Wind turbine blade leading edge erosion reduces the lift and increases the drag of the blade airfoils. This occurrence, in turn, reduces turbine power and energy yield. This study focuses on the aerodynamic analysis of large and sparse erosion cavities, observed in intermediate to advanced erosion stages, whose size and surface pattern do not lend themselves to experimental and numerical analysis by means of distributed roughness models alone. Making use of three‐dimensional Navier‐Stokes computational fluid dynamics enhanced by laminar‐to‐turbulent transition modeling, and geometrically resolving individual erosion cavities, the study validates this simulation‐based approach for predicting the aerodynamics and performance loss of blade sections featuring the aforementioned erosion cavities against available experimental data. It is found that the considered cavities can trigger transition, indicating the necessity of both resolving their geometry in the simulations and also modeling distributed surface roughness, of typically lower level, as this latter affects the properties of boundary layers and, if sufficiently high, may trigger transition over the entire spanwise length affected. The energy yield loss of a utility‐scale turbine due to the considered erosion pattern is found to be between 2.1% and 2.6% using measured and computed force data of the nominal and eroded outboard blade airfoil. A parametric analysis of the cavity geometry suggests that the geometry of the cavity edge has a much larger impact on aerodynamic performance than the cavity depth.

Online water washing represents an operation strategy commonly used to reduce compressor performance deterioration due to blade fouling. Since this kind of washing is applied when the machine operates close to full load conditions, injected droplets are strongly accelerated and consequently impact the rotor blades at high velocity, thus inducing undesirable phenomena like erosion. Here, we present a novel technique to study long-term water droplets erosion by also considering the geometry modification caused by droplets impacts. Two-phase unsteady numerical simulations were carried out, considering the injection of water droplets and their transport across the fluid flow in the first part of a real compressor, which is modeled in the region extending from the inlet to the rotor blades of the first stage. Simulations are performed on the whole machine to account for the asymmetric distribution of the spray injectors, the machine struts, inlet guide vanes (IGVs), and rotor blades. The k−ɛ realizable turbulence model with standard wall functions was coupled with the discrete phase model to track injected droplets motion. Droplets-wall interaction is modeled following the Stanton–Rutland approach aiming at detecting the effect of droplet impact (deposit, rebound, and splashing) depending on the impact conditions. Moreover, a semi-empirical erosion model developed by the authors was used to evaluate the erosion induced by the droplets injection. Material removal due to erosion is converted into nodal mesh displacement that is used by a secondary routine to implement the mesh morphing scheme. The mesh modification is applied at discrete steps to reduce the computational load. This technique is adopted to account for the blades geometry modification due to water droplet erosion leading to performance losses. Moreover, an estimation of the compressor operating life before maintenance operations is given and the water washing efficiency during the whole life of the machine is evaluated by means of proper indices. At the end of the simulation workflow, erosion phenomena are observed in all the compressor regions, especially in the rotor where erosion peaks are reached at the hub of the blades leading edge. The rotor blades wet surface was found to remain almost constant at around 50% during compressor water washing. Erosive phenomena were proved to evolve nonlinearly with time indicating the need to account for the geometry modification for obtaining an accurate prediction of the long-time process.

This paper proposes a paradigm shift in the numerical simulation approach to predict rain erosion damage on wind turbine blades, given the blade geometry, its coating material, and the atmospheric conditions (wind and rain) expected at the installation site. Contrary to what has been done so far, numerical simulations (flow field and particle tracking) are used not to study a specific (wind and rain) operating condition but to build a large database of possible operating conditions of the blade section. A machine learning algorithm, trained on this database, defines a prediction module that gives the feature of the impact pattern over the 2‐D section, given the wind and rain flow. The advantage of this approach is that the prediction becomes much faster than using the standard simulations; thus, the study of a large set of variable operating conditions becomes possible. The module, coupled with an erosion model, is used to compute the erosion damage of the blade working on specific installation site. In this way, the variations of the flow conditions due to dynamic effects such as variable wind, wind turbulence, and turbine control can be also considered in the erosion computation. Here, we describe the method, the database creation, and the development of the prediction tool. Then, the method is applied to predict the erosion damage on a blade section of a reference wind turbine, after one year of operation in a rainy onshore site. Results are in good agreement with on field observations, showing the potential of the approach.

Blade leading edge erosion is acknowledged to significantly reduce the energy yield of wind turbines. The problem is particularly severe for offshore installations, due to faster erosion progression boosted by harsh environmental conditions. This study presents and demonstrates an experimentally validated simulation-based technology for rapidly and accurately estimating wind turbine energy yield losses due to general leading edge erosion. The technology combines the predictive accuracy of two- and three-dimensional Navier-Stokes computational fluid dynamics with the runtime reductions enabled by artificial neural networks and wind turbine engineering codes using the blade element momentum theory. The main demonstration is based on the assessment of the annual energy yield of the National Renewable Energy Laboratory 5 MW reference turbine affected by leading edge erosion damage of increasing severity, considering damages based on available laser scans and previous leading edge erosion analysis. Results also include sensitivity studies of the energy loss to the wind characteristics of the installation site. It is found that the annual energy loss varies between about 0.3 and 4%, depending on the damage severity and the site wind characteristics. The study also illustrates the necessity of resolving the geometry of eroded leading edges rather than accounting for the effects of erosion with surrogate models, since, after an initial increase of distributed surface roughness, erosion yields leading edge geometry alterations causing aerodynamic losses exceeding those due to the loss of boundary layer laminarity consequent to roughness-induced transition. The presented technology enables estimating in a few minutes the amount of energy lost to erosion for many-turbine wind farms, and offers a key tool for predictive maintenance.

In the last decade, the authors focused their research in the development and implementation of accurate numerical tools and methods able to predict the erosion and deposit on turbomachinery blades operating with particle-laden flows. These models and methods give complete three-dimensional description of the phenomenon, but their application is limited to a single working condition of the blade. The present paper covers the first step in the definition of a general methodology to extend the applicability of these tools to a full range of the machines operating conditions. The method aims to obtain an instantaneous prediction of the expected damage pattern for a blade section, given its local working condition in terms of relative fluid-particle flow. The final result is based on a precomputed database associated to the blade section, where the single element is obtained by computing the erosion damage using the aforementioned numerical tools. This paper will show the methodology to obtain the database associated to the midspan section of an induced draft fan subjected to erosion due to coal ash particle. The final database is then used to predict the damage state of the section associated to a given point in the characteristic curve of the fan.

We present an unsteady simulation of an axial fan with low pressure and high flow rate, developed during the MinWaterCSP EU project, specifically designed and optimized for Concentrating Solar Power (CSP) plants with the aim of reducing water consumption at the condenser stage. An earlier version of the fan, referred as M-fan, was initially developed to serve the hybrid cooling system, to boost the overall heat transfer performance with dry cooling. In this work, we will performing a Computational Fluid Dynamics (CFD) analysis of the unsteady flow on a redesigned and scaled version of the M-fan, referred as T-fan, by The T-fan was designed and optimized to reduce noise emissions and improve efficiency with respect to the M-fan. We perform the simulation using an in-house built C++ parallel code for CFD analysis using Finite Elements (FE). We model the flow dynamics using the Residual Based Variational MultiScale method (RBVMS) to obtain a stabilized solution of the Navier-Stokes equation using FE discretization. We will discuss the simulation results of the RBVMS model by comparing our simulation of the T-fan with experimental results on the same fan.

Reversible axial fans are widely used in industrial and tunnel ventilation systems, and a lot of research effort is spent in the design process of the blades shape and blades profile. The target is to achieve reasonable performances in both flow directions, but those are still below the levels of the corresponding nonreversible geometries. In this article, an alternative design solution for reversible axial fan is presented by adopting flexible blades instead of the rigid ones. Such design, inspired by the boat sails, could allow the blade to change its shape by passively adapting to the flow field, from a symmetrical blade profile to a not symmetric one, and thus adapting the curvature to the flow condition. In this article, a series of alternative materials and material distributions are analyzed and compared. The analysis is conducted by performing fluid–structure interaction simulations using stabilized finite elements formulations for both the fluid and the structure dynamics. Simulations are performed using the in-house built software fempar, which implements the Residual Based Variational MultiScale to model the Navier–Stokes equation, the total Lagrangian formulation for the nonlinear elastic solid, and the solid extension moving mesh technique to move the fluid mesh.

Rain erosion of wind turbine blades represents an interesting topic of study due to its non-negligible impact on annual energy production of the wind farms installed in rainy sites. A considerable amount of recent research works has been oriented to this subject, proposing rain erosion modelling, performance losses prediction, structural issues studies, etc. This work aims to present a new method to predict the damage on a wind turbine blade. The method is applied here to study the effect of different rain conditions and blade coating materials, on the damage produced by the rain over a representative section of a reference 5MW turbine blade operating in normal turbulence wind conditions.

The detailed prediction of the upcoming wind on wind farms can support optimization of wind energy production and operation and maintenance. Numerical Weather Prediction (NWP) tools allow to simulate the wind over long-term forecasting horizons (up to several days) with a spatial resolution ranging between the continental level down to a few hundred meters. We present a methodology, based upon Computational Fluid Dynamics (CFD) and Reynolds Averaged Navier Stokes (RANS) modelling, that allows to downscale the spatial resolution of the wind prediction supplied by a NWP model down to the typical length-scale of wind energy applications. The proposed approach combines a number of standard tools, including: Geographical Information Systems (GIS), Advanced Research - Weather Research and Forecasting (WRF-ARW) and OpenFOAM, and proposes methods to interface these tools and set-up the local-scale simulation. Models and problem sizes are selected to keep the computational cost of the system sustainable in view of its implementation in operational forecasting. Finally, we present the application of the method on a given onshore site, and for three different meteorological conditions, showing the potential of the approach, but also giving an account of the limitations that it may encounter when dealing with complex planetary boundary layers.

Fans used in tunnel ventilation operate for decades in an atmosphere that carries dust, soot, and other solid particles. The formation of deposit on the rotor blades, considering a so long time of exposition to this particle-laden flow, is highly probable. A not negligible quantity of deposited material can produce damages on the performance of the fan, but also mass unbalancing, which is potentially dangerous for the structural integrity of the fan components. We applied our simulation tool to study a case of deposition on a large axial fan blade, used for tunnel ventilation. The outcome of the study is a parametric map of fouled blade geometries, obtained by simulating the deposition process over the increasing quantity of ingested particles mixture. The final map correlates the level and shape of deposit to the overall amount of particle ingested by the fan in its operating life. The same map can be easily used to predict the time needed in a specific application to reach any specific deposit thickness. The evolution algorithm and simulation tools developed in the past years by the authors was applied to predict the modified geometry of eroded rotor blades. Here the same framework is updated to simulate the deposit problem. We use an integrated multiphase solver, coupled with a geometry update method. The solver can iteratively simulate the flow field, compute the particle tracking, dispersion and deposit processes, and modify the geometry (and mesh) according to the predicted deposit shape and rate.

In this paper a preliminary design and a 2D computational fluidstructure interaction (FSI) simulation of a flexible blade for a Wells turbine is presented, by means of stabilized finite elements and a strongly coupled approaches for the multi-physics analysis. The main objective is to observe the behaviour of the flexible blades, and to evaluate the eventual occurrence of aeroelastic effects and unstable feedbacks in the coupled dynamics. A series of configurations for the same blade geometry, each one characterized by a different material and mechanical properties distribution will be compared. Results will be given in terms of total pressure difference, supported by a flow survey. The analysis is performed using an in-house build software, featured of parallel scalability and structured to easy implement coupled multiphysical systems. The adopted models for the FSI simulation are the Residual Based Variational MultiScale method for the Navier-Stokes equations, the Total Lagrangian formulation for the nonlinear elasticity problem, and the Solid Extension Mesh Moving technique for the moving mesh algorithm.

Computational analysis of particle-laden-airflow erosion can help engineers have a better understanding of the erosion process, maintenance and protection of turbomachinery components. We present an integrated method for this class of computational analysis. The main components of the method are the residual-based Variational Multiscale (VMS) method, a finite element particle-cloud tracking (PCT) method with ellipsoidal clouds, an erosion model based on two time scales, and the Solid-Extension Mesh Moving Technique (SEMMT). The turbulent-flow nature of the analysis is addressed with the VMS, the particle-cloud trajectories are calculated based on the time-averaged computed flow field and closure models defined for the turbulent dispersion of particles, and one-way dependence is assumed between the flow and particle dynamics. Because the target-geometry update due to the erosion has a very long time scale compared to the fluid–particle dynamics, the update takes place in a sequence of “evolution steps” representing the impact of the erosion. A scale-up factor, calculated based on the update threshold criterion, relates the erosions and particle counts in the evolution steps to those in the PCT computation. As the target geometry evolves, the mesh is updated with the SEMMT. We present a computation designed to match the sand-erosion experiment we conducted with an aluminum-alloy target. We show that, despite the problem complexities and model assumptions involved, we have a reasonably good agreement between the computed and experimental data.

The Gas Turbine (GT) Axial Compressor (AXCO) can absorb up to the 30% of the power produced by the GT, being the component with the largest impact over the performances. The axial compressor blades might undergo the fouling phenomena as a consequence of the unwanted material locally accumulating during the machine operations. The presence of such polluting substances reduces the aerodynamic efficiency as well as the air intake causing the drop of performances and the increase of the fuel consumption. To address the above-mentioned critical issues, several washing strategies have been implemented so far, among the most promising ones, High Flow On-Line Water Washing (HFOLWW) is worth to mention. Exploiting this technique, the performance levels are preserved, whereas the stops for maintenance should be reduced. Nevertheless, this comes at the cost of a long-term erosion exposure caused by the impact of water washing droplets. Hence, it was deemed necessary to carry out a finite element method (FEM) structural analysis of the first rotor stage of the compressor of an aeroderivative GT, integrated into the HFOLWW scheme, in order to evaluate the fatigue strength of the component subjected to the erosion; possibly along with its acceptability limits. The first step requires the determination of the blade areas affected by erosion, using computational fluid dynamics (CFD) simulations, followed by the creation and the 3D modelling of the damaged geometry. The final step consists in the evaluation of the static stress and the dynamic agents, to perform a fatigue analysis through the Goodman relation and carrying out a simulation of damage propagation exploiting the theory of fracture mechanics. This procedure has been extended to the damage-free baseline component to set-up a model suitable for comparison. The structural analysis confirms the design of the blade, moreover dynamic and static evaluation of the eroded profiles haven’t outlined any working, nor mechanical, issue. This entitles the structural choice of HFOLWW as a system which guarantees full performance levels of the compressor.

Computational fluid–structure interaction (FSI) and flow analysis now have a significant role in design and performance evaluation of turbomachinery systems, such as wind turbines, fans, and turbochargers. With increasing scope and fidelity, computational analysis can help improve the design and performance. For example, it can help add a passive morphing attachment (MA) to the blades of an axial fan for the purpose of controlling the blade load and section stall. We present a stabilized Arbitrary Lagrangian–Eulerian (ALE) method for computational FSI analysis of passive morphing in turbomachinery. The main components of the method are the Streamline-Upwind/Petrov–Galerkin (SUPG) and Pressure-Stabilizing/Petrov–Galerkin (PSPG) stabilizations in the ALE framework, mesh moving with Jacobian-based stiffening, and block-iterative FSI coupling. The turbulent-flow nature of the analysis is handled with a Reynolds-Averaged Navier–Stokes (RANS) model and SUPG/PSPG stabilization, supplemented with the “DRDJ” stabilization. As the structure moves, the fluid mechanics mesh moves with the Jacobian-based stiffening method, which reduces the deformation of the smaller elements placed near the solid surfaces. The FSI coupling between the blocks of the fully-discretized equation system representing the fluid mechanics, structural mechanics, and mesh moving equations is handled with the block-iterative coupling method. We present two-dimensional (2D) and three-dimensional (3D) computational FSI studies for an MA added to an axial-fan blade. The results from the 2D study are used in determining the spanwise length of the MA in the 3D study.

Wind-turbine blade rain and sand erosion, over long periods of time, can degrade the aerodynamic performance and therefore the power production. Computational analysis of the erosion can help engineers have a better understanding of the maintenance and protection requirements. Additive manufacturing represents a new frontier in the design and production of rotor machines. This technology drives the engineering research framework to new possibilities of design and testing of new prototypes, reducing costs and time. On the other hand, the fast additive manufacturing implies the use of plastic and light materials (as PLA or ABS), often including a certain level of anisotropy due to the layered deposition. These two aspects are critical, because the aero-elastic coupling and flow induced vibrations are not negligible for high aspect ratio rotors. In this work, we investigate the aeroelastic response of a small sample fan blade, printed using PLA material. Scope of the work is to study both the structure and flow field dynamics, where strong coupling is considered on the simulation. We test the blade in two operating points, to see the aero-mechanical dynamics of the system in stall and normal operating condition. The computational fluid-structure interaction (FSI) technique is applied to simulate the coupled dynamics. The FSI solver is developed on the base of the finite element stabilized formulations proposed by Tezduyar et al. We use the ALE formulation of RBVMS-SUPS equations for the aerodynamics, the non-linear elasticity is solved with the Updated Lagrangian formulation of the equations of motion for the elastic solid. The strong coupling is made with a block-iterative algorithm, including the Jacobian based stiffness method for the mesh motion.

Erosion issues usually affect fans used for the extraction of exhaust gas in power plants. Because of the presence of fly ash within the exhaust flow, fan blades are subjected to material wear at the leading edge, trailing edge, and blade surface, and this may cause a modification of the blade aerodynamic profile, a reduction of blade chord and effective camber. All these effects result in a deterioration of the aerodynamic performance of the blade. Prediction of erosion process in industrial applications helps to better schedule the maintenance and predict the blade life. However, since usually numerical simulations of erosion process do not account for the change in target geometry, and then the variation in time of the erosion process itself, they can be only used to study a very short part (namely the beginning) of the whole process. To this aim, we report a numerical simulation of the blade aging process due to particle erosion in an induced draft fan. This is done using in-house numerical tools able to iteratively simulate the flow field, compute the particle tracking/dispersion/erosion, and modify the geometry (and mesh) according to the predicted erosion rate. First, we study the effect of the geometry damage due to erosion, for a generic particle flow and a given expected maximum damage. In the second part of the computation, a scale factor is introduced to align the simulation time and particle concentrations to a real application, comparing the results with the on-field observation.

The concept of morphing geometry to control and stabilize the flow has been proposed and applied in several aeronautic and wind turbine applications. We studied the effect of a similar passive system applied on an axial fan blade, analysing potential benefits and disadvantages associated to the passive coupling between fluid and structure dynamics. The present work completes a previous study made at the section level, giving a view also on the three-dimensional effects. We use the numerical computation to simulate the system which defines a complex fluid-structure interaction problem. In order to do that, an in-house finite element solver, already used in the previous study, is applied to solve the coupled dynamics.

In the present study a new approach to simulate the time evolution of erosion of a target body is presented. An interface algorithm connecting two in-house codes for flow field and particle motion and deposition simulations is developed and presented. The flow solver produces the flow field which is taken as input by the particle tracking and deposition solver, which, in turn, provides the displacements of all the grid nodes due to erosion. The approach is still one-way coupling, since particle motion is governed only by the flow field which is not affected by the particles. However, the interface allows to account for the effect of erosion on flow field and particle motion. This approach shows a big potential for those applications where a long time simulation is important but not possible with the classical numerical techniques.

Numerical simulation tools are acquiring a crucial role in the virtual prototyping of new fan rotor blades. This, considering also the possibility in using new advanced materials, is opening the design capability to blades of longer, lighter and more slender structure. On this perspective, the numerical tools must be improved in order to catch also the non-linear and coupling phenomena which were been treated until now using a weak coupling approach. Here we present a fluid-structure interaction solver based on the finite element method, through its application to an existing fan blade. The study will show how, even in case of metal structure with little deformation, the coupling between fluid dynamics and structure dynamics can produce effects on both the fluid and the solid involved in the machine main process. The possibility to simulate directly both the aerodynamic and the effective structure response opens the way to improved design capabilities, avoiding time waste and costs due to long experimental testing campaign and over-dimensioned structures.

Wind-turbine blades exposed to rain can be damaged by erosion if not protected. Although this damage does not typically influence the structural response of the blades, it could heavily degrade the aerodynamic performance, and therefore the power production. We present a method for computational analysis of rain erosion in wind-turbine blades. The method is based on a stabilized finite element fluid mechanics formulation and a finite element particle-cloud tracking method. Accurate representation of the flow would be essential in reliable computational turbomachinery analysis and design. The turbulent-flow nature of the problem is dealt with a RANS model and SUPG/PSPG stabilization, the particle-cloud trajectories are calculated based on the flow field and closure models for the turbulence–particle interaction, and one-way dependence is assumed between the flow field and particle dynamics. The erosion patterns are then computed based on the particle-cloud data.

The morphing geometry concept finds interesting applications in load reduction and performance increasing for wings and rotor blades in off-design conditions. Here we report a numerical study on the effect that a passive morphing system (made by an elastic-low stiffness surface) has on the sectional load and flowfield, when it is applied to the trailing edge of an axial fan. We obtain the results extracting the section of the fan blade and test it in the 2D cascade, with and without the elastic device, in different operating conditions. Keeping in mind the two-dimensional approximation, it will be possible to observe how the tested device could reduce the load in off-design and high angle of attack conditions, while the same solution could introduce vibrations in design conditions. All the simulations imply the solution of the fluid-structure interaction between the incompressible, turbulent flow and the elastic structure. This solution is obtained using a finite element based, strongly coupled solver, applied to the periodic 2D domain of the section in the cascade.

Numerical tools aiming at the evaluation of ground acoustic impact of helicopters typically rely on databases given in terms of acoustic disturbance over hemispheres surrounding the helicopter (noise hemispheres). These are evaluated for a discrete number of steady flights falling within the flight envelope. The objective of the present work is the identification of flight parameters to be considered for the characterization of noise hemispheres, particularly when related to unsteady maneuvers. To this purpose, different approaches based on steady flight aeroelastic/aerodynamic/aeroacoustic predictions are examined for assessing their capability of simulating the acoustic impact of helicopters in arbitrary unsteady flight. The numerical investigation demonstrates that at least three parameters, including disk loading, are required to adequately characterize noise hemispheres. Conversely, the similarity of kinematic parameters alone may yield steady flight acoustic predictions poorly correlated with those obtained for unsteady maneuvers.

The actual strategy in offshore wind energy development is oriented to the progressive increase of the turbine diameter as well as the per unit power. Among many pioneering technological and aerodynamic issues linked to this design trend, the wind velocity at the blade tip region reaches very high values in normal operating conditions (typically between 90 to 110 m/s). In this range of velocity, the rain erosion phenomenon can have a relevant effect on the overall turbine performance in terms of power and energy production (up to 20% loss in case of deeply eroded leading edge). Therefore, as a customary approach erosion related issues are accounted for in the scheduling of the wind turbine maintenance. When offshore, on the other hand, the criticalities inherent to the cost of maintenance and operation monitoring suggest the rain erosion concerns to be tackled at the turbine design stage. In so doing, the use of computational tools to study the erosion phenomenon of wind turbines under severe meteorological conditions could define the base-line approach in the wind turbine blades design and verification. In this work, the authors present a report on numerical prediction of erosion on a 6 MW HAWT (horizontal axis wind turbine). Two different blade geometries of different aerodynamic loading, have been studied in a view to explore their sensitivity to rain erosion. The fully 3D simulations are carried out using an Euler-Lagrangian approach. Flow field simulations are carried out with the open-source code OpenFOAM, based on a finite volume approach, using Multiple Reference Frame methodology. Reynolds Averaged Navier-Stokes equations for incompressible steady flow were solved with a k-ε turbulence. An in-house code (P-Track) is used to compute the rain drops transport and dispersion, adopting the Particle Cloud Tracking approach (PCT), already validated on large industrial turbomachinery. At the impact on blade, erosion is modelled accounting for the main quantities affecting the phenomenon, which are impact velocity and material properties of the target surface. Results provide the regions of the two blades more sensitive to erosion, and the effect of the blade geometry on erosion attitude.
