due to the melt and vapor flow inside the keyhole which in turn shows an effect on the keyhole geometry. These results led to the development of a new approach for the adaptive control of the joining gap during the welding process by imaging the keyhole opening length.

Vorliegender Artikel ist der letzte von drei Veröffentlichungen, basierend auf der Studie "Qualität in produzierenden Unternehmen Deutschlands 2010". Das Fraunhofer-Institut für Produktionstechnologie IPT untersuchte dabei u.a. den Geschäftsprozess des Qualitätsmanagements. Die Ergebnisse der Studie zeigen jedoch, dass die Praxis vom ursprünglichen Wunsch eines QM-Systems noch weit entfernt ist. Als Gründe für die nicht zufriedenstellende Abwicklung von Geschäftsprozessen wurden u.a. genannt: Mangelhafte Kommunikation, Abstimmung zwischen den Prozessen (71 %), Prozessabläufe werden nicht eingehalten (66 %), unklare Zielvorgaben (32 %) sowie Prozessabläufe sind nicht bekannt (25 %). Im Artikelwerden folgende neue Lösungsansätze für ein modernes Qualitätsmanagement vorgestellt, um das Qualitätsmanagement im Unternehmen effektiv umzusetzen: Workflow-Management-Systeme - aktive Prozessausführung und prozessintegrierte Dokumentation durch die Nutzung von WfMS, interaktive QM-Handbücher - einfaches Rechtemanagement und optimierte Pflege durch Typo3 oder Wiki-Systeme und innovativer kontinuierlicher Verbesserungsprozess - Verwandeln der Bringschuld von Vorschlägen in eine Holschuld der Qualitätsabteilung nach dem Vorbild sozialer Netzwerke.
