Polimerlerin ekstrüzyon yöntemi ile şekillendirilmesinde, bilinmesi gereken en önemlireolojik özellik, polimer malzemenin kayma viskozitesidir. Polimerlerin kayma viskozitesi,genellikle kılcal reometreler kullanılarak belirlenmektedir. Kılcal reometreler, polimerişleme yöntemlerini tam olarak temsil etmeyen, yöntem uyumsuz karakterizasyoncihazlarıdır. Bu tez çalışmasında, polimer ekstrüzyon tezgahı, kılcal kalıplar, basınç vesıcaklık ölçme donanımları kullanılarak, yöntem uyumlu bir reolojik karekterizasyonsistemi kurulmuştur. Oluşturulan test düzeneğinin performansı, polipropilen (PP) malzemeiçin testler yapılarak ortaya konulmuştur. Ayrıca, oluşturulan karakterizasyon sisteminde,kalıba giriş açısının PP kayma viskozitesine etkisi, kullanılan farklı giriş açılı kılcalkalıplar ile belirlenmiştir. Çalışmada, PP için elde edilen reolojik bulgular, literatürsonuçları ile karşılaştırılmıştır. Karşılaştırma sonuçları, oluşturulan reolojikkarakterizasyon sisteminin, polimer malzeme reolojik karakterizasyonunda kullanılabilirolduğunu göstermiştir. The most important rheological property to be known in shaping polymers by extrusionmethod is the shear viscosity of the polymer material. The shear viscosity of the polymersis generally determined using capillary rheometers. Capillary rheometers are methodincompatiblecharacterization devices that do not fully represent polymer processingmethods. In this thesis, a methodological rheological characterization system has beenestablished by using polymer extrusion bench, capillary molds, pressure and temperaturemeasuring equipment. The performance of the test apparatus formed was demonstrated byperforming tests for polypropylene (PP) material. In addition, the effect of the inlet angleon the shear viscosity of the mold in the formed characterization system was determinedby using different inlet angle capillary molds. In this study, rheological findings for PPwere compared with the literature results. The results of the comparison showed that therheological characterization system created can be used in the rheological characterizationof polymer material

Plastik ekstrüzyonunda, kalıp çıkış kesitinde karşılaşılan iki ana problem bulunmaktadır. Bunlar, sırasıyla kesit boyunca eriyik akış hızındaki dengesizlik ve eriyik malzemenin visko-elastik etkiler nedeniyle kalıp çıkış kesitinin genişlemesidir. Her iki problemde de elde edilen profil geometrisinin, istenilen profil geometrisinden saptırarak hem görsel hem de fonksiyonel hatalara neden olmaktadır. Bu tez çalışmasında, kalıp içi eriyik akış hızının dengelenmesi problemi incelenmiştir. Kalıp çıkışında, eriyik akış hızını dengelemek üzere, akış kanalı, akış ayırıcı unsurlar kullanılarak farklı bölgelere ayrılmıştır. Çıkış kesitinde, her bölgedeki hızın eşit olması için, bölgeler boyunca basınç kaybını eşitlemek ve çıkış kesitinde ki basınçlarını eşitlemek üzere, her bir bölgenin sahip olması gereken uzunluk değerleri hesaplanmış ve akış kanalı yeniden şekillendirilmiştir. Analizler, Polipropilen (PP) malzeme için yapılmıştır. İzotermal şartlar için yapılan analizlerde, PP'nin kayma viskozitesi Bird-Carreau viskozite modeli ile temsil edilmiştir. Yapılan analizlerin sonucunda kalıp çıkışında dengelenmiş hız dağılımı elde edilebilmiştir. In plastic extrusion, there are two main problems encountered in the die exit section. These are, respectively, the unbalanced of the melt flow rate through the section and the die swell of the die exit section due to the visco-elastic effects of the molten material. The deflection of the profile geometry obtained from both problems from the desired profile geometry causes both visual and functional errors. In this thesis, the problem of balancing the melt flow rate in the die is examined. At the die exit, the flow channel is divided into different zones using flow separating elements to compensate for the melt flow rate. In order to equalize the pressure loss across the zones and to equalize the pressures in the exit section, the length values required for each zone were calculated and the flow channel was reshaped so that the velocity in each zone was equal in the output section. Analyzes were made for Polypropylene (PP) material. In the analysis for isothermal conditions, the shear viscosity of PP was represented by the Bird-Carreau viscosity model. As a result of the analyzes, balanced velocity distribution at the exit of the die was obtained..

Bu tez çalışması, Tübitak 115M041 numaralı ve Yüksek Isıl Dirençli Genleştirilmiş Perlit Esaslı ve Karbondioksit Hücreli Isı Yalıtım Levhasının Geliştirilmesi başlıklı projenin bir iş paketi kapsamında gerçekleştirilmiştir. Projenin özgün yanını oluşturan karbondioksit hücreleri polimer esaslı kap içerisine CO2 gazı hapsedilerek oluşturulmakta ve ana matriste yapay gözenek oluşturmak için kullanılmaktadır. CO2 hücrelerini saran polimer kap malzemesi olarak ısı iletim katsayısı düşük, Petkim tarafından yerli olarak üretilebilen ve gaz geçirgenliği kabul edilebilir seviyede olan Poliproilen (PP) malzemesi seçilmiştir. Bu tez çalışmasında PP malzemesinin polimer kap olarak en ince kalınlıkta üretilebilirliğine yönelik reolojik karakterizasyonu yapılmıştır. Bu kapsamda, 115M041 numaralı proje bütçesiyle alınan ekstrüder makine için farklı L uzunluğunda (10, 15, 20 ve 30 mm) ve D çapında (1 ve 2 mm) 6 adet kapileri kalıp üretilmiştir. Üretilen kapileri kalıplar ile tek vidalı ekstrüder makineler için kapileri reometre düzeneği kurulmuştur. Kurulan düzenek ile PP malzemesi için kayma hızı değerleri 350-46,000 s-1 aralığında elde edilmiştir. Elde edilen sonuçlar, kalıp çapının artması ile kayma gerilmesi ve viskozite değerlerinin yükseldiğini kayma hızı değerinin ise azaldığını, kalıp uzunluğunun artmasıyla kayma gerilmesi ve viskozite değerlerinin azaldığı göstermiştir. This thesis study was undertaken within a work package of Tübitak Project with 115M041 number entitled Development of high thermal resistant, expanded perlite based thermal insulation panel with CO2 cell. Carbon dioxide cells, which are the unique side of this project, are formed by trapping CO2 gas in a polymer-based membrane and the main matrix is used to form artificial pores. Polypropylene (PP) material, which has a low thermal conductivity coefficient and which can be produced locally by Petkim and is in an acceptable gas permeability level, has been selected as the polymer membrane material surrounding the CO2 cells. In this thesis study, rheological characterization of PP material as polymer membrane in the thinnest thickness was made. Within this scope, 6 dies with different L lengths (10, 15, 20 and 30 mm) and D diameters (1 and 2 mm) were manufactured for the extruder machine which were bought by the project budget numbered 115M041. With manufactured capillary dies, capillary rheometer contrivance was installed for single screw extruder machines. With installed contrivance, the shear rate values for PP material was obtained at the range of 350-46,000 s-1. The results showed that the shear stress and viscosity values increased as the die diameter increased, the shear rate decreased as the die length increased, and the shear stress and viscosity values decreased as the die length increased.

Traditional heat insulation materials do not stand all desired properties. Thus, developing new heat insulation materials is very important. In this study, expanded perlite based heat insulation material was developed as an alternative to the traditional insulation materials. The composition of the developed material was designed and prepared using the theoretical thermal conductivity prediction models. The prepared material was molded in a rectangular shape panel. Thermal conductivities of panels were measured experimentally and the results were compared with the calculated results. Also, the results showed that the developed panels can be used for heat insulation applications. On the other hand, the closest model to the experimental results is the parallel model whose average deviation is 4.22% while the farthest model is the Cheng and Vachon model whose average deviation is 12.43%. It is obtained that parallel and series models are generally in good agreement with the experimental results. Nevertheless, it is seen some deviations between experimental and theoretical calculation results. The theoretical prediction models do not include any processing conditions such as molding and curing. It is thought that these deviations have originated because of the missing processing parameters in theoretical prediction models. As a result of experimental studies, the lowest thermal conductivity value of expanded perlite based panels was obtained 43.5 mW/m.K. Consequently, the heat transfer coefficient of the panels containing expanded perlite can be calculated nearly by the parallel method. Derin çekme prosesinde yağlayıcı kullanılması şekillenme esnasında kalıp elemanları ve sac malzeme temas yüzeylerinde oluşan sürtünme kuvvetlerinin etkisini azaltmaktadır. Malzeme, kalıp ve baskı plakası yüzey kalitesi, sıcaklık, baskı plakası kuvveti ve kullanılan yağlayıcının özellikleri sürtünme kuvvetlerine etki eden faktörlerdir. Bu çalışmada; yüksek mukavemetli HC300LA (Erdemir 7128) ve HC420LA (Erdemir 7140) sac malzemelerinin ılık derin çekme yöntemiyle şekillendirilmesi sırasında kullanılan yağlayıcı türünün çekme oranına (DR) ve şekillendirme kuvvetine etkileri, deneysel olarak incelenmiştir. Çalışmada, grafit sprey ve grafit sprey ile teflon (PTFE) bileşiminin birlikte kullanıldığı iki tür yağlayıcı kullanılmıştır. Yağlayıcı türü olarak grafit sprey ve teflon bileşimi kullanıldığında sürtünme kuvvetinin grafit sprey kullanımına oranla azaldığı ve bunun sonucu olarak da şekillendirme kuvvetinin de azaldığı gözlenmiştir. Plastik ürünler enjeksiyonla kalıplama yöntemi ile üretilirken, kalıp boşluğuna giren ergimiş sıcak plastik, soğukkalıp duvarlarına temas anında sıcaklığını kaybederek katılaşmaktadır. Katılaşan katman kalınlığı, akış direnciüzerinde çok önemli bir etkiye sahiptir. Aynı zamanda ergimiş sıcak plastiğin viskozitesi, sıcaklığın düşmesi ileüstel (exponential) olarak artmaktadır. Ayrıca, katılaşan katman kalınlığının artması, akışın gerçekleştiği kesitide daraltmaktadır. Daralan kesitten akan plastik miktarının azalması sonucu, kalıp boşluğunun tam dolmamasıeksik ürün kalıplanmasına veya gereğinden fazla enerji tüketimine neden olmaktadır. Bu çalışmada, A.Y.PE(Alçak yoğunluklu Polietilen) malzemesinin kalıplanması sırasında enjeksiyon hızı, ergiyik sıcaklığı ve kalıpsıcaklığı gibi parametrelerin katılaşan katman oluşumuna etkisi sonlu elemanlar yöntemi ile sayısal olarak analizedilmiştir. Analizlerde Moldflow yazılımı kullanılmıştır. Enjeksiyon hızı, kalıp sıcaklığı ve ergiyiksıcaklığındaki artışın katılaşan katman oluşumunu azalttığı tespit edilmiştir.

In the injection molds, the governing equations that describe the flow front of a polymer melt and form of the pressure, velocity and temperature distribution have been derived for the mathematical modeling. The continuity, the momentum and the energy equations derived from different methods in the literature wereobtained in detail and they were prepared as a set on which the solving methods of differential equations can be applied. In discretization process using Finite Control Volume, Full Implicit and Upwind methods were used. For two dimensional cavity, variations of density were calculated using Boussinesq Approach by Phoneics program. Filling simulation in the cavity were achieved. In addition, solid layer was determined by Darc’y method., Plastik enjeksiyon kalıplarında, kalıp boşluğu içerisinde ergimiş plastiklerin akışının matematiksel modellenmesi, akış burnu hareketlerinin tayini ve basınç, hız ve sıcaklık dağılımlarının belirlenmesi için kullanılan temel denklemler türetilmiştir. Literatürde farklı metotlarla türetilen fakat, çok anlaşılır olarak verilmeyen süreklilik, momentum ve enerji denklemleri daha detaylı bir şekilde elde edilmiş ve diferansiyel denklem çözüm metotlarının uygulandığı biçime getirilmiştir. Sonlu Kontrol Hacmi formülasyonu’na göre yapılan ayrıklaştırma işleminde Tam Implicit metodu ve Upwind metodu kullanılmıştır. Kalıp boşluğunun iki boyutlu olarak ele alındığı çalışmada, Phoenics programı ile yapılan çözümlemede, yoğunluğun değişimleri Boussinesq Yaklaşımı’na göre hesaplanmıştır. Plastiğin kalıp boşluğunu doldurması simüle edilmiştir. Ayrıca, Darc’y yöntemi kullanılarak katı katman tabakası tespit edilmiştir

Bu tez çalışmasında, enjeksiyonla kalıplama sırasında ergiyik polimerin kalıp boşluğundaki üç boyutlu akış davranışı, deneysel olarak görüntülenmiş ve sayısal analizi gerçekleştirilmiştir. Polimer olarak Alçak yoğunluklu Polietilen (A.Y.PE), Yüksek Yoğunluklu Polietilen (Y.Y.PE) ve Polistiren (PS) plastik malzemelerinin kullanıldığı çalışmada, kalıp boşluğundaki üç boyutlu akış davranışı, kalıp boşluğuna yerleştirilen üç adet temperlenmiş cam ile görüntülenebilir hale gelmiştir. Görüntüler, video kamera ile kayıt edilmiş ve video görüntülerinden fotoğraf kareleri elde edilmiştir. Sayısal analizler, FLUENT yazılımı ortamında gerçekleştirilmiştir. Sayısal analizlerden daha gerçekçi sonuçların alınabilmesi için, A.Y.PE, Y.Y.PE ve PS malzemelerinin viskozite, yoğunluk ve ısı iletim katsayısı gibi fiziksel ve reolojik özellikleri deneysel olarak tespit edilmiş ve elde edilen sonuçlar modellenerek temel akış denklemlerinde kullanılmıştır. Viskozite kayma hızı ve sıcaklığa bağlı, yoğunluk ve ısı iletim katsayısı ise sıcaklığa bağlı olarak modellerde ifade edilmiştir. Basınca dayalı çözüm algoritmasının kullanıldığı analizlerde basınç SIMPLE algoritması ile elde edilmiştir. Akış cephesi, akışkan hacmi (VOF) yöntemi ile tespit edilmiştir. Deneysel görüntüler ile, fiziksel ve reolojik özelliklerin sabit alındığı ve deneysel veriler kullanılarak oluşturulan modellerin kullanıldığı simülasyon çıktıları kıyaslanmıştır. Akış cephesi profillerinin her üç sonuçta da benzer olduğu, fakat dolum süreleri dikkate alındığında fiziksel ve reolojik özellik modellerinin kullanıldığı simülasyon çıktılarının gerçeğe çok daha uygun olduğu tespit edilmiştir. In this thesis study, three dimensional flow behaviour of the molten polymer in the mould cavity during the injection moulding is visually recorded and numerically analysed. In this study, which includes the Low Density Polyethylene (LDPE), High Density Polyethylene (HDPE) and Polystyrene (PS) as polymer, the three dimensional flow behaviour in the mould cavity, is become visually recordable by tempered three glasses located into the mould cavity. Images are recorded by a video camera and the frames are obtained from the records. Numerical analyses are reached by using the FLUENT software. To obtain the more realistic results from the analysis, the physical and the rheological properties of the LDPE, HDPE and PS are experimentally obtained and the obtained data are modelled and the models are taken into account in the governing equations. Viscosity is expressed depending on the shear rate and the temperature; the density and the thermal conductivity are expressed depending on the temperature. In the analyses, where the pressure based solution algorithm is preferred, the pressure is obtained with the SIMPLE algorithm. The flow front is determined according to the volume of fluid (VOF) method. The analyses result which includes the constant physical and rheological properties and the analyses result which includes the physical and rheological property models are compared with the experimental images. It is obtained that the flow front profiles are the same with each other but, if the filling times are considered, the analysis results obtained using the physical and rheological property models are more realistic. 193

Bilgisayar Destekli Tasarım, Bilgisayar Destekli Üretim ve Bilgisayar Destekli Mühendislik yazılımları, kalıp çekirdeklerinin işlenmesinde vazgeçilemez unsurlardır. Bu çalışmada, kalıp tasarım ve üretimi için endüstride yaygın olarak kullanılan Catia, Cimatron, Pro-Engineer ve Unigraphics olmak üzere 4 farklı yazılımdan faydalanılmıştır. Gazi Mustafa Kemal Atatürk’ ün yüz geometrisinin 3 boyutlu yüzey modeli, AISI P20 kalıp çeliğine erkek ve dişi kalıp çekirdekleri olarak işlenmiştir. Kalıp çekirdekleri kaba, ara ve bitirme pasoları dikkate alınarak kalıp çekirdekleri işlenmiştir. Zig zag, Çevre Paralel, Parça Paralel, Trochoidal1, Radyal ve Spiral olmak üzere 6 farklı işleme yöntemi seçilmiştir. Belirlenen 6 farklı işleme tipi hem uygulanmış hem de benzetim olarak gerçekleştirilmiştir. Benzetim ve uygulamadan elde edilen işleme süreleri ve yüzey pürüzlülükleri değerlendirildiğinde; en uygun takım yolunun çevre paralel tipi işleme yöntemiyle elde edildiği tespit edilmiştir., for designing and manufacturing of the cores and the cavities. In this study, four softwares such as Catia, Cimatron, ProEngineer and Unigraphics which are well known in the industrial applications were used. The 3D face geometry of Gazi Mustafa Kemal Atatürk is manufactured as a core and a cavity taking into consideration of the first roughing, second roughing and finishing steps respectively. The cores and the cavities were manufactured using the six different tool path strategies such as zig zag, contour parallel, part parallel, trochoidal, radial and spiral. According to simulated and applied machining times and the surface roughness values, it is determined that the most appropriate tool path is contour parallel.

In the production of the plastic parts by the injection molding method, the molten hot plastic loses the heat when it touches to the cold mold wall and freezes. The frozen layer thickness has a very significant effect on the flow resistance. At the same time, the viscosity of the molten plastic exponentially increases with decreasing temperature. As a result of the decreasing of the molten plastic flow through the narrow mold gap, the whole of the mold cavity can not be filled or the consumption of the energy increases. The thickness of the flow layer is also reduced as the thickness of the frozen layer increases. In this study, during the molding of the L.D.PE (Low density Polyethylene) material, the effect of the injection velocity, the melt temperature and the mold wall temperature on frozen layer formation is numerically analysed using finite element method. In the analysis the Moldflow software is used. It is determined that increasing of the injection velocity, melt temperature and mold wall temperature cause the decreasing of the frozen layer.
