1. From semisolid metal processing to thixotropic 3D printing of metallic alloys

Abstract

Semisolid metal processing is a well-known technology that can be used to enhance manufacturing product quality in broad industries. The technology controls the thixotropic properties of alloys within their solidus and liquidus temperature ranges. In general, most known alloys can generate semisolid slurries at high solid fractions, and the remaining can form slurries at low solid fractions. This has provided opportunities for many metals and alloys to be processed as semisolid slurries in today’s casting industry. However, only a few researchers studied this technology potentially for a new metal-based additive manufacturing or 3D printing process. This article reviewed literature and findings from thixotropy rheology and semisolid metal processing methods, finally to thixotropic metal 3D printing. The survey shows that more future work is needed, including the investigation of thixotropic metal flow mechanics, the modelling and simulation of semisolid metal extrusion and further development of a fully thixotropic 3D printing system.

Abstract

Semisolid metal (SSM) processing is a forming process which occurs within solidus and liquidus temperatures, and it requires feedstock billets with spheroidal microstructures. In this paper, a novel gas-assisted direct thermal method (DTM) is proposed as a method to create feedstock billets with fine spheroidal microstructures. Effect of different combination parameters between pouring temperature and holding time during the gas-assisted DTM technique on the microstructure of aluminium alloy 7075 feedstock billets was investigated. Pouring of molten aluminium alloy 7075 was conducted at temperatures between 645 and 685 °C, while holding time was set between 20 and 60 s. The melt was cooled down within the semisolid temperature range in a cylindrical copper mould with the help of carbon dioxide (CO2) gas before quenching in room temperature water. Results revealed that the smallest primary phase grain size formed at the combination parameters of 645 °C pouring temperature and 20-s holding time. Furthermore, the same combination parameters also produced the highest circularity value. The addition of external CO2 gas surrounded the copper mould as a rapid cooling agent was found to have a significant improvement of 36.4% to the formation of smaller primary grain and spheroidal structure. It is concluded that the lowest pouring temperature and shortest holding time coupled with rapid cooling condition from the addition of external CO2 during DTM produced the finest and most globular structure of primary phase size. 6. Production of A356 aluminum alloy wheels by thixo-forging combined with a low superheat casting process

Abstract

The A356 aluminum alloy wheels were produced by thixo-forging combined with a low superheat casting process. The as-cast microstructure, microstructure evolution during reheating and the mechanical properties of thixo-forged wheels made from the A356 aluminum alloy were studied. The results show that the A356 aluminum alloy round billet with fine, uniform and non-dendritic grains can be obtained when the melt is cast at 635 篊. When the round billet is reheated at 600 篊 for 60 min, the non-dendritic grains are changed into spherical ones and the round billet can be easily thixo-forged into wheels. The tensile strength, yield strength and elongation of the thixo-forged wheels with T6 heat treatment are 327.6 MPa, 228.3 MPa and 7.8%, respectively, which are higher than those of a cast wheel. It is suggested that the thixo-forging combined with the low superheat casting process is an effective technique to produce aluminum alloy wheels with high mechanical properties.

Abstract: Crystal orientation etching of the rheocasting structure of A356 alloy was carried out. The precise measurement of the grain size of the rheocasting structure showed that longer stirring time correlated with finer grains. 8. Návrh extrudéru a experimentálního materiálu pro tisk poloroztaveným kovem

Abstract

Táto bakalárska práca sa zoberá možnosťami použitia kovových materiálov pri 3D tlači metódou FDM. V teoretickej časti práce je uvedený prehľad dostupných metód 3D tlače pracujúcich s kovovými materiálmi. Dodatočne je pozornosť venovaná aj alternatívnym metódam tlače založeným na thixocastingu a rheocastingu. Prvá experimentálna časť obsahuje návrh vhodných zliatin pre 3D tlač polotuhým materiálom. Zliatiny boli podrobené analýzam, ktoré poskytli bližšie informácie o mikroštruktúre, chemickom zložení a o dejoch prebiehajúcich pri ochladzovaní tavenín jednotlivých zliatina. Výsledky týchto analýz viedli k voľbe zliatiny použitej pri skúšobnej tlači metódou FDM. Podľa informácií získaných z výskumných prác iných autorov bol v druhej časti prace navrhnutý extrúder. Konštrukcia 3D tlačiarne sa odvíjala od neho. Experimenty tlače priniesli čiastočné výsledky v podobe malých objemov vytlačeného materiálu. Tieto vzorky boli ďalej analyzované a výsledky boli súhrne diskutované v záverečnej časti práce., This bachelor thesis deals with the possibilities of using metallic materials for FDM 3D printing. An overview of the available metallic 3D printing methods is presented in the theoretical part of this thesis. In addition, attention is paid to alternative 3D printing methods based on thixocasting and rheocasting. The first experimental part focuses on the design of suitable alloys that could be used for semi-solid 3D printing. The alloys were subjected to analyses that provide more detailed information on the microstructure, chemical composition and processes that take place during the cooling of the melt of each alloy. The results of these analyses led to the selection of the alloy used in the FDM 3D printing trial. According to information obtained from the research work of other authors, an extruder was designed in the second part of the thesis. The design of the 3D printer was derived from the extruder. The results of the experimental print were only partially successful, However, this provided valuable information for further extruder design modifications and more material analysis data about the printed material.
