Metals foams are attracting great interest in aerospace, automotive and military fields. Particularly, the closed-cells aluminum foams are characterized by peculiar properties, such as low specific weight coupled with high energy absorption capacity, high specific stiffness and strength and reduced thermal and electrical conductivity. For the above reasons, aluminum foams can be effectively used as core of sandwich structures, replacing the traditional honeycomb and polymer-based foams. However, under specific loading conditions, the foam core was proved to collapse because of the bubble-cell structure, so affecting the mechanical performance of the sandwich constructions. Different solutions have been studying in literature to reinforce the foam-based core; for example, the authors in previous studies investigated the possibility to use a metal grid inside the core as a corrugated skeleton, to improve its behavior under compression. Therefore, based on these premises, the aim of this work is to improve understanding of the mechanical behavior of innovative reinforced aluminum foam panels through an experimental approach consisting of three-point bending tests. In particular sandwich structures with and without a corrugated grid structure, acting as skeleton inside the core, were manufactured. The bending properties were estimated also considering two different types of steel grid employed for the corrugated structure and for reinforcing the skins.

The integration of metals and polymers in the same component to couple the best properties and advantages of both these classes of materials can be useful for engineering applications. In this scenario, the aim of this paper is to integrate additive manufacturing of composites with cold spray deposition of metal particles: in particular, 3D-printed carbon fibre-reinforced plastics (CFRP) panels were coated with aluminium particles to couple the lightweight and high mechanical properties of CFRP with high wear resistance and hardness of metals. CFRP panels have been produced by using the Fused Filament Fabrication (FFF) technology, then the panels have been coated with aluminium particles by using a low pressure cold spray facility. Panels with various stratification sequences have been produced to investigate the feasibility of the process and to highlight the influence of the lay-up strategy on the whole process; the parameters of the cold spray process have been also optimized to ensure an effective deposition. Adhesion tests, distortion measurements, cross-section observations and surface coverage measurements have been chosen as response outputs to evaluate the effectiveness of the process and to assess the influence of the process parameters. The integration between FFF of CFRPs and cold spray deposition of aluminium particles has been proved, values of surface coverage close to 100% and good values of adhesion strength (close to 4 MPa) have been achieved; moreover, the presence of the fibres, giving a higher stiffness to the substrate, avoids the occurrence of distortion phenomena during the deposition. It was also proved that the printing parameters influence the deposition: an increase in the infill density from 30% to 50% leads to an increase in the adhesion strength up to 40%. In summary, the results obtained proved the feasibility of the process and allowed to enucleate directions of future research.

Thanks to an intriguing combination of properties, aluminum foams are becoming materials useful for applications in several industrial fields and can be of great interest as core of reinforced structures. Starting from previous studies of the authors, this research work investigates the feasibility of using the induction heating, a fast, clean, and localized source of energy, to produce structures on aluminum foam, also reinforced; in the last case, by means of an innovative single-step process based on the powder compact melting technique, which considers a steel wire mesh-grid as reinforcement and as a mold. In particular, the aim of the work is a screen of the potential of the induction heating to manufacture plain and reinforced aluminum foam structures.

Recent studies have highlighted the effectiveness of using closed-cells aluminum foams as core of sandwich constructions, making them attractive for industrial applications. In previous studies, the authors proved the possibility of developing innovative sandwiches by using aluminum foams as core and stainless-steel grid as reinforcing skin, through a one-single foaming step and without using any molds. In line with this topic, the present work investigates the possibility of improving the compression strength of these constructions by integrating the same grid, used as skin, inside the core as corrugated skeleton. For this purpose, sandwiches with different geometries were manufactured and characterized mechanically. An original numerical FEM model was developed in support of the experimental campaign to thoroughly investigate the foam/grid interaction, as well as the failure mechanisms, in order to study the effects of the skeleton shape on the compression behavior of the sandwiches.

Polymer matrix composites (PMCs) are the most used in aerospace fields due to their special mechanical properties coupled with reduced weight. Metallic structures can be manufactured on the surface of PMCs producing hybrid constructions with intriguing characteristics. The cold spray technology (CS) seems to be the best solution for the manufacturing of metallic coatings on polymer-based substrates. However, the last researches on PMCs metallization through CS were carried out without taking into account a proper manufacturing of the substrates. Therefore, the customized manufacturing of PMCs used as substrates for CS deposition represents a crucial aspect to be considered, the target surface should be designed and manufactured to fit better the CS requirements. In this scenario, the Fused Filament Fabrication method (FFF) is the best solution for tailored composites manufacturing. Therefore, this work aims to develop a novel manufacturing route to produce innovative composite structures by using the FFF technology for the 3D-printed polymer-based substrate and the cold spray technology for the 3D-printed metal deposition. The novelty is that, for the first time, the polymer-based substrates will be designed and manufactured “ad hoc” for the cold spray metallization by using the rapid prototyping 3D-printing process successfully integrated with CS technology.

Surface metallization is amongst the recent trends in the polymer and polymer matrix composites (PMCs) research industries to improve the electrical and thermal properties and exploit the subsequent utilization in the aerospace sector. Specifically, polymer matrix composites have been subjected to the limitations in form of high temperature exposure and substrate deterioration. The present study encompasses a new strategy in the manufacturing and metallization process. The first stage in the manufacturing of hybrid thermoplastic-thermoset composite was the hot compaction which comprised of primary preform preparation enabling the partial impregnation of the thermoplastic resin through the fabric reinforcement layer. The subsequent stage entailed the preform vacuum bagging and conducting catalyzed thermoset resin impregnation. The vacuum resin infusion step included a cocuring cycle to generate a fiber reinforced composite comprising of thermoplastic and impregnated thermoset resin with improved adhesion. Resin flow front movement was analyzed during the resin infusion process. Composite metallization was achieved through cold spray (CS). CS process parameters influence on the coating quality and characterization of laminates through microstructural analysis and results have been reported. The hybrid composite with thermoset resin through thickness and in-plane impregnation was achieved with the intact adherent thermoplastic layer after the curing cycle. In the CS metallization, the effective operative window of stand-off distances (SoD) and temperature has been determined.

Cold spray deposition, which can be framed in the wider family of additive manufacturing, is a manufacturing technique that is able to produce coatings on diverse types of substrates through the deposition of feedstock powder. As a low-temperature process, cold spray represents a potential solution for the metallization of temperature-sensitive materials, i.e. polymers and polymer matrix composites. The study of the cold spray technology for the metallization of polymers is still in its early stage, and the deposition mechanisms of metals on polymer-based materials are not thoroughly understood yet. On these premises, a review on this topic is needed to systematically depict the actual state of the art and to provide a reliable and well-organized overview discussing all the theories arisen in these years. In summary, this review aims: i) to collect all the available literature and enucleate the most discussed and interesting points (the most prevailing theories regarding the bonding mechanisms, the influence of the different process parameters and the main characteristics of cold-sprayed coating), providing a reliable and well-organized state of the art; ii) to define the open questions and to delineate the directions of future work.

Laminated composite structures are subjected to impact damage during maintenance and manufacturing operations and their life service. Driven by the necessity to value damage tolerance and durability of composite materials, an analysis of multi-hit impact is conducted to reproduce the real service conditions. Despite many studies in the literature investigated the properties of composites at low impact velocity, in contrast the behavior of the hybrid configuration, especially at repeated impacts, result still little known. This work presents an experimental and numerical study of the dynamic behavior at the repeated low-velocity impact of a carbon and glass fibers hybrid composite laminate.

Cold spray (CS) is a low-temperature process that can be used for the metallization of temperature-sensitive materials, such as polymers or polymer matrix composites, so coupling the lightweight of polymers with the wear resistance, physical properties and hardness of metals. The study of the cold spray of metal particles applied to polymers is still in its early stage and the deposition mechanisms underlying the process are not thoroughly understood yet. Moreover, numerical studies of cold spray of metal-to-polymer are almost completely absent in literature. Therefore, aiming to fulfill this gap of knowledge, the scope of this work is to develop a numerical FE model capable of predicting the impact and the adhesion of a micron size metallic particle onto a polymeric substrate. The results from the model were compared with the experimental outcomes found in literature to establish the effectiveness of the model that was used as a powerful tool to better understand the bonding mechanisms and all the related phenomena ruling the CS process of metal-to-polymer.

The interest of engineering industries in sandwich structures is growing quickly in the last year’s cause of their intriguing properties coupled with the development of new materials and the need for high performance and low-weight systems. A sandwich construction consists of high performant outer skins that reinforce a lightweight inner core material; the formers provide the main load-carrying capabilities, while the core serves to transfer the load between the facings. Different results were proposed in the literature for the core material and structure. Among these, aluminium foams appear to be a potential solution to ensure lightness as well as relatively high mechanical performances. As for the skins, the commonly used reinforcement systems such as metals sheets and composite material plates, disagree with some of the requirements imposed by engineering companies. In particular, the formers are in contrast with the lightweight condition, while the latter tend to deteriorate slightly above room temperature, making it impossible to use them in some extreme environmental conditions, where high temperatures may be involved. Therefore, in this research activity, an innovative solution was proposed for the manufacturing of aluminium foam based sandwich panels, with stainless steel wire mesh-grid used as reinforced skin, by using the powder compact melting technique. The so manufactured samples were tested under three-point bending conditions. The collapse modes were analysed and compared with those reported in the literature in order to verify the effectiveness of the manufacturing method developed as well as the validity of the theoretical prediction models.

Cold spray (CS) is an emerging coating technology that makes use of a converging/diverging nozzle, a high pressure and a heated gas source to create a high‐velocity gas flow. Coating deposition occurs at relatively low temperatures compared to other spray technologies, therefore the sprayed particles remaining in the solid-state. The process can produce dense coatings when the process parameters are optimized. Despite the incredible advantages of CS and the established knowledge of CS considering metal substrates, some questions like the bonding mechanism and the adhesion/cohesion strength of the coating with polymeric substrates remain an open research topic. In this paper, a metal coating (AlSi10Mg) was deposited on a plate in polypropylene by cold spray in order to increase the properties of the surface. Metallic particles, in the range of 20-40 µm, were injected into gas flow and propelled to supersonic velocities. Polymers require a deposition technique in which the substrate remains at relatively low temperatures during the whole process in order to avoid plastic deformation or degradation. Determination of the mechanical properties of thin films on substrates by indentation has always been difficult because of the influence of the substrate on the measured properties. In order to evaluate the local properties of the deposited coating, microindentation tests and DMA were carried out. In particular hardness values by microindentation tests and values of elastic modulus by DMA were calculated.

In this research activity, the manufacturing of metallic coatings on polymer-based panels through the low pressure cold spray technique was studied. Aluminium particles were sprayed for the metallization and carbon fibre composite materials with thermoplastic matrix (PP, PA66) were used as substrates. Different deposition parameter combinations have been set to investigate the feasibility of the process; SEM analyses were carried out to study the coating surface morphology and the interface interaction between particle and substrate. The results showed that the CS process is an effective technique to create aluminium coatings on polymeric matrix composite materials: compact coatings can be obtained if the process parameters are properly set.

In this work, the manufacturing through cold gas dynamic spray (cold spray or CS) of metallic composite coatings of Al-Al2O3 on organic composite substrates with thermoplastic PLA matrix and hemp fibers was studied. Alumina powders, with a mean diameter of 50 μm, were used blended with aluminum powders in three different weight concentration percentages (0, 15, 20, and 45%) as feedstock material in order to highlight and discuss the variations of the coating surface properties depending on the alumina percentage. The coatings were produced by using a low-pressure cold spray equipment. A detailed experimental campaign, including microstructural observations and confocal microscopy, was carried out to study the structure of the coatings. Moreover, the tribological behavior of the coatings was studied through both scratch test and pin-on-disk test. The experiments showed that a small addition of alumina improves the compactness of the coating and its resistance to scratch and wear behavior.

In the field of impact response of thermoplastic reinforced composites, several investigations about material behaviour in terms of delamination, indentation and fracture mechanism were conducted. Although a significant influence of the polymer temperature on the overall material impact response is expected, a limited number of studies are available in this regard. Most of the available scientific evidence concerns thermosetting composites and thermoplastic composites response only at room temperature. In particular, the purpose of this contribution is to better understand the dissipation mechanisms involved in thermoplastic reinforced composite under impact conditions for different temperatures. Starting from the few available literature data about the modelling of the problem, the aim of the present work is the development of a numerical approach able to reproduce the experimentally tested conditions. An experimental campaign on hot pressed polyamide 6 /basalt plain fabric laminates impact was selected as the benchmark for the numerical approach. The laminates impact response at increasing values of impact energy between 5J and 30J were simulated under three temperature conditions set around the polymer transition temperature (40°C, 80°C and 100°C). By validating the overall numerical model response on the room temperature experiment, considerations about the magnitude of viscous dissipation and its influence, for the different tested temperatures and in function of the adopted lamination technology, were made.

Metal foams have a number of established niche market and potential applications under investigation due to their peculiarities including thermal, acoustic and mechanical properties at low weight. In order to produce structures resistant at high temperature and acting as barrier to the fire, metals with closed cells are often required, and one of the most consolidate manufacturing process for their production is the gas releasing particles decomposition in semisolids, by means of which a foam is created by a foaming agent dispersed into a precursor. In previous researches, the authors have investigated the possibility of foaming the aluminum starting by a precursor, placed between two skins consisting of steel grids, in order to obtain a sandwich structure at the same time of the foaming step. In line to continue on this topic and to improve the compression strength of the aluminum-foamed core, in this work the steel grid was used both as skins and as a corrugated skeleton inside the core. Different types of sandwich structures were manufactured, following some experimental tests executed to determine the optimal value of temperature and time to foam the precursor. Then, compression tests were carried out, in order to investigate the effectiveness of the proposed solution on the improvement of this mechanical behavior. The mechanical tests highlighted the increase of mechanical properties using this type of corrugated core.

International audience; Composite materials are widely used as main parts and structural components in different fields, especially for automotive and military applications. Although these materials supply different advantages comparing to the metals, their implementation in engineering applications is limited due to low electrical and thermal properties and low resistance to erosion. To enhance these above-mentioned properties, the metallization of composite materials by creating a thin metal film on their surface can be achieved. Among different coating deposition techniques, Cold Spray appears to be the most suitable one for the metallization of temperature-sensitive materials such as polymers and composites with a thermoplastic matrix. This process relies on kinetic energy for the formation of the coating rather than on thermal energy and consequent erosion and degradation of the polymer-based composite can be avoided. In the last years, a new method to produce composite materials, as known as Fused Filament Fabrication (FFF), has been developed for industrial applications. This technique consists of a 3D printing process that involves the thermal extrusion of thermoplastic polymer and fibers in the form of filaments from a heated mobile nozzle. The implementation of this new technique is leading to the manufacturing of customized composite materials for the cold spray application. In the presented experimental campaign, Onyx material is used as a substrate. This material is made of Nylon, a thermoplastic matrix, and chopped carbon fibers randomly dispersed in it. Aluminum powders were cold sprayed on the Onyx substrate with a low-pressure cold spray (LPCS) system. This study aims to investigate the possibility of the metalizing 3D-printed composite material by cold spray technology. For this purpose, optical and microscopical analyses are carried out. Based on the results, the feasibility of the process and the influence of the morphology of the substrate are discussed, and optimal spraying conditions are proposed.

Polymer matrix composites are finding never-ending widespread uses in the last decades, one recent tendency is to metallize their surface to further widen their field of application. Cold-spray deposition is one of the most promising techniques that can be adopted to this aim. Cold-spray deposition on polymers is in its early stage and more experimental work is required to fully understand the phenomena ruling the deposition. In this paper, the results of nanoindentation measurements on cold-spray coatings on various substrates will be presented and discussed. Polypropylene was used as matrix while carbon and glass fibers have been used as reinforcement, both steel and aluminum have been used as feedstock material for the cold-spray deposition. Nanoindentations tests have been then carried out on all the different samples, the influence of the fibers and of the powders sprayed on the behavior of the coatings is discussed in light of the experimental outcomes.

The deposition of steel powders on glass fiber reinforced polymer (GFRP) with the Cold Spray technique is investigated. Metallization of composite materials is still challenging when high-strength and dense powders, such as steel, are used due to excessive erosion of the polymer or disruption of the fibers during the deposition. To overcome these issues, low-pressure cold spray equipment has been used for the experimental campaign shown in this paper. Different coatings were obtained by using nitrogen as the carrier gas and different sets of pressure and standoff distance. Optimization of the process parameters, including the stratification of the laminate, has been carried out. Results of an initial study of the feasibility of the process and the influence of the different chosen spray conditions are exposed. In particular, the bonding mechanisms of steel powders and their morphology are discussed.

Recent studies on innovative solutions in structural engineering fields highlight the effectiveness of closed-cell aluminum foams as traditional material/architecture core replacement in sandwich structures. This study aims to investigate the mechanical behavior and the collapse modes of innovative sandwich panels with aluminum foam as the core and stainless steel wire mesh-grid as the skins; the manufacturing process was based on the powder compact melting technique. The results of quasi-static three-point bending tests point out the beneficial effects, in terms of mechanical performance, of the reinforcement skin on the sandwiches, compared to the plain foams; this joins by their effectiveness in withstanding thermal and mechanical loads. Moreover, the investigation of the collapse mechanisms of the sandwiches with different thicknesses allows for testing the goodness-of-fit of the experimentally observed collapses with the ones predicted by the failure map from analytical models available in the literature.

Cold Spray is an innovative technology to create coatings through the impact of metallic particles on substrates. Its application to composites’ surfaces is recently attracting the attention of the scientific community thanks to the possibility to functionalize and improve their thermal and wear properties. Within this context, the generation of the first metal-to-composite layer is fundamental. This work presented an experimental investigation of a composite panel, reinforced with glass fibers and coated with aluminum particles. The coating investigation was carried out through active pulsed thermography, analyzing the thermal response of single and double hatches. The thermal outputs were compared with a standard microscopic analysis, with a critical discussion supporting the identification of factors that influence the thermal response to the pulse: (1) layer’s thickness, (2) cold spray coverage, (3) layer compactness, (4) particle-substrate adhesion, (5) particle’s oxidation, and (6) surface roughness.

Cold spray deposition of aluminum powders on polyethylene reinforced with glass fibers has been studied. Different processing conditions, including different stratifications of the fiber-reinforced polymer used as a substrate, have been investigated to better understand the deposition mechanism. The experimental campaign has been conceived and tailored to highlight the influence of several process parameters on the deposition of the first layer of particles. The results obtained allowed to highlight and clarify the influence of standoff distance and gas pressure and also gave some insights concerning the effect of the substrate stratification. Guidelines regarding the design of the manufacturing process have been also released.

Metallization is a common strategy employed to enhance the electrical and thermal conductivity of polymer matrix composite materials. Nevertheless, metallic deposition on polymer-based materials is challenging due to the inherent limitations related to high temperature exposure of the substrate. In this article, a new technique for the manufacturing of composite laminates and the subsequent metallization by cold spraying of metallic powder is presented. The composite manufacturing route is based on the production of thermoplastic-thermoset hybrid substrates and consisted of two main stages: in the first stage the partial impregnation of a reinforcement textile by a thermoplastic film was promoted by hot pressing compaction. Afterwards, the prepared lamina was vacuum bagged with other reinforcing layers and impregnated by the thermoset catalyzed resin by a vacuum infusion process. Finally, the thermoset and thermoplastic layers were co-cured to increase the adhesion of the substrate with the thermoplastic film. The metallization of composite laminate was obtained through the cold spraying technique, depositing powders on the thermoplastic surface layer. The effect of processing parameters on the coating deposition, quality and microstructure was reported and discussed.

The Cold Gas Dynamic Spray technology, generally referred as Cold Spray, is a relatively new additive manufacturing technique able to produce fully dense coatings through the deposition of particles on a substrate. Fine powders are accelerated to high velocity and projected onto a substrate, upon impact with the target surface, conversion of kinetic energy to plastic deformation occurs and the solid particles deform and bond together. During the cold spray deposition process, the particles remain in a solid state during the deposition, resulting in high-quality coatings with low residual stresses and oxide inclusions. The relative lower process temperatures allow the cold spray to manufacture coatings on high temperature-sensitive materials. It could also be a valid method for deposition of a wide variety of materials, from metallic alloys up to ceramics and composites. Depending on the materials employed as substrate and coating, different bonding mechanisms can occur during the deposition. The present review aims to summarise the main bonding theories proposed up to now for the cold spray, focusing on both the particle deformation behaviour during the contact with the surface and the interfacial bonding mechanisms. The available theories for different substrate/coating configurations will be discussed and compared. The effects of deposition parameters, the substrate’s surface and microstructure of feedstock powders on the bonding mechanism will also be discussed.

The deposition of a metallic coating on hemp-PLA (polylactic acid) laminate through the cold spray technique was studied in this paper. A number of different combinations of the deposition parameters were tested to investigate the feasibility of the process. The feasibility of the process was proved when processing conditions are properly set. The bonding mechanism between the substrate and the first layer of particles was studied through scanning electron microscope observations, and it was found that the polymeric matrix experiences a huge plastic deformation to accommodate the impinging particles; conversely a different mechanism was observed when metallic powders impact against a previously deposited metallic layer. The difference between the bonding mechanism and the growth of the coating was also highlighted. Depending on the spraying parameters, four different processing conditions were highlighted and discussed, and as a result the processing window was defined. The mechanical properties of the composite panel before and after the deposition were also investigated. The experiments showed that when properly carried out, the deposition process does not affect the strength of the panel; moreover, no improvements were observed because the contribution of the coating is negligible with respect to one of the reinforcement fibers.

The aim of this chapter is to bring together, summarize and explain the latest development in the field of the cold spray deposition on polymeric and composite substrates. Although the deposition on metallic substrates has been widely studied and there are interesting books reporting the phenomena occurring and describing the process in detail, the deposition on polymeric substrates is a relatively new branch of cold spraying and to date there are no review papers or books focused on this topic. Several original research papers dealing with this topic have been published in the last years so it can be assumed that the available material is enough to allow the writing of a book chapter that summarizes what was done and highlights what more needs to be done. First it is worth to notice why this topic is of interest. Polymer matrix composites (PMCs) are widely used in the aerospace industry and in the military because of their low density, high specific strength and stiffness, and other unique properties such as ease formation and machining, well size stability. At the same time the use of polymeric components in aircraft, automobile, and power sector has gradually increased due to the development of new polymers with enhanced mechanical and physical properties. Some special characteristics such as electrical conductivity, thermal conductivity, electromagnetic shielding, erosion and radiation protection have to be improved to further widen the fields of application of these materials. Therefore, the surface metallization of a PMC or polymeric substrate is considered to be an effective technique to enhance the above-mentioned surface properties. To date there are several conventional techniques for the polymer metallization. The most common metallization techniques include vapor phase deposition, thermal spray deposition, electro deposition, electroforming and electroless deposition. However, these techniques have disadvantages. High equipment and processing costs, size limitations of workpiece produced by vapor phase deposition-based techniques (deposition in atomic dimension and workpiece should be placed in a limited cavity). Low adhesive force, poor stability in the electroplating case and the consequent pollution it generates, long production cycle and high cost of the mold for electroforming, distortion of the substrate surface resulting from the molten particles, and high-temperature flames in thermal spraying (TS). Recently, the cold spray technique, with suitable modification, has been increasingly used for the metallization of polymers and PMCs, especially for the advance polymer composite such as carbon fiber-reinforced polymer (CFRP). Compared to the techniques mentioned in the previous indent the cold spray offers some intriguing advantages when spraying metallic particles on polymeric substrates: (i) the deposition is made possible by the significant plastic deformation of the particles and of the substrate, some polymers (the thermoplastic ones) can experience an huge amount of plastic deformation so this type of interaction easily occurs; (ii) no chemical reaction are required to take place between the particles and the substrate, so it is not a problem the fact that due to their different chemical nature it would be almost impossible to observe a chemical bonding between a metal and a polymer; (iii) compared with thermal spray processes a less heat input is required in cold spray, therefore, heat effects such as surface distortion, oxides, void, phase transformation, and residual stresses are considerably reduced in the coatings; on this premise cold spray appears to be a suitable technique to process temperature-sensitive materials, such as polymers; (iv) in addition, CS has a technical advantage (similar to the TS)—the spraying gun can be held by a robot arm or the workpiece can be installed onto a numerical control working platform to prepare large-sized or complex surface parts with flexibility and compatibility, and this can be a big competitive advantage in the realm of additive manufacturing. In this chapter it will be provided a comprehensive overview of the deposition of metallic coatings on polymeric substrates through cold spray. The deposition behavior of the coatings and the adhesion mechanisms between the substrate and the particles will have discussed to set a foundation for the practical application of cold spray on polymers. The microstructure and the properties of the coatings will be as well reported to provide a useful guideline for practical applications. Moreover, a section will be devoted to the study of the tailored design of the PMCs substrates and to the study of proper chemical formulations of the polymers to facilitate the cold spray deposition. The main topics that are covered in this chapter are below reported: Different experimental set up adopted; Various substrate/coating configurations that can be produced; Mechanisms that rule the adhesion between the particles and the substrate; Deposition behavior and influence of the primary process parameters; Mechanical, tribological, and physical properties of the coatings, including microstructure; Modeling of the process; Tailored design and production of the PMCs to facilitate the deposition; Tailored chemical composition of the polymers to facilitate the deposition; and Direction of further investigation.

The paper has taken a fundamental approach to study the nano-scale deformation behavior of Al-Al2O3 cermet coatings deposited by low-pressure cold spraying (LPCS) on AZ31 magnesium and Al6056 lightweight alloy substrates. Coating microstructural characteristics were first evaluated and correlated with LPCS process parameters using metallurgical characterization techniques: SEM, 3D optical profilometry, and XRD, followed by their microhardness and wear depth measurements and comparing with uncoated substrates under three-body abrasion wear. These properties were analyzed/mapped against probable deformation scenarios for nano-scale yield strength determination using the combined experimental nanoindentation load-depth curve method and computational expanding cavity models (ECMs). Obtained yield strength with key coating parameters like hardness and Young’s modulus were taken for modeling and simulation of strain-hardening effect under a peak loading of 165 mN in ABAQUS finite element (FE). Results from both combined experimental/computational and FE approaches indicate a progressive elasto-plastic mode being the dominating coating deformation mechanism with a strain hardening exponent of 0.15, under the studied loads.

Aluminum foams are becoming potential materials for applications in several industrial fields, due to an intriguing combination of physical and mechanical properties. Their performances can be enhanced by using them as core of reinforced systems, like sandwich structures. Traditional reinforced foams usually present metal sheets or composite materials as skins, but these solutions are in contrast with some requirements of industrial applications, like lightness and high-temperature resistance. This work proposes an innovative single-step process, based on the powder compact melting technique, for the manufacture of aluminum foam panels reinforced by a steel wire mesh-grid, also acting as a mold. In doing so, problems of cost-effectiveness and flexibility typical of the conventional in-mold processes can be overcome on one hand and light-weight, high-temperature resistant aluminum foam sandwiches can be made on the other. A manufacturing campaign yielded the optimal foaming temperature for the production of the sandwich panels. In addition, mechanical tests highlighted the effectiveness of the mechanical coupling between the core and skin and a significant improvement of the bending load carrying capacity, compared with plain foam panels, of these innovative sandwiches.

The cold spray technology is a relatively new additive process allowing for the deposition of metallic coatings on metallic substrates; the particles impacting on target surface at high velocity deform and bond together leading to the coating formation and grow-up. Although the impact phenomena have been studied by several scientists in the last decades, the actual bonding mechanism for cold spray particles is still a recent focus of research. Therefore, aiming to further investigate the intriguing phenomena governing the particle-substrate interaction in cold spray, both experimental and numerical studies were carried out in this research activity. Ballistic tests were performed by impacting a single lead particle (1.5 mm in diameter) on a lead substrate at different impact velocities through a light ballistic airgun. A high-frequency camera was used to observe the particle impact and measure impact and rebound velocities. A detailed 3D quarter symmetric numerical model was developed and impact simulations were performed. The comparison between the experimental results and the numerical outcomes in terms of particles and substrate deformations as well as particle rebound velocity allowed for the validation of the model. The validated numerical approach was used to study the thermo-mechanical regimes taking place on impact surface pointing out the rule of strain-temperature interaction in cold spray bonding. On these results, a temperature-based bonding hypothesis was proposed and an original bonding algorithm was implemented on the numerical model.

Metal foams are attracting interest in both aerospace and automotive industries due to their intriguing properties such as high stiffness coupled with low specific weight, good absorbing energy capabilities and flame resistance. To date, many researchers are trying to develop innovative solutions for the improvement of the mechanical properties of metal foams keeping the light-weight condition, with the scope to extend their potential application field. In this scenario, an advanced solution was here proposed; in particular, an innovative manufacturing process was presented for the production of steel grid–reinforced closed-cell aluminium foam cylinders in one single step by using the powder compact melting technique. The bending properties of plain, as well as reinforced, foam systems were experimentally tested and extensively discussed. An original finite element model was developed and validated for the analysis of the bending behaviour and the synergistic action of each component constituting the hybrid system, with a special focus on the failure mechanisms occurring under specified load conditions. The outcomes showed an increase of the mechanical properties of the reinforced systems due to the action of the light-weight mesh grid reinforcement that delays the failure of the structure. The solution proposed shows promises of being a useful method to expand the industrial applications of metal foams.

Metal foams are an interesting class of materials with very low specific weight and unusual physical, mechanical and acoustic properties due to the porous structure. In recent years several manufacturing techniques were developed. The limit of these techniques is that it is difficult, even if impossible, to manufacture precursors and then foams able to reinforce complex shaped components; this drawback, to date, limits the application of metal foams. This proof of concept paper is focused on the study of an innovative manufacturing technique able to produce complex shaped precursors. The key idea is to spray a powder mixture (made of both aluminum alloy powders as metal matrix and titanium hydride particles as foaming agent) through the cold gas dynamic spray on a free shape metallic substrate and then carry out the foaming process. A preliminary granulometric analysis was carried out to estimate the particles mean size and then sound assisted (140dB–80 Hz) fluidization process was used to achieve a homogenous and deep mixing between the fine metal powders and the blowing agent ones. In particular, two different types of mixtures with 1 wt% and 2.5 wt% of TiH 2 were investigated; moreover, air compressed as well as helium were used as CGDS carrier gas in order to ensure a higher impact velocity and a better compacting of the powders. Finally, the cross sections of manufactured solid foams were observed by means of a SEM microscope for having information about internal metallurgical phenomena as well as the distribution and morphology of foam cells. Macrographs of created porous structures showed the effectiveness of the developed innovative manufacturing process.

Basalt-epoxy laminates are establishing gradually in engineering sectors due to increasing attention toward environmental matters. Some properties should be improved to extend their applications and the cold spray (CS) metallization provides a potential solution. Unfortunately, the fragile nature of thermosetting polymers makes it difficult the CS coating formation and grow-up. Therefore, this research work aims to study an innovative solution able to enhance the adhesion mechanisms between the cold sprayed metal particles and the thermosetting polymer-based substrates. For this purpose, an original manufacturing method that provides the surface PLA treatment for thermosetting samples was developed. AlSi10Mg particles were cold sprayed on the treated surface, and the low-velocity impact behaviour of the metallised hybrid structures was analysed in details. The outcomes prove the effectiveness of the method proposed on the deposition process and the beneficial effects of metallization on impact damage mechanisms.

The low-velocity impact behaviour of novel composite structures, made of a polymer matrix composite with a superficial 3D printed metallic layer, was studied. The metallic layer was produced through cold spray deposition which is a relatively new additive coating technique allowing for the deposition of metallic coatings on thermal-sensitive substrates, such as the polymeric materials. Micron-sized aluminium particles were used to metallise the surface of basalt-nylon 6 (PA6) laminates manufactured by the compression moulding technique. Three different energy levels (10 J, 20 J, 30 J) were set for the impact tests. The results obtained pointed out the beneficial contributions of the metallic coating on the energy absorbing modes of the polymeric substrates; the positive effects on the damage mechanisms as well as the crack propagation were detected by plastic deformation analyses and ultrasonic damage controls.

This work focuses on the influence of the rotational and travel speed on the strength of AA 2024 T3 friction stir welded lap joints. Tensile tests were carried out on minispecimens extracted from different welding zones. A central composite design was applied to identify the relative importance of the variable factors’ effects and their interaction on yield/ultimate strength and elongation for both the heat affected-zone (HAZ) and nugget zone. Surface methods and gradient algorithms were used to optimize the yield strength of the joints. Shear and microhardness tests were executed to achieve a more complete mechanical characterization.

Recently, the growing attraction to the development of new eco-sustainable composite materials is driving the research interest toward the replacement of synthetic reinforcing fibres with natural ones and exploiting the inherent recyclability of thermoplastic resins even for uses in which thermosetting matrices are well consolidated (e.g. naval and aeronautical fields). Among the natural fibres, a growing interest of the research is addressed to basalt fibres. Focusing the attention on thermoplastic composites, many experimental findings already available in literature highlight the outstanding mechanical properties of composite materials including basalt fibres and their potentiality concerning glass ones. On the other hand, some issues are related to the surface properties of the bio-laminates: in particular, the wear ones, the flame resistance and the aesthetic appearance have to be improved to extend the application fields of these materials. Aiming to these goals, this paper deals with the study of the deposition ofaluminium coating through cold spray process on polypropylene/basalt fabric composite laminates. The specimens were obtained by film stacking, and compression moulding technology and their performances were studied in terms of low-velocity impact behaviour, considering the influence of the surface modification with the aluminium coating. The results obtained from the reference laminates and the coated ones are compared in terms of impact parameters: the aluminium deposition seems to affect the damage mechanism propagation even if the impact response seems to be similar in both conditions.

The aim of the present activity was the manufacturing of enhanced closed-cell aluminum foam based samples for industrial applications such as security systems in the automotive field (e.g., anti-intrusion bars); as reinforcement, that also constitutes a flexible die, a stainless steel wire mesh was considered. The Powder Compact Melting technique was used for producing cylindrical samples, starting from a commercial foam precursor and replacing the conventional dies by the wire mesh, the last with the additional effect of foam reinforcement. Quasi-static compression and three-point bending tests were performed to determine the mechanical behavior of these reinforced and lightweight samples, in order to compare their properties with the ones of plain foam samples. Finally, a component with a complex geometry was manufactured, aiming to evaluate the chance to use the proposed flexible dies as metal foam reinforcements in many instances.

In this activity, customized panels for the CS deposition have been produced and aluminium has been deposited using air as a carrier gas. The custom-made panels were made with different matrix thicknesses on the surface in order to point out the influence of the fibres in the deposition and to study the feasibility and the growth of the coating. The polymer chosen for the matrix is polypropylene, widely used in the automotive sector, while for the reinforcements glass fibres have been used. Different process parameters have been examined in order to point out the influence of temperature, stand-off distance and pressure chosen, on the compaction and densification of the coating produced. In addition, morphological investigations were performed to further characterize the coatings deposited. It has been noticed that aluminium powders can be effectively deposited on polypropylene panels, leading to significantly better results when the thickness of the matrix is ​​sufficient to prevent the powders bouncing elastically on the fibres, while benefiting from the stiffening effect of the latter.

As a result of the increasing environmental awareness, the concern for environmental sustainability and the growing global waste problem, the interest of bio-composites materials is growing rapidly in the last years in order to use them in various engineering fields. Tremendous advantages and opportunities are associated with the use of these materials. On the other hand, some issues are related to the superficial properties of the bio-laminates, in particular the wear properties, the flame resistance and the aesthetic appearance have to be improved in order to extend the application fields of these materials. Aiming to these goals this paper deals with the study of the deposition of aluminum coating through cold spray process on hemp/PLA bio-composites manufactured by using the compression molding technique. Therefore, SEM observations, roughness analyses, bending tests, pin on disk and scratch tests were carried out in order to study the feasibility of the process and to investigate on the properties of the coated samples. The experimental results proved that when the process parameters of the deposition process are properly set, no damages are induced in the composite panel and that the aluminum coating, under specific load conditions, resulted to be able to protect the substrate.

Closed-cell aluminium foams are a relatively new class of structural and functional materials that have attracted increasing attention, for which they are candidate materials in many applications of several industrial fields. One of the aims of the research can be the improvement of the mechanical behaviour of foam-based structures by means of reinforcements that preserve their peculiar property of lightness. In view of this challenge, the present paper describes the production, the mechanical characterization and the numerical modelling of enhanced aluminium foam samples. More specifically, cylindrical sandwiches, characterized by a closed-cell aluminium foam core reinforced with a skin of lightweight aluminium alloy wire mesh embedded into a matrix of low porosity foam, were produced in a one step process; therefore, mechanical three point bending tests were carried out, in order to compare the properties of these innovative sandwiches with plain foam cylinders. The results of the experimental campaign highlight a significant improvement of the mechanical properties of the samples, when so reinforced. Moreover, a FEM numerical model of the cylindrical sandwiches was developed and validated, by comparing the simulations with the results of the experimental tests.

Low Pressure Cold Spray process is a relatively new additive technique allowing to create high quality metallic coatings, through the high velocity spraying of particles, on both metallic and non-metallic substrates. The adhesion mechanism of the particles is, to date, not fully understood and the phenomena occurring during long depositions (which are the more interesting for industrial processes) are not known and studied in details. Aiming to fulfill this lack of knowledge, the phenomena occurring during long deposition were studied through both careful experimental evaluations and numerical approach. Particular attention was paid at the working conditions of the De Laval nozzle system which accelerates the particles, a computational fluid dynamics model focusing on both geometrical features and spray behavior was proposed. Micron-sized aluminum powders and compressed air as carrier gas were used in this experimentation, numerical simulations are performed to predict the gas flow regime. It has been found that the deposition efficiency tends to decrease due to the critical phenomena occur into the spray nozzle during long time depositions. The sprayed particles tend to stick to the walls of the nozzle and, moreover, shock waves occur inside the nozzle further promoting the particles stick phenomena, making the system inefficient.

A serious number of critical aspects have to be considered when aluminium and its alloys, especially if heat treated, are welded. These drawbacks, to date, limit the application of the welded joints in the aeronautical sector. The possibility of overcoming these limitations is focused in current paper by studying the mechanical performance of two types of dissimilar laser beam welds in T-joint configuration. The dissimilar joints, planned for aeronautical applications, combine the same skin, made of AA 6156 alloy, with two different base materials for the stringers, namely the AA 2139 and the non-standard alloy PA765. The alloys under investigation are characterized by enhanced weldability if compared to the standard AA 2024, widely used in aeronautic. Due to the contemporary presence of dissimilar heat treatable aluminium alloys, both joints have been subjected to dedicated multi-step heat treatments. Metallurgical and microstructural analysis were carried out in order to highlight the influence of both chemical composition and thermal cycles experienced on the final microstructures of different zones of the joints, governing the mechanical properties of the joint itself. Vickers micro-hardness measurements were performed to fully characterize the heterogeneity in mechanical properties across the different zones of the dissimilar welds. Strain data acquisition by Digital Image Correlation (DIC) allowed to assess the influence of local weld properties on joints strength in tensile loading. The important role of the temper conditions of the parent materials, resulting from the different joint pre and post-welding heat treatment options, on the tensile behaviour of the skin and, in this way, on the global strength of the connection was showed. The dramatic role played by the Heat Affected Zone and the influence of the distribution of the strengthening elements on examined joints mechanical properties has been put in evidence, according to mechanical test results.

Metallic foams are known for their interesting physical and mechanical properties such as high stiffness, very low specific weight, high compression strength, unusual acoustic and thermal properties and good energy absorption characteristics. These materials are currently manufactured by means of several different processes. The limit of these conventional technologies is the impossibility to produce foams with complex geometry.This paper deals with the study of an innovative method to produce complex shaped precursors for aluminum foams through cold gas dynamic spray deposition process (CGDS). Aluminum alloy (Al-Si) fine powders were previously mixed with the blowing agent (titanium-hydride, TiH2). The mixing process was carried out by means of sound-assisted fluidized bed apparatus that allows to obtain an homogeneous mixture of the two elements. The mixed particles were then sprayed by means of the CGDS process on a stainless steel sheet that simulates the real component to be reinforced with the foam. Subsequently the obtained precursor was heated up in a furnace The produced metal foam was characterized using optical and electron microscopy in order to study the cell morphology and distribution.The obtained results showed the effectiveness of this method to produce aluminum foams with complex shape.
