35. Accuracy Analysis for a Flow Line Process using a Mobile Holding Fixture for Machining CRFP Components

Abstract

The aerospace sector is challenged to produce airplanes more efficiently and resiliently in the future. This leads to an increasing demand for improving productivity and flexibility as well as providing solutions for sustainable developments. A bottleneck in production is the machining of large-scale components. Apart from the machining tasks, non-productive operations like fixture adjustment, component handling, referencing and localization are performed within the machining station and can constitute up to 50% of the overall workload. In the UniFix project, Fraunhofer IFAM is participating in the development of a mobile fixture system for large-scale aircraft components, like vertical tail plane and landing flap components of the single aisle aircrafts. By installing components into a mobile holding fixture with an according referencing scheme, a flow line can be established that is composed of specialized workstations discharging the machining station from non-productive processes, leading to higher productivity. This paper focusses on the component localization and referencing strategies for this mobile holding fixture. Here, specific challenges are caused by the transport in between the referencing and the machining process. Therefore, influences that contribute to the overall geometric uncertainty of the referencing process for machining are evaluated in detail. In this work, an automated laser scanner based localization of the components will be presented. Furthermore, estimations on the uncertainty in the involved systems will be conducted and propagated through the localization process.

Abstract

Aims Takotsubo syndrome (TTS) is an acute and reversible left ventricular dysfunction and can be complicated by cardiogenic shock (CS). However, few data are available on optimal care in TTS complicated by CS. Aim of this study was to evaluate short- and long-term impact of intra-aortic balloon pumping (IABP) on mortality in this setting. Methods and results In a multi-centre, international registry on TTS, 2248 consecutive patients were enrolled from 38 centres from Germany, Italy, and Spain. Of the 2248 patients, 212 (9.4%) experienced CS. Patients with CS had a higher prevalence of diabetes (27% vs. 19%), male sex (25% vs. 10%), and right ventricular involvement (10% vs. 5%) (P < 0.01 in all cases). Forty-three patients with CS (20% of 212) received IABP within 8 h (interquartile range 4–18) after admission. No differences in terms of age, gender, cardiovascular risk factors, and admission left ventricular ejection fraction were found among patients with and without IABP. There were no significant differences in terms of 30-day mortality (16% vs. 17%, P = 0.98), length of hospitalization (18.9 vs. 16.7 days, P = 0.51), and need of invasive ventilation (35% vs. 41%, P = 0.60) among two groups: 30-day survival was not significantly different even after propensity score adjustment (log-rank P = 0.73). At 42-month follow-up, overall mortality in patients with CS and TTS was 35%, not significantly different between patients receiving IABP and not (37% vs. 35%, P = 0.72). Conclusions In a large multi-centre observational registry, the use of IABP was not associated with lower mortality rates at short- and long-term follow-up in patients with TTS and CS. The high demand of efficient large scale machining operations by concurrently decreasing operating time and costs has led to an increasing usage of industrial robots in contrast to large scaled machining centers. The main disadvantage of industrial robots used for machining processes is their poor absolute accuracy, caused by the serial construction, resilience of gearings and sensitivity for temperature changes. Additionally high process forces that occur during machining of CFRP structures in aerospace industry lead to significant path errors due to low structural stiffness of the robot kinematic. These errors cannot be detected by means of motor encoders. That is why calibration processes and internal control laws have no effect on errors caused by elastic deformation. In this research paper an approach for increasing the absolute accuracy of an industrial milling robot with help of a Laser Tracker system during machining tasks will be presented. To measure the position and orientation of the robot tool center point (TCP) a specific adapter is mounted on the milling spindle near the TCP to provide a 6DoF measurement. Via a real time interface pose data can be obtained in millisecond cycles and is used for calculating the current path errors of the robot. The implementation of an additional controller in the manufacturers CNC allows the correction of the programmed trajectory so that the machining path will match its specifications.

Abstract

Industrial robots have already demonstrated their advantages in smart and efficient production in a wide field of applications and industries. However, their use for machining of structural aircraft components is still impeded by the disadvantage of low absolute accuracy, sensitivity to process loads and limited workspace compared to large machining centers. A mobile robotic system is presented as a new approach for machining applications of large aircraft components. The system presented in this paper consists of a CNC-based serial robot kinematic with additional secondary encoder systems on every axis. The entire system is based on a Siemens CNC control, which evolves the robot to a full-featured machine tool. This setup enables additional possibilities for the implementation of extended control strategies and advanced calibration routines. Thus, high demands and challenging tolerances in aircraft manufacturing will be fulfilled, so that process times and investment cost can be reduced significantly.
