Abstract

Metal powders prepared by laminar flow gas atomization have the advantages of small particle size and narrow particle size distribution. At present, the research on laminar flow gas atomization mainly focuses on the influence of process parameters on atomization and powder characteristics, but the atomization mechanism of laminar flow gas atomization is still not clear. In this work, the atomization gas flow, primary and secondary breakup mechanism, and particle morphology of the laminar flow gas atomization process are systematically investigated through numerical simulation and experimental analysis. The characteristics of single-phase atomization gas flow through the De Laval nozzle are studied using the standard k-ε turbulence model. The flow field structure shows a “necklace”-like structure with an expansion wave cluster of oblique shock. The primary and secondary atomization mechanism are investigated using the coupled level-set and volume-of-fluid model, which is validated by solidified fragments and powders after the atomization experiment, and results of the numerical simulation also provide some important advices for the application and specific process of laminar gas atomization technology. The studies indicate that the melts at the periphery of the liquid column are mainly peeled off by filaments or ligaments, which exhibits the small dimension and pressurized melt atomization characteristics. The secondary atomization is mainly based on the disintegration of spherical droplets in the mode of Rayleigh-Taylor instability deformation and sheet-thinning breakup. The simulation results also show that increasing the gas pressure and melt superheat can effectively reduce the probability of irregular powders to occur. The AlSi10Mg powders are obtained under a pressure of 2.0 MPa in the experiment on gas atomization, and the properties of the powders are analyzed. The results show that the powders have good sphericity and flowability, and the proportion of hollow powders is very low. In addition, the mean particle size of the AlSi10Mg powders is 54.3 μm, and the yield of fine powders reaches 48.7%, which is greatly improved compared with the traditional gas atomization processes. Moreover, about 90% of the powders have particle sizes in a range of 30–100 μm, which indicates that a narrow particle size distribution can be obtained by the laminar gas atomization technology.

Abstract

Cold spray is a solid-state coating deposition technology developed in the 1980s. In comparison with conventional thermal spray processes, cold spray can retain the original properties of feedstock, prevent the adverse influence on the underlying substrate materials, and produce very thick coatings. Coatings with nanostructure offer the potential for significant improvements in physical and mechanical properties as compared with conventional non-nanostructured coatings. Cold spray has also demonstrated great capability to produce coatings with nanostructure. This paper is aimed at providing a comprehensive overview of cold-sprayed metal coatings with nanostructure. A brief introduction of the cold spray technology is provided first. The nanocrystallization phenomenon in the conventional cold-sprayed metal coatings is then addressed. Thereafter, focus is switched to the microstructure and properties of the cold-sprayed nanocrystalline metal coatings, and the cold-sprayed nanomaterial-reinforced metal matrix composite (MMC) coatings. At the end, summary and future perspectives of the cold spray technology in producing metal coatings with nanostructure are concluded.

246. Revealing the Diversity of Dendritic Morphology Evolution During Solidification of Magnesium Alloys using Synchrotron X-ray Imaging: A Review

Abstract

In this paper, the diversity of complicated dendrite microstructure and its evolution behavior during solidification in different magnesium alloys under various processing conditions were illustrated using synchrotron X-ray imaging technique. A variety of dendritic morphologies and branching structures were revealed, i.e., sixfold plate-like symmetric structure in Mg–Al-based structure, 12-branch structure in Mg–Zn-based alloys and 18-branch structure in Mg–Sn- and Mg–Ca-based alloys as well as seaweed like hyper-branched structure in Mg-38wt%Zn alloy. In addition, a dendrite morphology and orientation transition with increasing addition of Zn content were also observed in Mg–Zn alloy, with dendrite growth pattern transform from anisotropy (low Zn addition) with sixfold symmetric snow-flake structure to relative isotropy (intermediate Zn addition) where seaweed morphology presented and then back to anisotropy (high Zn addition) when only 12 branches with preferred < 11 2¯1 > orientations were observed. The phase-field model representing the typical dendritic morphologies and branching structures under various conditions was also depicted and discussed. Further, the two-dimensional (2D) real-time dendrite growth dynamics in different Mg-based alloys captured using synchrotron X-ray radiography for unveiling the originate of the α-Mg dendrite was reviewed. Following this, the four-dimensional (3D + time) synchrotron X-ray tomographic in situ observation of dendritic morphology evolution indicating the formation mechanism of the diverse dendritic morphology during Mg–Sn- and Mg–Zn-based alloys was also summarized. Finally, the future study on exploring the complicated dendritic morphologies and their origination during solidification of Mg-based alloys is prospected.

Abstract

Additive manufacturing (AM) is a rapid prototyping technology based on the idea of discrete accumulation which offers an advantage of economically fabricating a component with complex geometries in a rapid design-to-manufacture cycle. However, various internal defects, such as balling, cracks, residual stress and porosity, are inevitably occurred during AM due to the complexity of laser/electron beam-powder interaction, rapid melting and solidification process, and microstructure evolution. The existence of porosity defects can potentially deteriorate the mechanical properties of selective laser melting (SLM) components, such as material stiffness, hardness, tensile strength, and fatigue resistance performance. Synchrotron X-ray imaging and diffraction are important non-destructive means to elaborately characterize the internal defect characteristics and mechanical properties of AM parts. This paper presents a review on the application of synchrotron X-ray in identifying and verifying the quality and requirement of AM parts. Defects, microstructures and mechanical properties of printed components characterized by synchrotron X-ray imaging and diffraction are summarized in this review. Subsequently, this paper also elaborates on the online characterization of the evolution of the microstructure during AM using synchrotron X-ray imaging, and introduces the method for measuring AM stress by X-ray diffraction (XRD). Finally, the future application of synchrotron X-ray characterization in the AM is prospected.
