The properties and microstructure of Type 304L stainless steel produced by two additive manufacturing (AM) methods—directed energy deposition (DED) and powder bed fusion (PBF)—are evaluated and compared. Localized heating and steep temperature gradients of AM processes lead to significant residual stress and distinctive microstructures, which may be process-specific and influence mechanical behavior. Test data show that materials produced by DED and PDF have small differences in tensile strengths but clear differences in residual stress and microstructural features. Measured fatigue crack growth rates (FCGRs) for cracks propagating parallel to and perpendicular to the build directions differ between the two AM materials. To separate the influences of residual stress and microstructure, K-control test procedures with decreasing and constant stress intensity factor ranges are used to measure FCGRs in the near-threshold regime (crack growth rates ≤ 1 × 10−8 m/cycle). Residual stress is quantified by the residual stress intensity factor, Kres, measured by the online crack compliance method. Correcting the FCGR data for differences in Kres brings results for specimens of the two AM materials into agreement with each other and with results for wrought specimens, when the latter are corrected for crack closure. Differences in microstructure and tensile strength have an insignificant influence on FCGRs in these tests.

Maintaining the stability of laser melt-pool conditions is critical to ensure consistency in cooling and solidification rates during directed energy deposition (DED) process. This serves to minimize degradation in the built accuracy and can improve overall microstructure homogeneity in DED parts. This work presents a novel laser power planning approach by utilizing a deep neural network (DNN) agent to learn the laser power control policy directly from the melt-pool information predicted by the finite element (FE) model. The agent was trained via the deep Q-learning algorithm using a previously developed FE model as the process simulator. The numerical experiment demonstrates that the trained agent is capable of modulating the laser power during the simulated deposition of a new component and can maintain the fluctuation in melt-pool volume within the defined target range. This work shows the potential of using the numerical modeling and reinforcement learning to generate the required laser power planning and modulation in DED process, without requiring physical sensors and closed-loop in-process monitoring and control. Directed energy deposition (DED) is an additive manufacturing technique that is very well adapted for remanufacturing metallic components. The process works by depositing material onto either a substrate or, in the case of remanufacturing, existing component using a metal wire or powder that is fed into an energy source, usually either a laser or electron beam. DED naturally introduces a large amount of heat into the component in a manner that generally produces both large and sharp temperature gradients. These gradients generate residual stresses in the material which cause the component to warp in ways that are often difficult to accurately predict. To use this method for remanufacturing components with specific geometrical demands, such as turbine blades, any potential warping must be accounted for and minimized. A simulation methodology based on inherent strain (IS) is proposed as a high-throughput high accuracy method of evaluating the warping based on the geometry and parameters of an individual component. The study compares the results of this high throughput IS-based simulation tool with more traditional thermomechanical simulations with respect to both accuracy and time efficiency when applied to an industrial case. Arc‐directed energy deposition (DED‐Arc) is a technology for the production of complex and large‐scaled components. It benefits from high deposition rates and low investment costs. However, to further expand the applications of additively manufactured parts, the possibility for implementation in conventionally manufactured assemblies is crucial. Therefore, this study focusses on the structural integrity of welded joints of DED‐Arc and as‐rolled duplex stainless steels and the welded and nonwelded as‐rolled benchmark. While the fraction of the constituents is almost balanced in the as‐rolled condition, the amount of austenite in the DED‐Arc specimens exceeds 60%. The similar weldment is predominantly ferritic and the hybrid welded joint contains ≈30% austenite, which is discussed based on the nickel concentration. Results from microstructure characterization are correlated to the superior yield and ultimate tensile strength of the as‐rolled condition. Under total strain‐controlled fatigue experiments, the hybrid welded joints exhibit enhanced fatigue lives at various strain amplitudes while the base material shows lowest fatigue resistance. Computed tomography and fractography conclude that the structural integrity is not governed by inherent defects, but instead the phase ratio and distribution yield significant differences in the cyclic deformation response as well as an asymmetry of the hysteretic stress–strain behavior. Additive manufacturing (AM), also known as 3D printing, is a recent innovation in manufacturing, employing additive techniques rather than traditional subtractive methods. This study focuses on Directed Energy Deposition (DED), utilizing a blend of nickel-based superalloy IN 718 and stainless steel SS316 powders in varying ratios (25%+75%, 50%, and 75%+25%). The objective is to assess the impact of process parameters on quality and optimize them. Mechanical properties of the different powder mixtures are compared. In the study, Taguchi-grey relational analysis is employed for parameter optimization, with four key factors identified: laser power, overlap ratio, powder feed rate, and scanning speed, affecting cladding efficiency, deposition rate, and porosity. Verification experiments confirm optimization repeatability, and further fine-tuning is achieved through one-factor-at-a-time experiments. Optimized parameters yield varied tensile properties among different powder mixtures; for example, a 25% SS316L and 75% IN718 blend demonstrates the highest ultimate tensile strength (499.37 MPa), while a 50% SS316L and 50% IN718 blend exhibits the best elongation (13.53%). This study offers an effective approach for using DED technology to create mixed SS316 and IN718 powders, enabling tailored mechanical performance based on mixing ratios. [ABSTRACT FROM AUTHOR]

The high-temperature durability performance plays a crucial role in the applications of single-crystal (SX) superalloys repaired by laser-directed energy deposition (L-DED). A specialized heat treatment process for L-DED-repaired SX superalloys was developed in this study. The effect of the newly customized heat treatment on the microstructure and high-temperature mechanical properties of DD32 SX superalloy repaired by L-DED was investigated. Results indicate that the repaired area of the newly customized heat treatment specimen still maintained a SX structure, the average size of the γ′ phase was 236 nm, and the volume fraction was 69%. Obviously recrystallized grains were formed in the repair area of the standard heat treatment specimens, and carbide precipitated along the grain boundary. The size of the γ′ phase was about 535 nm. The high-temperature durable life of the newly custom heat treatment specimen was about 19.09 h at 1000 °C/280 MPa, the fracture mode was microporous aggregation fracture, and the fracture location was in the repair area. The durable life of the standard heat treatment specimen was about 8.70 h, the fracture mode was cleavage fracture, and the fracture location was in the matrix area. The surface quality of parts processed by laser additive manufacturing, especially laser-based directed energy deposition (LDED), makes it difficult to meet actual use requirements. In addition, defects generated during the long-term additive manufacturing process need to be removed in time. Therefore, laser additive and subtractive manufacturing is of great significance for additive manufacturing. The main difference between laser additive-subtractive manufacturing and pure subtraction is that a cooling temperature is required due to the laser process. Therefore, this work studies the temperature variation regularity during LDED and the milling processes, as well as the surface roughness, cross-sectional microstructure, and tool wear under different cooling temperatures for milling. The results show that there is a "turning point temperature" in LDED, and the value of the turning point temperature gradually increases with heat accumulation, which affects the initial temperature of the subtractive manufacturing. When subtracting, a high initial temperature improves surface quality and reduces tool wear, but an excessively high temperature will cause the aluminum alloy to adhere to the tool. Then, the smear metal is difficult to effectively remove, deteriorates the milling quality, and aggravates tool wear. It is found that the higher the cooling temperature generated, the wider the thermally insulated shear band. The insulated shear band may affect the quality of the additive and subtractive manufacturing. Finally, it is determined that the milling temperature of aluminum alloy in this work condition is about 100 °C. [ABSTRACT FROM AUTHOR]

Control of residual stresses (RS), inherent to fusion-based additive manufacturing (AM), process is important for the satisfactory mechanical performance of components. Recent work has attempted to control the RS profiles in AM components by applying mechanical peening between built layers. During laser powder bed fusion (LPBF), it has been shown that subsequent layer building does not relieve all the peening-induced compressive stresses. In this work, a similar study has been performed on a directed energy deposition (DED) process. It is shown that owing to the vastly different thermal profile in DED compared to LPBF, the compressive RS induced by peening, is completely alleviated during subsequent layer deposition for 316L stainless steel. Irrespective of the magnitude and depth, the peening-induced compressive stresses were not present in the final part. Experimental and numerical analyses revealed that stress relief due to intrinsic heating was insufficient to explain stress relaxation. Rather, the localized heating and constrained expansion from surrounding cold material was the mechanism responsible for strain redistribution and hence stress relaxation. [ABSTRACT FROM AUTHOR]

Herein, an alternative way of achieving site‐specific mechanical properties is explored—the hybridization of a directed energy deposition technology with a secondary deformation process (hammer peening (HP)) which acts between deposited layers. By applying the peening in a selective manner, microstructure and hence mechanical properties can be locally varied. Microstructural characterization reveals recrystallization in the HP‐induced deformation zone. The columnar grains of as‐built regions with a grain size of ≈26 μm are transformed into a recrystallized zone with equiaxed grains having a size of ≈8 μm. There is also a highly strain‐hardened region below this recrystallized zone where the dislocation density is more than two times higher than in the as‐built condition. Subsequent tensile testing reveals that these microstructural zones corresponded to local enhancement in tensile strength normal to the build direction. The strengthening mechanisms are identified as Hall–Petch and dislocation (Taylor) strengthening, and their relative contributions are studied. The local strength enhancement comes at the expense of ductility in the build direction, which is studied via finite element modeling and attributed to strain localization into non‐strengthened areas. Laser-based directed energy deposition of polymers (DED-LB/P) is a highly flexible additive manufacturing process capable of fabricating three-dimensional structures with a high degree of customization on free-form surfaces. In this article, the manufacturability of polyamide 12 bulk structures using DED-LB/P in combination with a thulium laser operating at a wavelength of 1.94 μm is investigated for the first time. The typical absorption bands at this wavelength eliminate the need for additives such as carbon-based nanoparticles, which would limit the range of applications. The generated structures were analyzed regarding porosity, thermal behavior, and mechanical properties to evaluate the potential of DED-LB/P with a thulium laser. As a consequence of the evaporation of absorbed moisture or ethanol residues resulting from powder preparation, a thermal pretreatment of the polymer powder reduced the porosity of the DED-LB/P structures to 0.9%. Depending on the processing parameters, the crystallinity of the produced structures ranged from 25.6% to 29.9%. For the tensile tests, the required geometries were milled from the DED-LB/P bulk structures. The results show that an ultimate tensile strength of up to 52 MPa, an elongation at break of up to 58%, and Young's modulus of up to 1590 MPa can be achieved. These remarkable mechanical properties are primarily attributed to the complete melting of the powder particles in DED-LB/P and the improved surface quality resulting from the milling process. Laser metal deposition of tungsten carbide–cobalt (WC-Co) cermet material is a promising means of improving the wear resistance of metal products. However, laser metal deposition of WC-Co has constraints on its practical use because a clad bead of WC-Co often includes numerous gas pores. Earlier studies have found CO gas generation in a molten pool by reaction of carbon and oxygen to be the main cause of gas porosity in a WC-Co clad bead. Preventing the gas reaction is important to obtain clad beads with few pores. The addition of elements with strong affinity for oxygen, such as aluminum, was found to be effective for porosity reduction in a clad bead. However, the addition of highly reactive pure aluminum particles on WC-Co powder presents some difficulties for industrial use. For this study, zirconium diboride (ZrB2), a chemically stable compound, was used as an additive to WC-Co powder. After WC-Co powder with adhered ZrB2 particles was prepared using a wet granulation process, laser metal deposition was conducted. Zirconium stemming from the dissolution of ZrB2 in the molten pool was found to have the effect of trapping oxygen elements as solid zirconium oxides. Consequently, gas generation in the molten pool by the reaction of carbon and oxygen was restrained. Clad beads having few pores and fine microstructures were obtained. Observations of the molten pool behavior taken using a high-speed camera indicated that ZrB2 addition drastically improves process stability compared to processes using conventional WC-Co powder. Gears are essential components in power transmission systems. The replacement of the transmission of a wind turbine can reach more than $300 000 and face long lead times. Previous studies have shown that laser-directed energy deposition (L-DED) has the potential to be used in the repair of gears. However, there is a lack of understanding of the appropriate toolpath planning strategies and their impact on the performance of the gears repaired by L-DED. In this work, we study several strategies for the repair of cylindrical (straight and helical) gears. The strategies consider several types of gear tooth failures, allowing for the repair of a portion of the tooth and the reconstruction of the whole tooth. The studied strategies encompass planar and nonplanar slicing procedures. We manufactured several gear teeth to demonstrate the geometrical and kinematic feasibility of some strategies. We performed destructive analyses on the manufactured teeth to check for manufacturing faults. We used AISI 316L for these experiments, although we are assessing and testing powdered materials for their potential use in gear repair using L-DED. Future work will be devoted to the evaluation of the mechanical performance (e.g., wear resistance and bending fatigue) of the teeth manufactured with L-DED. [ABSTRACT FROM AUTHOR]

High-power laser interaction with a metal material can induce melting and even evaporation. However, the origin and content of vapor emissions based on temperature, material alloy elements, and other external conditions are not fully understood yet. Therefore, in this study, the content of laser-induced vapor was systematically examined during directed energy deposition processes. Single tracks of aluminum bronze were deposited with both continuous and periodically modulated laser powers. The duration and laser power of the modulations were set to achieve the same total line energy input. With the aid of those laser power modulations, controlled emissions were temporarily excited and observed. Optical emissions were captured with a spectrometer and a high-speed camera and related to the melt pool temperature signals and surface dynamics. The intensity of the emissions as well as the impact on the local chemical composition depend on the modulation parameters. Tracks deposited with short, high-power peaks in the modulation pattern showed chemical compositions comparable to those tracks that were continuously welded, whereby the intensity of spectral emissions was significantly increased. It can be concluded that the intensity of the measured spectral emissions correlates with the measured melt pool temperature signal and the dynamic movement of the vapor plume. Laser metal deposition (LMD) with coaxial wire feeding is an additive manufacturing technology in which a metal wire is fed into a laser-induced melt pool. The repeated deposition of weld beads allows three-dimensional geometries to be created that can be used for manufacturing, repair, and modification of metal components. However, the process is highly sensitive to disturbances because the fed wire must always be fully melted, and no self-regulating effects as in powder-based LMD exist. The layer height is particularly important for process stability, as even small deviations accumulate over many layers and, ultimately, lead to the termination of the process. Therefore, monitoring and closed-loop control of the layer height during the deposition process are crucial. Due to process emissions, an interruption of the process is usually necessary for the accurate optical measurement of the layer height, which negatively affects the overall productivity. In order to overcome this drawback, an in-axis optical coherence tomography (OCT) sensor was employed in this work, which enabled real-time measurements of the layer height. It was found that positioning the OCT measurement spot as close as possible to the center of the wire provided the highest signal quality. Based on the real-time height data, a closed-loop layer height control was implemented, applying the wire feed rate as the manipulated variable. Directed energy deposition (DED) is an additive manufacturing process that uses a focused energy source, such as a laser, to melt and deposit material layer-by-layer to create 3D complex parts. This study investigated the effects of laser power on the microstructure, hardness, and oxidation performance of IN718 superalloy fabricated via DED process. The DED-processed samples underwent heat treatment (solution treatment and ageing) and were compared with the as-built counterpart, as a baseline for this experimental analysis. Microstructural characterization utilized an optical microscope and a field emission scanning electron microscope (FESEM). Vickers microhardness measurements were performed. In situ thermogravimetric analysis (TGA) was conducted at 850 °C for 5 h, followed by SEM characterization. The findings revealed microstructural variations in the as-built samples with increasing laser power. As-built samples have a dendritic microstructure with fine equiaxed grains. The solutionizing heat treatment dissolves and redistributes the γ″ and γ′ precipitates, resulting in a more uniform and stable microstructure. Aged samples have a uniform distribution of large and uniform coherent γ″ and γ′ precipitates. Hardness values remain relatively unchanged in as-built samples, but aged samples exhibit increased hardness due to the formation of precipitates during heat treatment. The study also found that, in the as-built condition, the sample produced with the lowest laser power had the highest oxidation resistance, while the solutionized and aged samples produced with higher laser power had better oxidation resistance due to the formation of protective oxide layers and precipitates. This study provides insights for optimizing process parameters and heat treatments to enhance the performance of DED-fabricated IN718 alloy components for high-temperature applications. In DED melt pools, high solidification rates and temperature gradients complicate characterizing competitive dendrite growth. To address this, the WBM phase-field method simulates dendrite growth in the RCF103 alloy, revealing correlations between tilted dendrites and solidification parameters. It explores the competitive mechanism between different dendrite morphologies (columnar and seaweed) and the role of surface energy anisotropy and tip undercooling in determining dendrite shape. These findings enhance our understanding of DED melt pool dendrite growth, facilitating the establishment of a relationship between solidification structure, conditions, and process parameters. Wire Arc Additive Manufacturing (WAAM) is a widely adopted method for functional part production. This study delves into substrate deformation during WAAM deposition, revealing that lower plate thickness leads to increased Z-direction deformation due to reduced internal resistance against thermal residual stress. Experiments and simulations on 6 mm, 8 mm, and 10 mm substrates confirm that thicker substrates exhibit lower deformation, especially 10 mm ones. Consistency between experimental and simulation results validates our findings. The study analyzed the deformation resulting from dual-sided deposition on a 10 mm substrate. Simulation indicated minimal deformation, measuring 0.02 mm (compared to 0.17 mm from single-side deposition), while experimental results showed 0.13 mm deformation (compared to 0.28 mm from single-side deposition). This demonstrates its effectiveness in minimizing deformation by neutralizing residual stress effects on both sides of substrate. A case study demonstrated sacrificial material deposition on one side of the substrate, achieving symmetrical geometry that countered residual stress. This research contributes valuable insights for material deposition and processing, emphasizing the role of substrate thickness and the potential of dual-sided deposition for deformation control. The microstructure and oxidation resistance at 900 and 1000 °C of additively manufactured (AM) by directed energy deposition (DED) and conventionally manufactured (CM) Inconel 625 alloys were studied. The microstructure of the AM samples was cellular, with Nb and Mo segregations located in the dendritic and interdendritic regions. At 900 °C, the oxidation rate was similar for both materials, but was clearly higher for the AM material at 1000 °C, being related to the segregation and porosity present in the microstructure of the AM samples. Decrease in porosity by DED changing parameters allowed better oxidation resistance, but still considerably inferior than CM samples at 1000 °C. After oxidation, a layer of Cr2O3 was identified under all conditions, providing high resistance to oxidation. Internal oxidation of alumina was also observed in the CM and AM samples. The delta phase Ni3(Nb, Mo) was observed for the CM and AM alloys at the grain boundaries (900 °C) and at the metal/oxide interface for both temperatures as a result of chromium depletion. Finally, the oxide layer formed was compact and dense, and some voids were formed in the subsurface region of the samples produced by AM. [ABSTRACT FROM AUTHOR]

The possibility of obtaining a combined titanium-steel construction by directed energy deposition using vanadium or vanadium/nickel interlayers has been investigated. Vanadium wire VnPr-1, nickel wire NP1 grade, and welding wires Sv-08G2S, 316L, and MSG NiFe-1 grades were used for deposition on the end of the titanium plate VT1-0. The use of vanadium as an interlayer deposited on titanium makes it possible to provide a joining with a stable structure, steady hardness distribution, and acceptable manufacturability. The content of dissolved titanium in the vanadium layer has a negative effect on the subsequent deposition of steel, nickel, or iron-nickel alloy. Therefore, the titanium content was reduced to a level of less than 0.5% by the deposition of at least 4 vanadium beads. The results of tensile tests demonstrated that all specimens failed in the elastic section mostly along the interlayers between vanadium and subsequent layers of low-carbon steel, nickel, and iron-nickel alloys deposited on it. The greatest ultimate tensile strength is achieved in the specimen, which is a compound of titanium and steel through interlayers of vanadium and iron-nickel alloy, and constitutes 251 MPa. At present, in the directed energy deposition (DED) of metals, the heat transfer of the melt pool and microstructural evolution are not fully understood. This study investigates the thermal effect on the microstructure and the mechanical properties of DED AISI 316L, using in situ optical monitoring. Five thin-wall samples were tested to determine the effect on microstructural evolution and mechanical properties with variable laser powers and scanning speeds. A comprehensive optical monitoring system with a CMOS (coaxial complementary metal oxide semiconductor) visual module and an infrared camera was adopted in analyzing the temperature gradient and the solidification rate. The emissivity of the melt pool was calibrated, using the melt pool length, extracted from the coaxial visual image. The results showed that microstructures mainly consist of the coarse columnar grain and the equiaxed grain at the top layer of AISI 316L samples. The direction of epitaxial growth of columnar grains is affected by the compromise between directional heat flux and crystallographic direction. High numerical temperature gradient and high solidification rate are beneficial to obtaining fine grain size and high yield stress. A modified microstructure map for DED AISI316L was established, which correlates the solidification parameters with a solidification microstructure. This research study, combining temperature distribution, solidification parameter, microstructure, and tensile property, provides an experimental identification of solidification parameters and the model on the solidification theory for precision control of DED process. Directed Energy Deposition (DED), a metal additive manufacturing technique, shows promise for future orthopaedic applications, especially in bone plate manufacturing. The need for patient-specific solutions in orthopaedics is growing, driven by the limitations of traditional bone plates made from stainless steel or titanium alloys and the rising incidence of complex fractures. This paper explores the design of orthopaedic bone plates using Generative Design (GD) and Topological Optimization (TO), aimed at eventual production through DED. By focusing on design, the research addresses challenges like stress shielding, caused by the modulus disparity between conventional plate materials and natural bone. Significant findings include mass reductions of 43.7% and 44.2% for GD designs GD1 and GD2, respectively, and a 36% reduction for the TO design TO1, enhancing biomechanical performance with improved strain values. The findings demonstrate GD's effectiveness in generating anatomically congruent implants, showcasing advancements in personalized care and fracture treatment. The integration of GD and DED within the Design for Additive Manufacturing (DfAM) framework offers a promising pathway for future research focused on refining patient-specific designs and manufacturing processes, aligning with the evolving needs of orthopaedic treatments. Highly entropy alloys (HEAs) are novel materials that have great potential for application in aerospace and marine engineering due to their superior mechanical properties and benefits over conventional materials. NiCrCoFe, also referred to as Ni-based HEA, has exceptional low-temperature strength and microstructural stability. However, HEAs have limited corrosion resistance in some environments, such as a 3.5 wt% sodium chloride (NaCl) solution. Adding corrosion-resistant elements such as molybdenum (Mo) to HEAs is expected to increase their corrosion resistance in a variety of corrosive environments. Metal additive manufacturing reduces production times compared to casting and eliminates shrinkage issues, making it ideal for producing homogeneous HEA. This study used directed energy deposition (DED) to create Cr25-xCo25Ni25Fe25Mox (x = 0, 5, 10%) HEAs. Tensile strength and potentiodynamic polarization tests were used to assess the materials' mechanical properties and corrosion resistance. The mechanical tests revealed that adding 5% Mo increased yield strength (YS) by 20.1% and ultimate tensile strength (UTS) by 9.5% when compared to 0% Mo. Adding 10% Mo led to a 32.5% increase in YS and a 20.4% increase in UTS. Potentiodynamic polarization tests were used to assess corrosion resistance in a 3.5-weight percent NaCl solution. The results showed that adding Mo significantly increased initial corrosion resistance. The alloy with 5% Mo had a higher corrosion potential (Ecorr) and a lower current density (Icorr) than the alloy with 0% Mo, indicating improved initial corrosion resistance. The alloy containing 10% Mo had the highest corrosion potential and the lowest current density, indicating the slowest corrosion rate and the best initial corrosion resistance. Laser Hot Wire (LHW) Directed Energy Deposition (DED) Additive Manufacturing (AM) processes are capable of manufacturing parts with a high deposition rate. There is a growing research interest in replacing large cast Nickel Aluminum Bronze (NAB) components using LHW DED processes for maritime applications. Understanding thermomechanical behavior during LHW DED of NAB is a critical step towards the production of high-quality NAB parts with desired performance and properties. In this paper, finite element simulations are first used to predict the thermomechanical time histories during LHW DED of NAB test coupons with an increasing geometric complexity, including single-layer and multilayer depositions. Simulation results are experimentally validated through in situ measurements of temperatures at multiple locations in the substrate as well as displacement at the free end of the substrate during and immediately following the deposition process. The results in this paper demonstrate that the finite element predictions have good agreement with the experimental measurements of both temperature and distortion history. The maximum prediction error for temperature is 5% for single-layer samples and 6% for multilayer samples, while the distortion prediction error is about 12% for single-layer samples and less than 4% for multilayer samples. In addition, this study shows the effectiveness of including a stress relaxation temperature at 500 °C during FE modeling to allow for better prediction of the low cross-layer accumulation of distortion in multilayer deposition of NAB. The super duplex stainless steel (SDSS) powder SAF2507 was deposited using directed energy deposition. In the as-built state, the microstructure consists of a nearly balanced ferrite–austenite ratio, with an austenite content of 47 vol.%, in contrast to the SDSS processed by the powder bed method, which produces a very low austenite content. This work investigated the differences in the microstructure, mechanical and corrosion properties of the "high-austenite" as-built state and the solution-annealed (SA) state (at 1100 °C for 60 min, followed by quenching in water). In the SA state, an increase in austenite content to 55 vol.% was observed. In addition, the partitioning of alloying elements into austenite and ferrite also occurred, the austenite grains coarsened and a ferrite grain size reduction was found. Microstructural changes were evident in the development of the mechanical properties. The increase in austenite content was accompanied by an increase in the elongation, and conversely, both the yield strength and ultimate tensile strength decreased. No secondary phases, such as carbides or sigma phase, were observed in either state. Both the as-built and solution-annealed samples exhibited a passivation zone in model seawater at 70 °C, but at the same time, the corrosion current density (icorr) of the as-built state was five times higher. ABSTRACTAdditive Manufacturing (AM) processes have the capability to promote a more rational use of resources, reduce generated waste, as well as repair damaged components to extend their lifespan. With the aim of contributing to a more efficient and environmentally friendlier manufacturing process, this research work investigates the energy consumption of the Laser Directed Energy Deposition process (DED-LB) through the introduction of new parameters in its characterisation, which are energy and mass efficiency. First, the energy efficiency of the laser generator itself has been characterised. Based on the results obtained, it was possible to conclude that pulsed laser operation strategies allow a reduction in consumption of up to 9% compared to a continuous laser operation mode. Second, a design of experiments was carried out to relate the energy and mass efficiency of the deposition process to the input parameters: laser power, feed rate, and mass rate. The parameter that most influences the energy efficiency of the process is the mass rate, where high rates are advisable to maximise its value. On the other hand, it is concluded that an increase in the mass rate or a reduction in the feed rate results in an increase in the mass efficiency

While traditional cold metal transfer direct energy deposition (T-CMT-DED) can be sped up by increasing the deposition current; this often negatively affects the deposited part's shape and microstructure due to increased heat input. To address this, we propose a novel approach: auxiliary wire feeding cold metal transfer direct energy deposition (AWF-CMT-DED). In this study, we analyzed the droplet transfer behavior, weld bead geometric characteristics, and stability of stainless steel printed utilizing both T-CMT-DED and AWF-CMT-DED. We observed that increasing the auxiliary wire feed speed led to a greater bead height while maintaining a constant bead width. When the auxiliary wire feed speed reached its upper limit for a given deposition current, the AWF-CMT-DED deposition rate was at least 1.46 times higher than that of T-CMT-DED at the same deposition current. Specifically, the AWF-CMT-DED mode, by reducing the molten pool's temperature gradient, facilitated the formation of fine grains, and the average grain size is 50.9 μm. Microstructural analysis indicated that the grain size decreased under the AWF-CMT-DED mode. In a word, this study illustrates that AWF-CMT-DED can achieve a higher deposition rate and lower heat input to the deposited layers, all while preserving high forming quality.

Abstract Additive manufacturing (AM), also known as 3D printing, is a recent innovation in manufacturing, employing additive techniques rather than traditional subtractive methods. This study focuses on Directed Energy Deposition (DED), utilizing a blend of nickel-based superalloy IN 718 and stainless steel SS316 powders in varying ratios (25%+75%, 50%, and 75%+25%). The objective is to assess the impact of process parameters on quality and optimize them. Mechanical properties of the different powder mixtures are compared. In the study, Taguchi-grey relational analysis is employed for parameter optimization, with four key factors identified: laser power, overlap ratio, powder feed rate, and scanning speed, affecting cladding efficiency, deposition rate, and porosity. Verification experiments confirm optimization repeatability, and further fine-tuning is achieved through one-factor-at-a-time experiments. Optimized parameters yield varied tensile properties among different powder mixtures; for example, a 25% SS316L and 75% IN718 blend demonstrates the highest ultimate tensile strength (499.37 MPa), while a 50% SS316L and 50% IN718 blend exhibits the best elongation (13.53%). This study offers an effective approach for using DED technology to create mixed SS316 and IN718 powders, enabling tailored mechanical performance based on mixing ratios.

This study investigates hybrid stainless steel (SS) 316L/Inconel 625 (IN625) materials via DED for hydrofluoric acid (HF) corrosion resistance. 20% SS 316L + 80% IN625 (20% 316L) exhibits low uniform corrosion (0.35 mm/y) and improved local corrosion performance. High Cr2O3 content in its passive film ensures uniform corrosion resistance. The thermodynamic analysis combined with microstructure observation shows reduced Nb content in 20% 316L's Laves phase, enhancing resistance to micro-galvanic local corrosion. This study provides insights into the design and manufacturing technology of corrosion-resistant materials in harsh corrosive environments.

During the laser directed energy deposition (LDED) process, the in-flight thermal dynamics of metal powders lead to the formation of detrimental by-products such as fumes, flames, and metal vapors. In this work, we use a high-speed camera to investigate the nuanced thermal stage changes of the powders, examining how gas flow rates and laser beam powers influence them. We identify distinct stages in the powder's journey: heating up, fusion and vaporization, flaming, tailing, and accelerated falling. Notably, the latter stages adversely affect both the processing environment and surface quality. Control over gas flow rate and laser beam power dictates the trajectory, duration, and intensity of tailing. Additionally, laser irradiation accelerates the falling speed of particles by 6.8–22.8% compared to non-irradiated ones. Higher laser beam powers increase vaporization-induced propulsion, culminating in escalated particle velocities. Optimal gas flow rates enhance the surface quality by significantly minimizing high-temperature spatter. Through this work, the in-flight thermal dynamic behaviors of metal particles and their impact on LDED processing are explained.

In directed energy deposition (DED), accurately controlling and predicting melt pool characteristics is essential for ensuring desired material qualities and geometric accuracies. This paper introduces a robust surrogate model based on recurrent neural network (RNN) architectures—Long Short-Term Memory (LSTM), Bidirectional LSTM (Bi-LSTM), and Gated Recurrent Unit (GRU). Leveraging a time series dataset from multi-physics simulations and a three-factor, three-level experimental design, the model accurately predicts melt pool peak temperatures, lengths, widths, and depths under varying conditions. RNN algorithms, particularly Bi-LSTM, demonstrate high predictive accuracy, with an R-square of 0.983 for melt pool peak temperatures. For melt pool geometry, the GRU-based model excels, achieving R-square values above 0.88 and reducing computation time by at least 29%, showcasing its accuracy and efficiency. Within this study, the alloy NiAl–2.5Ta–7.5Cr is investigated as a new matrix material for cBN-reinforced abrasive turbine blade tip coatings as currently used NiCoCrAlY matrix alloys suffer from insufficient strength at the high operating temperatures. Laser-based directed energy deposition with blown powder was applied to produce cBN reinforced NiAl-based coatings on monocrystalline CMSX-4 substrates. For this, powdery titanium-coated cBN and NiAl–2.5Ta–7.5Cr material were co-injected into the process zone to achieve an in situ formation of a NiAl–2.5Ta–7.5Cr/cBN composite. In order to overcome challenges such as cracking susceptibility, inductive preheating of the substrate up to 800 °C was used. Optical and scanning electron microscopy, energy dispersive X-ray spectroscopy, as well as electron backscatter diffraction were applied to analyse the fabricated samples' microstructure. Additionally, the mechanical properties were evaluated by means of microhardness mappings. This work demonstrates the feasibility of in situ forming a metal matrix composite with a homogeneous distribution of cBN particles. The results show the beneficial effect of high-temperature preheating on the crack formation. However, the study also reveals challenges such as cracking induced by the injected cBN particles as well as severe intermixing of substrate and coating, which yields spatially resolved deviations in the chemical composition and resulting variations in microstructure and hardness. High-fidelity, data-driven models that can quickly simulate thermal behavior during additive manufacturing (AM) are crucial for improving the performance of AM technologies in multiple areas, such as part design, process planning, monitoring, and control. However, complexities of part geometries make it challenging for current models to maintain high accuracy across a wide range of geometries. In addition, many models report a low mean-square error (MSE) across the entire domain of a part. However, in each time-step, most areas of the domain do not experience significant changes in temperature, except for the regions near recent depositions. Therefore, the MSE-based fidelity measurement of the models may be overestimated. This article presents a data-driven model that uses the Fourier neural operator to capture the local temperature evolution during the AM process. Besides MSE, the model is also evaluated using the R² metric, which places great weight on the regions where the temperature changes significantly than MSE. The model was trained and tested on numerical simulations based on the discontinuous Galerkin finite element method for the direct energy deposition AM process. The results shows that the model maintains 0.983 - 0.999 R² over geometries not included in the training data, which is higher than convolutional neural networks and graph convolutional neural networks we implemented, the two widely used architectures in data-driven predictive modeling. Arc weaving is a feasible technique for making thick-walled components in the arc-based directed energy deposition process (DED-Arc). In the current study, four different arc weaving strategies, namely, triangle, square, semi-circle, and helix, are used to fabricate the walls. For this, gas tungsten arc welding (GTAW) based DED-Arc set-up using aluminium alloy wire (ER4043) as a filler material is used for different printing strategies. The fabricated walls were investigated for their surface characteristics, microstructure, mechanical properties and residual stress. The weld-bead and wall geometry study revealed that for the same number of layers, the semi-circular arc-weaving strategy had the maximum height among all, with an effective area of 65.77 %. The waviness of the side surface of the walls was maximum for the semi-circle (714 ± 35 µm), indicating the semi-circle will require almost twice the amount of machining than the helix, square, and triangle in postprocessing operation. The optical micrographs showed that the semi-circular weaving pattern exhibited a coarser gain with thicker grain boundaries with an average grain size of 46.4 ± 23.7 µm as compared to other weaving patterns. The triangle weaving pattern demonstrated the smallest grain size among all, resulting in high hardness and superior wear resistance. The residual stress (RS) results revealed that the RS is in tension (22–24 MPa) in the bottom layers for all the walls and becomes almost zero (−1.5 to −2.5 MPa) in the top layers except for the walls formed by helix strategy. The square weaving strategy strikes a balance between surface characteristics, microstructure, and mechanical properties, making it a highly viable option for thick wall fabrication. Wire arc additive manufacturing (WAAM), based on gas metal arc welding, is ideal for fabricating components with sizeable geometries and moderate structural intricacies. However, the electric arc introduces a heat source and directional heat dissipation during deposition, resulting in undesired microstructural characteristics, such as columnar dendritic structures, which lead to variations in hardness across the printed component. Our previous research introduced the friction stir burnishing (FSB) tool integrated with WAAM using a hybrid approach called simultaneous processing. This method suppressed dendrite formation and enhanced the microstructure within WAAM. This approach directly correlates process dynamics, force dynamics, and temperature control, facilitating efficient plastic deformation. This research investigates the relationship between process parameters and microhardness within the combined manufacturing systems of WAAM and FSB tools. The study primarily focuses on using SUS 316L austenitic stainless steel wire material for WAAM and examines how simultaneous operation with the FSB tool impacts microstructure and microhardness. The investigation emphasizes three key parameters: the distance between the welding torch and the FSB tool, tool rotational speed, and machine feed speed. Comprehensive experimentation, including Taguchi analysis, determines optimal values for these parameters. Results indicate that torch-to-tool distance and machine feed speed significantly influence microhardness, while tool rotational speed shows minimal impact. The most effective combination for enhancing microhardness was a torch-to-tool distance of 20 mm, a machine feed speed of 528 mm/min, and a tool rotational speed of 1900 rpm. This combination induced a plastic deformation transformation effect, contributing to the overall improvement in microhardness. Additionally, the optimal parameters for achieving a smaller grain size were a torch-to-tool distance of 17 mm, a machine feed speed of 356 mm/min, and a tool rotational speed of 1900 rpm, as indicated by the average grain size. Furthermore, this study shows significant improvements in microstructure and hardness within 50–200 µm depth from the surface. Comparative analysis between FSB tool-processed and non-processed samples indicates a 22.51% increase in microhardness, with the grain size of the simultaneous process being 7 µm compared to 11.55 µm. Optimizing the process parameters of simultaneous processing achieves superior microhardness and microstructural refinement. Additionally, it highlights the need for further material development to address challenges associated with tool durability, paving the way for advancements in simultaneous processes. The PH 13-8 Mo family of steels belong to the martensitic precipitation hardening stainless steels (MPHSSs) category, which exhibits a good combination of mechanical properties and corrosion resistance. Additive manufacturing (AM) offers advantages, including reduced material waste and the capability to produce complex, near-net-shape parts. Consequently, the application of AM techniques to the PH 13-8 Mo family is being increasingly explored across various industries. This review paper presents the existing literature on the topic and provides an overview. The review starts by presenting information about the PH 13-8 Mo family, including microstructure, chemical compositions, heat treatments, and mechanical properties. Afterwards, the work focuses on presenting the microstructure and resulting properties of PH 13-8 Mo family processed by three different additive manufacturing processes: Powder Bed Fusion using a Laser Beam (PBF-LB), Directed Energy Deposition using an Electric Arc (DED-Arc), and Directed Energy Deposition using a Laser Beam (DED-LB), both in their as-built condition and following post-processing heat treatments. The review concludes with a summary and outlook that highlights existing knowledge gaps and underscores the need for further research to tailor the microstructural evolution and enhance the properties. Directed energy deposition (DED-LB-p) is used for the production of large components due to the high deposition rates. The large number of process parameters and printing strategies makes it difficult to optimize this process to achieve the optimal properties. Intensive post-processing is still the main obstacle to the widespread use of this process. In this work, the influence of different printing strategies and process parameters on the microstructural and tensile mechanical performance at room temperature is investigated. The porosity is measured in both printing directions. The grain orientation and size are analyzed by EBSD. A very low porosity of less than 0.4% is found in all the printed samples. The samples printed with the optimized offset printing strategy show a significant improvement in tensile strength of 1000 MPa without heat treatment compared to the other processing routes. In this work, the influence of powder reuse up to three times on directed energy deposition (DED) with laser processing has been studied. The work was carried out on two different gas atomized powders: a cobalt-based alloy type Stellite® 21, and a super duplex stainless steel type UNS S32750. One of the main findings is the influence of oxygen content of the reused powder particles on the final quality and densification of the deposited material and the powder catch efficiency of the laser deposition process. There is a direct relationship between a higher surface oxidation of the particles and the presence of oxygen content in the particles and in the as-built materials, as well as oxides, balance of phases (in the case of the super duplex alloy), pores and defects at the micro level in the laser-deposited material, as well as a decrease in the amount of material that actually melts, reducing powder catch efficiency (more than 12% in the worst case scenario) and the initial bead geometry (height and width) that was obtained for the same process parameters when the virgin powder was used (without oxidation and with original morphology of the powder particles). This causes some melting faults, oxides and formation of undesired oxide compounds in the microstructure, and un-balance of phases particularly in the super duplex stainless steel material, reducing the amount of ferrite from 50.1% to 37.4%, affecting in turn material soundness and its mechanical properties, particularly the hardness. However, the Stellite® 21 alloy type can be reused up to three times, while the super duplex can be reused only once without any major influence of the particles' surface oxidation on the deposited material quality and hardness. Additive Manufacturing (AM) is a transformative manufacturing technology enabling direct fabrication of complex parts layer-by-layer from 3D modeling data. Among AM applications, the fabrication of Functionally Graded Materials (FGMs) has significant importance due to the potential to enhance component performance across several industries. FGMs are manufactured with a gradient composition transition between dissimilar materials, enabling the design of new materials with location-dependent mechanical and physical properties. This study presents a comprehensive review of published literature pertaining to the implementation of Machine Learning (ML) techniques in AM, with an emphasis on ML-based methods for optimizing FGMs fabrication processes. Through an extensive survey of the literature, this review article explores the role of ML in addressing the inherent challenges in FGMs fabrication and encompasses parameter optimization, defect detection, and real-time monitoring. In this work, three cooling strategies were proposed to increase the cooling rate and avoid extensive exposure to higher temperatures during the manufacturing of components in Inconel 625 using wire arc additive manufacturing (WAAM): forced cooling with compressed dry air jet, interpass idle time and the combination of both strategies. These strategies were compared for two welding technologies within gas metal arc welding (GMAW) process: pulsed and cold metal transfer (CMT). The results show that deposition using the GMAW-CMT welding mode showed better quality and uniformity than the GMAW-pulsed mode. The tested interpass idle time did not cause a significant effect on the mechanical properties, while the forced cooling using an air jet slightly improved the properties and may be used to increase productivity, especially for larger components. Additive manufacturing (AM) is increasingly used for fabricating parts directly from digital models, usually by depositing and bonding successive layers of various materials such as polymers, metals, ceramics, and composites. The design freedom and reduced material consumption for producing near-net-shaped components have made AM a popular choice across various industries, including the automotive and aerospace sectors. Despite its growing popularity, the accurate estimation of production time, productivity and cost remains a significant challenge due to the ambiguity surrounding the technology. Hence, reliable cost estimation models are necessary to guide decisions throughout product development activities. This paper provides a thorough analysis of the state of the art in cost models for AM with a specific focus on metal Directed Energy Deposition (DED) and Powder Bed Fusion (PBF) processes. An overview of DED and PBF processes is presented to enhance the understanding of how process parameters impact the overall cost. Consequently, suitable costing techniques and significant cost contributors in AM have been identified and examined in-depth. Existing cost modelling approaches in the field of AM are critically evaluated, leading to the suggestion of a comprehensive cost breakdown including often-overlooked aspects. In the context of directed energy deposition (DED), the production of complex components necessitates precise control of all processing parameters while mitigating undesirable factors like heat accumulation. This research seeks to explore and validate with various materials the impact of a geometry-based analytical model for minimizing heat input on the characteristics and structure of the resultant DED components. Furthermore, it aims to compare this approach with other established methods employed to avoid heat accumulation during production. The geometry of the fabricated specimens was assessed using a linear laser scanner, cross-sections were analyzed through optical microscopy, and the effect on mechanical properties was determined via microhardness measurements. The specimens manufactured using the developed analytical model exhibited superior geometric precision with lower energy consumption without compromising mechanical properties. The microstructure and 650 °C tensile properties of a compositionally graded IN718-René41 (718-R41) superalloy fabricated by laser blown-powder directed energy deposition (DED-LB/M) are investigated to understand structure–property relationships and baseline tensile properties. Digital Image Correlation (DIC), in situ neutron diffraction, and conventional characterization techniques are performed to study the as-built and heat-treated states. The applied heat treatment generates static recrystallization and equiaxed grains in 718-rich compositions, while R41-rich compositions remain partially or un-recrystallized possibly influenced by a higher MC carbide fraction (>0.5%). The yield strengths of the 718 and R41 sections in the heat-treated state are comparable to wrought forms but the graded compositions show weakness due to unoptimized heat treatment. Diffraction elastic constants first decrease and then increase along the 718-R41 composition gradient, while a small difference is observed between the as-built and heat-treated states and γ, γ′ phases. Overall, the compositionally graded region shows a smooth transition in the elastic properties. Grain-level load transfer from the (220) to (200) grains shows compositional dependence, and qualitatively agrees with DIC-measured macroscopic yield strength. Within the (200) grains, the γ/γ′ phases deform elastically until the γ phase yields and afterwards, the γ′ phase takes load from the γ phase. [ABSTRACT FROM AUTHOR]

To understand the mechanism of powder transportation in a coaxial feeding system, computational fluid dynamics and the discrete element method are coupled to simulate the gas flow and metal powder transportation characteristics in a directed energy deposition feeding system. Results indicate that powder diversion occurs in the bending region of powder transportation pipes. In a conveying pipe containing powders with a particle size of 53–85 μm, powder aggregation occurs at concentrations of 5.63 and 6.26 kg/m3 in bending curvatures of 11.13 and 13.33 m−1, respectively. The ratio of the particles in the three conveying pipes transported into the mixture region is 92.8% for particles with diameters of 53–85 μm, 95.0% for particles with diameters of 85–117 μm, and 96.7% for particles with diameters of 117–150 μm. Directed energy deposition (DED) is gaining widespread acceptance in various industrial applications since its unique manufacturing features allow the DED to print metallic parts with very complex geometries. However, DED inevitably generates a lot of internal pores which can limit the widespread applications of the DED technique. The current studies on DED porosity are mostly focused on analyzing pores' bulk-scale influences on mechanical properties and performances. Since DED pores have a micro-scale existence, with dimensions ranging from a few microns to several hundred microns, it is fundamental to explore the pores' influences on the micro-scale, including local mechanical properties, residual stress, and grains near pores. However, this important research direction has been neglected. The objective of this work is to fill the above gap in DED porosity research and acquire a fundamental understanding of the role of porosity on a microscopic scale. The authors used nanoindentation approaches to investigate internal pores' effects on mechanical properties and residual stress in local regions surrounding the pores. In addition, the grains near pores were observed through EBSD, and simulated with the Kinetic Monte Carlo model. The research findings can be provided for DED researchers and industrial practitioners as technical guidance. Most importantly, the research results can work as a good reference for tracing the source of bulk-scale mechanical performances and properties of DED parts with internal pores. Purpose: Additive manufacturing (AM) of duplex stainless steels (DSS) is still challenging in terms of simultaneously generating structures with high build quality and adequate functional properties. This study aims to investigate comprehensive process-material-property relationships resulting from both laser-directed energy deposition (DED-LB/M) and laser powder bed fusion (PBF-LB/M) of DSS 1.4462 in as-built (AB) and subsequent heat-treated (HT) states. Design/methodology/approach: Cuboid specimens made of DSS 1.4462 were generated using both AM processes. Porosity and microstructure analyses, magnetic-inductive ferrite and Vickers hardness measurements, tensile and Charpy impacts tests, fracture analysis, critical pitting corrosion temperature measurements and Huey tests were performed on specimens in the AB and HT states. Findings: Correlations between the microstructural aspects and the resulting functional properties (mechanical properties and corrosion resistance) were demonstrated and compared. The mechanical properties of DED-LB/M specimens in both material conditions fulfilled the alloy specifications of 1.4462. Owing to the low ductility and toughness of PBF-LB/M specimens in the AB state, a post-process heat treatment was required to exceed the minimum alloy specification limits. Furthermore, the homogenization heat treatment significantly improved the corrosion resistance of DED- and PBF-processed 1.4462.
